Three-dimensional numerical simulation for the prediction of product shape in sheet casting process

  • Prediction of the product shape in sheet casting process is performed from the numerical simulation. A three-dimensional finite element method is used to investigate the flow behavior and to examine the effects of processing conditions on the sheet produced. Effects of inertia, gravity, surface tension and non-Newtonian viscosity on the thickness profile of the sheet are considered since the edge bead and the flow patterns in the chill roll region have great influence on the quality of the products. In the numerical simulation with free surface flows, the spine method is adopted to update the free surface, and the force-free boundary condition is imposed along the take-up plane to avoid severe singularity problems existing at the take-up plane. From the numerical results of steady isothermal flows of a generalized Newtonian fluid, it is shown that the draw ratio plays a major role in predicting the shape of the final sheet produced and the surface tension has considerable effect on the bead thickness ratio and the bead width fraction, while shear-thinning and/or tension-thickening viscosity affect the degree of neck-in.

The Effect of Coagulant and Molecular Weight on the Wet Spinnability of Regenerated Silk Fibroin solution

  • The regenerated silk fibroin with various molecular weights (MW) was prepared by different dissolution condition and the effect of coagulant on the wet spinnability of the various MW silk fibroin solutions dissolved in formic acid was investigated by the observation of wet spun filament in coagulant and the measurement of maximum draw ratio. The observation on the wet spun filament in coagulation bath revealed that good fibers without bead were formed in a high MW and a very high MW silk fibroin samples. In contrast, beads were observed in the silk fibroin sample with medium MW. The maximum draw ratio of wet spun silk fibroin filament decreased with MW reduction. The decrease of maximum draw ratio in isopropanol, acetone, DMF and THF was remarkably higher than that in methanol and ethanol, indicating that the coagulant type strongly influenced the wet spinnability. The two simple evaluation methods used in this study showed complementary information for wet spinnability: (a) The observation of filament in coagulant was effective to check a continuous fiber formation and a bead formation, and (b) the maximum draw ratio measurement was useful to examine the post drawing ability related to molecular orientation.

  • The field of sheet metal forming using press technology has become essential in modern mass production systems. Draw bead is often used to enhance formability. However, optimal draw bead design often requires excessive time and cost due to iterative experimentation and sometimes results in some defects. Given these challenges, there is a need to enhance formability by introducing segmented blank holders without draw beads. In this paper, the feasibility of a localized holding strategy using segmented blank holders is evaluated without the use of draw beads. The possibility for improving the formability was evaluated by utilizing a combination of the forming limit diagram and the wrinkle pattern-based defect indicators. Artificial neural networks were used for predicting defect indicators corresponding to arbitrary input holding forces and the NSGA-II optimization algorithm is used to find optimum blank holder forces yielding better defect indicators than the original process with drawbeads. Using optimum holding forces obtained from the proposed procedure, the stamping process with the segmented blank holders can yield better formability than the conventional process with drawbeads.

  • Cup drawing test and U-bending test were performed to evaluate the friction characteristics of sheet materials for the different deformation modes involved in stamping process. The coefficient of friction calculated from the each test was compared to that obtained from the draw bead friction test. It was clarified that the cup drawing test could be simply used for evaluating the friction characteristic of sheet material in deep drawing process with high contacting pressure. However the U-bending test is suitable to evaluate the frictional characteristic of sheet material in bending process with low contacting pressure.

  • This paper is concerned with a forming analysis of front side members and the application of the forming effect in crash analysis of auto-body. Drawbead restraining forces are calculated with ABAQUS/Strandard in order to identify the boundary condition in forming process. Forming analysis with equivalent drawbead is carried out with LS-DYNA3D. In order to demonstrate the validity of the forming analysis, quantitative comparison of the thickness variation between the real product and the numerical simulation result is carried out. Forming histories obtained from the forming analysis are utilized as the initial condition of the crash analysis for accurate assessment of the crashworthiness.

  • Cup drawing tests were performed to evaluate the friction characteristics of sheet metals. The linear relationship between drawing force and blank holding force obtained from the cup drawing test was used to calculate the coefficient of friction of the sheet metal. The friction coefficient was compared to that from conventional draw bead friction test. It was clarified that the cup drawing test can be used as a simple and convenient method for evaluating the friction characteristic of the sheet metal and also lubricity of the lubricant used.

  • The frictional characteristics of galvanized sheet steels(GA, EG, EGF, EGN) for automobiles were studied and compared with that of cold rolled sheet steel. A draw bead tester which simulates metal flow through a draw bead in stamping die face was used to measure coefficients of friction of galvanized sheet steels for four kinds of lubricants. Stamping formability of galvanized sheet steels for quarter outer panel was examined. The results show that stamping formability and friction characteristics were mainly influenced by the nature of zinc coating, surface roughness and micro hardness of coated layer, and proved to be very sensitive to the lubricant used.

  • Recently, high strength steel (HSS) sheet metal has been widely used to improve lightweight structures in the automotive industry. Because HSS sheets have high strength but low elongation, it is difficult both to make products with complex shapes and to control excessive springback. In order to reduce the springback after forming using HSS, draw beads were introduced in this study. The design variables, including the draw-bead positions and shapes, were optimized using a finite element analysis. A mold for a scanner support, which is part of an A3 printer, was designed using the proposed method and then utilized. The results from a finite element simulation and optimization were compared with the experiment results.

  • Optimization is carried out to determine process parameters which reduce the amount of springback and improve shape accuracy of a deep drawn product in sheet metal forming process. The study uses the amount of stress deviation along the thickness direction in the deep drawn product as an indicator of springback instead of springback simulation. The scheme incorporates with an explicit elasto-plastic finite element method for calculation of the final shape and the stress deviation The optimization method adopts the response surface method in order to seek for the optimum condition of process parameters such as the blank holding force and the draw-bead force. The present scheme is applied to design of the variable blank holding force in an U-draw bending process and the application is further extend ε d to the design of draw-bead force in a front side member formed with advanced high strength steel (AHSS) sheets of DP60. Results show that design of process parameter is well performed to decrease the stress deviation through the thickness and to reduce the amount of springback. The present analysis provides a guideline in a design stage for controlling the springback based on the finite element simulation of the complicated parts.

  • Experiments on the drawability of squared boxes have been performed under various working conditions. In the present work, the pattern of material flow and the local change in the thickness of shell are used as the measures of drawability, and they are measured using the photo-etching technique. The effects of the size of draw bead, the magnitude of blank holding force and the condition of lubrication on the drawability of squared boxes have been analyzed.
