Forming Limits for the Welded Sheets (용접판재의 성형한계에 관한 실험적 연구)

  • In sheet metal forming , forming limit diagram is very important to design and analyze of sheet metal forming process. Recently tailor welded blanks of different thickness and different material and strength combinations are used widely in automobile industry to reduce car manufacturing cost. In order to analyze the forming characteristics of tailored welded blanks, we have investigated the forming limit dia-grams for 3 kinds of different material using mash seam and laser welding experimentally and dis-cussed for the characteristics of forming for tailor welded blanks. It is concluded that forming limit dia-gram for the different material combination TWB locates between FLD of the thinner base material sheet and the thicker ones.

  • This study aimed at providing an experimental database for the mechanical properties of AZ31B magnesium alloy sheet such as stress-strain curve, yield stress, R-value and forming limit diagram(FLD) at various strain-rates and temperatures. Tensile tests were carried out on specimens having the orientations of $0^{\circ}$, $45^{\circ}$ and $90^{\circ}$ to the rolling direction with different crosshead speeds in the range between 0.008 and 8 mm/s at temperature from 25(room temperature) to $300^{\circ}C$. The influence of the specimen gage length on the tensile properties was investigated. FLD tests were performed at punch speed of 0.1 and 1.0 mm/s in the same temperature range as that of the tensile tests. Swift cup tests were conducted to verify the usefulness of the material database and the reliability of the finite element analysis(FEA). The effects of strain-rate as well as temperature were taken into account in these simulations. It was shown that the FLD-based failure was reasonably well predicted by the thermal-deformation coupled analysis for this rate-sensitive material.

  • A tube hydroformability testing system was designed and fabricated enabling to apply the forming condition along arbitrarily pre-programmed internal pressure-axial feed path. The free-bulging and T-forming tests were carried out on the extruded aluminum (A6063) tube specimens with 40.6 mm outer diameter and 2.25 mm thickness. Nine different combinations of internal pressure and axial feed, yielding different strain paths from one another, were taken into consideration in order to induce bursting at various deformation modes. Major and minor strains were automatically measured from deformed grids around the fracture using a stereo-vision-based surface strain measurement system, named ASIAS. The forming limit diagram of the A6063 tube material was successfully obtained. Most of the data points acquired from free bulging and T-forming tests appeared in the range of negative minor strain on the FLD and are mostly located near the strain paths calculated from explicit finite element simulations. The forming limit obtained from tests after pre-tension was considerably lower than that from tests without pre-tension, which showed the strain path-dependency of the forming limit as well known in the sheet forming fold.

  • A tube hydroformability testing system was designed and fabricated so as to observe the forming process and to apply forming condition along arbitrarily pre-programmed internal pressure-axial feed path. The forming limit diagram of A6063 extruded tube, of 40.6 mm outer diameter and 2.25 mm thickness, was successfully obtained through free bulging and T-forming tests except the region of high positive minor strain. It is found that the data points marked on the FLD are mostly located near the strain paths from the finite element analysis excluding the cases of large axial feed. There exist data points even in the area beyond the uniaxial tension mode, since the reduction in thickness decreases due to the axial feed. The forming limit from T-forming test was considerably lower than that from free bulge test. It seems because the deformation is localized at the pole.

  • The purpose of this study is to predict the forming limit diagram (FLD) of strain-rate sensitive materials on the basis of the Marciniak and Kuczynski (M-K) theory. The strain-rate effect is taken into consideration in such a way that the stress-strain curves for various strain-rates are inputted into the formulation as point data, not as curve-fitted models such as power function. To solve the nonlinear system of equations derived from the equilibrium and constraints in the groove region and the safe zone, the Newton-Raphson method is used. The theoretical FLDs using four different yield criteria, that are von Mises, Hill (1948), Hill (1979), Logan and Hosford, are compared with the experimental, numerical (FEA) and other theoretical results. A new trial is made where a modified M-K model having n-step grooves is introduced to describe a real localized neck.

Forming limit diagram(FLD) was measured using hemispherical dome stretching tests for base materials and also predicted by Hill's bifurcation and M-K theories for welded areas. Finite element simulations well predicted hardening behaviors, failure locations as well as failure patterns for the uni-axial tension tests especially utilizing very fine meshes and FLD along with stress softening.

  • Most domestic and international standards on the forming limit diagram (FLD) including ISO 12004-2, use a 'position-dependent method,' which determines the forming limit from a strain distribution measured on the specimen after necking or fracture. However, the position-dependent method has inherent problems such as the incidence of asymmetry of a strain distribution, the estimation of missing data near fracture, the termination time of test, and the deformation due to the new stress equilibrium after a fracture, which is blamed for causing sometimes a significant lab-to-lab variation. The 'time-dependent method,' which is anticipated to be a new international standard for evaluating the forming limit, is expected to greatly improve these intrinsic disadvantages of the position-dependent method. It is because the time-dependent method makes it possible to identify and accurately determine the forming limit, just before the necking point from the strain data as continuously measured in a short time interval. In this study, we propose a new time-dependent method based on a Gaussian fitting of strain acceleration with the introduction of 'normalized correlation coefficient.' It has been shown in this study that this method can determine the forming limit very stably and gives a higher value, which is in comparison with the results of the previously studied position-dependent and time-dependent methods.

  • The mechanical properties including forming limit and deep-drawability of commercially-used sheet metals were experimentally estimated in this study. Uniaxial tensile test to obtain basic mechanical properties was carried out, followed by limiting dome height (LDH) test and forming limit diagram (FLD) test to quantitatively evaluate the sheet-formability. Deep drawing and reverse drawing tests were also performed to find out the critical values of the blank holding force and the gap between the die and the blank holder which enabled the deep drawing and reverse drawing of a successful cop without any wrinkle or fracture. The thickness of the cup wall along the rolling-, transeverse- and $45^{\circ}$-directions was measured and compared with one another. And the punch force-stroke curve and the critical punch force expected from the theory coincided with the experimental result very well for mild steel while not for aluminium alloy.

  • In recent automotive industry, vehicle weight can be reduced by one-step forming of tailored blanks welded with two or more sheets of metal blanks. Mash seam welding shows an overlap joint, a much wider welding area, and heat affected zone(HAZ) than a laser welding. This paper deals with the forming characteristics of mash seam welded tailored blanks. Mash seam welded blanks of same or different thickness combinations were prepared, and tensile, hardness, erichsen, and dome stretching tests were done.
