  • High-speed milling machine is being sold mainly in the market of die and mold industries, because it reduces machining time greatly as proportion to the spindle speed of machine tool. From the experimental milling tests, it has been cleared that the ball end mill is quite suitable for high speed milling and also tool wear reduces in higher speed milling condition. And a new milling concept with ultra high speed over 100, 000 rpm is proposed for solving the various problems such as NC cutter path generation and NC feed conformity etc.

Relationship Between Flat End-mill Shape and Geometrical Characteristics in Side Walls Generated by End-milling Process (엔드밀링 공정에 의하여 생성된 측벽의 기하학적 특성과 평엔드밀 형상 사이의 관계)

  • This paper presents the effects of the tool shape on the geometrical characteristics of flat end-milled side walls. A tool shape is characterized by such parameters as helix angle, number of cutting edges, and diameter. The geometrical characteristics of the side walls are represented by the surface profiles in the feed and axial directions, which are orthogonal to each other. The geometrical defects in each direction are estimated based on the instantaneous apparent cutting areas, which are represented by the interference area between the tool and workpiece and that between the cutting edge and workpiece. It is confirmed that a geometrical defect in the feed direction is formed when the tool leaves the workpiece and the curvature of the tool path changes. Defects in the axial direction are also found in the side walls, except for the defect zone in the feed direction. An up-cut using an end-mill with a steeper helix angle, a greater number of cutting edges, and a smaller diameter are thus found to improve the geometrical accuracy of end-milled side walls.

An experimental study on the roundness effect for the cutting conditions in a cylinder cutting by end mill (엔드밀에 의한 원통 가공시 절삭조건에 따른 진원도의 실험적 연구)

  • In this study the effect of roundness error with respect to the cutting conditions using the external cylindrical work piece by end mill cutting in a machining center was studied. the end mill used in this study is HSS coated with Ti-N which is of Ø 12-4 flutes. The material of workpiece is SM20C and cutting oil is used as a cooling flued The cutting experiments were carried out for the several cutting conditions(depth of cut height of end mill feed rate revolution per minute and cutting direction) and their roundness effects were compared using the least squares circle measuring method. The experimental results are summarized as follows : 1) The cutting depth is dominant for the roundness of a cylindrical work piece and the cutting speed must be determined precisely when the cutting depth is large 2) When the cutting direction in circular manufacturing is the same with the spindle rotation i.e up-cutting condition the surface roundness is also improved.

Surface Generation in End Milling considering Tool Deflection (엔드밀 가공시 공구변형을 고려한 표면형성 해석)

  • End milling operation is very important in machining precision components. Deterioration of surface roughness and surface geometry will cause more process for surface finishing. According to the feed rate and the cutting edge geometry, the cusp which is geometrically uncut surface is determined. To reduce the cost for dinishing operation after end milling, the cusp must be remaianed in small size as possible. Due to the cylindrical type of the end mill, tool deflection is one of the main problems in surface generation. The cutting resistance and the rigidity of the end mill will determine the size of tool deflection. One more important factor which deteriorate surface quality comes from the error in manufacturing end mills. Run-out of end mill which is the difference of the radius of each cutting edges will produce the difference of the cusp size in every rotation of end mill. These three major factors to the surface quality will be analized and the result will be compared with experimental ressult.

A Study on the Optimum Shape of MQL Carbide End-mill for Machining of Aluminum Lithium Alloy (Al-Li 합금 가공용 MQL 초경공구의 최적 형상에 관한 연구)

  • In order to develop the optimum shape of an MQL carbide end-mill suitable for high speed machining of wing ribs which are a detailed part of larger wing structures, using a new material Al-Li alloy, a new MQL carbide end-mill is created that has various quantities of holes, hole sizes, and hole locations. A theoretical machining graph is generated using the hammer test and FRF simulation, and a machining test is performed in order to verify the machining stability in the high speed machining area. The optimum configuration of the MQL carbide end-mill is also presented through comparing the chattering, machining noise and cutting conditions, including the maximum cutting depth, rpm, and feed rate per teeth, for each cutter.

A Study on Micro-grooves Cutting Using Flat-end Mill (플랫 엔드밀을 이용한 미세 홈 가공에 관한 연구)

  • Mechanical micro-engineering is an easy and cheap way to fabricate micro-structures. If the application of the conventional machining method using flat-end mill becomes available for the micro-manufacturing process, it will be advanced as an extension of the conventional machining process. In this study, micro-grooves cutting using flat-end mill(($\phi$8) was performed. The characteristics on flat-end milling was investigated to improve machinability of micro-grooves. The experiments were performed according to variations of spindle revolution, depth of cut, and feed rate. Machinability through various cutting conditions was evaluated by surface geometry, tool wear, and cutting force. The results show that micro V-grooves of width(pitch) 29${\mu}{\textrm}{m}$ were acquired by flat-end milling. The maximum and minimum roughness of the wall of grooves was 438 and 67nm, respectively

  • Various processes have been developed to improve the performance of the lubrication oil pump in a recent automobile industry. In particular, trochoidal profile has been widely used for the lubrication oil pump because it is easy to flow control and a lot of oil feed rate is obtained. Accuracy of the trochoidal profile as a core component of the lubricating oil pump affects the driving performance. So, it is necessary to develop efficient processing of the trochoidal profile. In this study, a machining process for the trochoidal profile is developed by turn-mill. Cutting force, surface roughness and tool wear were evaluated in accordance with machining conditions.

A combination method of the theory and experiment in determination of cutting force coefficients in ball-end mill processes

  • In this paper, the cutting force calculation of ball-end mill processing was modeled mathematically. All derivations of cutting forces were directly based on the tangential, radial, and axial cutting force components. In the developed mathematical model of cutting forces, the relationship of average cutting force and the feed per flute was characterized as a linear function. The cutting force coefficient model was formulated by a function of average cutting force and other parameters such as cutter geometry, cutting conditions, and so on. An experimental method was proposed based on the stable milling condition to estimate the cutting force coefficients for ball-end mill. This method could be applied for each pair of tool and workpiece. The developed cutting force model has been successfully verified experimentally with very promising results.
