Development of Micro Milling EDM and Analysis of Machined Characteristics (마이크로 밀링 EDM 머신 개발 및 가공특성 분석)

  • Micromachining is gaining popularity due to recent advancements in MEMS(Micro Electro Mechanical Systems). Using conventional micromachining, it is relatively difficult to produce moving components in the order of microns. Photolithography for silicon material has high accuracy machining, but it has low aspect ratio. X-ray lithography has ultra high accuracy machining, but it has expensive cost. Micro-EDM(electro discharge machining) has been gaining popularity as a new alternative method to fabricate micro-structures. In this study, Micro-EDM machine is developed available for fabricate micro-structures and two processes such as side cut EDM and milling EDM is proposed. Several sets of experiment results have been performed to study the characteristics of the machining process.

Effect of Heat Treatment on the Surface Machined by W-EDM (고온 열처리가 와이어 컷 가공면에 미치는 영향)

  • Experimental studies are carried out in order to investigate the effects of heat treatment on the surface machined by W-EDM. In this work, two ways of heat treatment after W-EDM are considered. As a comparison, the machined surface by a traditional method such as milling/grinding is also considered. Thereby, specimens are prepared by four different machining methods. Those are (1) milling and then grinding, (2) wire-cut electric discharge machining (W-EDM), and (3) low temperature heat treatment or (4) high temperature heat treatment after W-EDM. The resulting surface roughness are measured and the changes of surface microstructures are investigated using the scanning electron microscope (SEM) with energy dispersive X-ray spectrometer (EDS). In general, heat treatment after W-EDM result in smoother surface and better chemical composition at the machined surface. Especially, high temperature tempering could remove defects in the thermally affected zone, which cause an overall deterioration of the surface machined by W-EDM.

  • Micro EDM milling using deionized water as dielectric fluid was investigated. After machining micro grooves using deionized water with different voltage. capacitance. and resistivity of deionized water, machining characteristics were investigated. The wear of a tool electrode and the machining time can be reduced by using deionized water instead of kerosene. Micro hemispheres were machined in deionized water and kerosene and their machining characteristics were compared.

  • In this paper, micro electrical discharge milling using deionized water as dielectric fluid was investigated. In EDM, dielectric fluid is an important factor which affects machining characteristics. When deionized water was used as dielectric fluid, machining characteristics were investigated according to voltage, capacitance, and resistivity of deionized water. Machining gap increased with increasing voltage and capacitance. As the resistivity of deionized water decreased, the machining gap increased. The wear of a tool electrode and machining time can be reduced by using deionized water instead of EDM oil. Surface roughness was also improved when deionized water was used.

  • This paper addresses the design and fabrication of desktop die-sinking dry electrical discharge machining (EDM) system and its experimental performance analysis. The developed desktop dry EDM machine has the horizontal configuration with the size of $300{\times}200{\times}260mm$. The experimental performance analysis is conducted to investigate the effects of EDM conditions and dielectric gas temperature on the surface roughness of EDMed slots and number of EDM sparks. The experimental results demonstrate that low feed rate and large electrode displacement are good for better surface roughness and more number of EDM sparks. In addition, low temperature of dielectric gas results in better surface roughness.

  • This paper deals with the design and implementation of an open architecture CNC system for Wire-EDM, with a consideration of the difference between Wire-EDM and NC cutting machines. Recent open architecture controller(OAC) related research results could be applied to directly access Wire-EDM systems at the CNC level. However, previous research about OAC is mostly aimed at NC cutting machines such as milling or lathes, and hence these results are inadequate to apply to Wire-EDM. To close the gap between previous general research on OAC and Wire-EDM specific needs, an open architecture NC model for Wire-EDM composed of a synchronization kernel and a NC functional module is proposed. Based on the control information flow and Wire-EDM specific machining process, the conceptual CNC model and the detailed implementation model for Wire-EDM is suggested.

  • Micro-milling is an efficient method for fabricating micro structures because of its high machining rate compared with other non-conventional micro machining processes. But it is not easy to make a micro milling tool with less than 50 $\mu\textrm{m}$ in diameter by conventional machining. In this study, the characteristics of a micro milling tool fabricated by wire electrical discharge machining (WEDM) were studied. The workpiece is copper and stainless steel. The effects of some machining conditions such as feed rate, depth of cut, and a shape of tool were studied. The tools with D-shape and square shape in cross section were tested for machining micro grooves and 3D structures.

  • The electrode wear in micro-EDM significantly deteriorates the machining accuracy. In this regard, electrode wear needs to be compensated in-process to improve the product quality. Therefore, there are substantial amount of research about electrode wear. In this study a control method for micro-EDM using discharge pulse counting is proposed. The method is based on the assumption that the removed workpiece volume is proportional to the number of discharge pulses, which is verified from experimental results analyzing geometrically machined volume according to various number of discharges. Especially, the method has an advantage that electrode wear does not need to be concerned. The proposed method is implemented to an actual micro-EDM system using high speed data acquisition board, simple counting algorithm with 3 axis motion system. As a result, it is demonstrated that the volume of hole machined by EDM drilling can be accurately estimated using the number of discharge pulses. In EDM milling process a micro groove without depth variation caused by electrode wear could be machined using the developed control method. Consequently, it is shown that machining accuracy in drilling and milling processes can be improved by using process control based on the number of discharge pulses.
