축대칭 냉간단조의 유한요소해석에서 퍼지로직을 이용한 전방투사법 (Forward Projection Using Fuzzy Logic in Axisymmetric Finite Element Simulation for Cold Forging)

  • 본 연구에서는 유한요소법을 이용해서 초기형상을 결정하는 새로운 방법으로 서 전방 투사법을 제안하고자 한다. 전방 투사법으로서 선형 보간을 이용한 방법과 소성 문제의 물리적인 특성을 고려하여 퍼지 로직을 도입한 퍼지시스템을 개발하려 한 다. 선형보간을 이용한 전방투사법은 임의의 초기 형상에 대한 유한 요소 해석 결과 얻어진 최종 형상에서의 미 충만 부피를 선형 보간하여 초기 형상에 적용함으로서 최 적 초기 형상을 결정하는 방법이다. 그러나 미 충만 부피의 변화가 미소할때에는 쉽 게 최적 초기 값을 찾지 못하는 경우가 발생하므로 유동 특성을 고려한 퍼지 로직을 구성하여 퍼지 시스템을 개발하였다. 이 방법을 리브-웨브(rbi-web)형태의 축대칭 단조 문제에 적용하고 유한 요소법에 의한 해석중 격자 재구성의 필요에 의해 단위체 격자 재구성법을 이용한다. 결정해야될 초기 형상의 변수로서는 형상비(aspect ra- tio=높이/지름)을 고려하기로 한다.

금형압축성형공정 해석용 CAE 프로그램 개발 및 적용 (Development of a CAE Tool for P/M Compaction Process and Its Application)

  • Crack generation during die compaction and distortion during sintering have been critical problems for the conventional pressing and sintering process. Until now, trial and error approach with engineers' industrial experiences has been only solution to protect the crack generation and distortion. However, with complexity in shape and process it is very difficult to design process conditions without CAE analysis. We developed the exclusive CAE software (PMsolver/Compaction) for die compaction process. The accuracy of PMsolver is verified by comparing the finite element simulation results with experimental results. The simplified procedures to find material properties are proposed and verified with iron based powder and tungsten carbide powder. Based on the accurate simulation result by PMsolver, the optimal process conditions are designed to get uniform density distribution in a powder compact after die compaction process by using a derivative based optimization scheme. In addition, the effect of non-uniform density distribution in a powder compact on distortion during sintering is shown in case of the fabrication of tungsten carbide insert.

UBET를 이용한 축대칭 단조공정에서의 최적설계에 관한 연구 (A study on optimal design in axisymmetric forging processes using UBET)

  • A UBET program is developed for determining the optimum sizes of preform of a rib-web part in axisymmetric closed-die forging. The program consists of forward and backward tracing processes. In forward process, material flow, degree of die filling, and forging load are predicted. In backward tracing process, the optimum dimensions of initial billet and preform are determined from the final-shape data without flash. The above program is easy to handle input data with and is convenient to visualize the whole process of closed-die forging with. Experiments are carried out with pure plasticine billets at room temperature. The theoretical predictions of the forging load and the flow pattern are in good agreement with the experimental results.

클린칭 접합력 향상을 위한 금형 형상변수의 영향도 평가 (Effect of Shape Parameters of Tool on Improvement of Joining Strength in Clinching)

  • Clinching is a method of joining sheet metals together. This process can be substituted for the resistance spot welding on the joining of aluminum alloys. However, the joining strength of the clinching is lower than that of welding and riveting. The objective of this paper is to evaluate the effect of shape parameters of tools on the joining strength of the clinching and to optimize clinching tools. Twelve parameters have been selected as shape parameters on the clinching tools such as punch and die. The design of experiments (DOE) method is employed to investigate the effect of the shape parameters of tools on the joining strength of the clinching. The neck thickness and undercut of the clinched sheet metal after the clinching, and the separation load at detaching are estimated from the result of FEA using DEFORM. Optimal combination of shape parameters to maximize the joining strength of clinching is determined on the basis of the result of DOE and FEA. In order to validate the result of DOE and FEA, the experiment of clinching is performed for the optimal combination of shape parameters. It is shown from the result of the experiment that optimization of shape parameters improves the joining strength of clinching.

레이저 용접 차체의 성형해석과 금형설계 (Stamping Analysis and Die Design of Laser Welded Automotive Body)

  • Computer simulations and test trials were carried out to obtain the optimal stamping conditions of the die design of the laser welded automotive body. The stamping process including gravity deflection bead calibration binder wrap, forming and spring back was simulated and compared with the results obtained from test trials. The production variables were determined from a preliminary operation and they were investigated in the simulation and the test trials. The formability was tested under the various conditions, such as the initial position of blank, blank holding force, corner radius and the shape of drawbead. Sound products without fracture, wrinkling and excessive weldline movement were produced by applying results obtained this investigation.

  • In this paper, a new preform design method is proposed to eliminate the excessive flash in metal forging process. After carrying out finite element simulation of the process with an initial billet, backward particle tracing is performed from the outlet of the flash. Then, the region which belongs to the flash is easily found .. The process is analyzed again with the redesigned billet which is removed that region the above mentioned region. The optimal preform shape which minimizes the amount of flash without changing the forgibility can be obtained in several iterations.

탄성중합체 시일 표면의 미세 딤플에 대한 최적설계 (Optimum micro dimple configuration on the elastomer seal surface)

  • The seal plays a role in preventing oil leakage when the lip and the rotating shaft come into contact with the fluid and air pressure. Recently, micro dimples or micro pockets are processed and used on the lubrication surfaces of thrust bearings, mechanical bearings, and piston rings. Compared to a smooth surface, micro dimples reduce friction and increase the life of parts. This paper analyzed various kinds of micro dimple shapes on the sealing surface, i.e. circle, rectangle, triangle, and trapezoid. For this purpose, Introduced the design of experiments to work out a micro dimple configuration, unlikely to be damaged from cracks and low in contact stress. As a result, the triangular dimple showed the best results. Optimal factors were dimple size 0.15 mm, dimple depth 0.0383 mm, dimple density 40%, and the maximum equivalent stress was 9.1455 MPa, and the maximum contact pressure was 9.6612 MPa. This paper analyzed the optimal shape of dimples by finite element analysis. As a research project, experiments and comparative analysis of micro dimple shapes are needed.

다단 미세 치형 허브기어의 프레스 성형기술개발 (Development of Press Forming Technology for the Multistage Fine Tooth Hub Gear)

  • This paper deals with the aspects of die design for the multistage fine tooth hub gear in the cold forging process. In order to manufacture the cold forged product for the precision hub gear used as the ARD 370 system of bicycle, it examines the influences of different designs on the metal flow through experiments and FE-simulation. To find the combination of design parameters which minimize the damage value, the low gear length, upper gear length and inner diameter as design parameters are considered. An orthogonal fraction factorial experiment is employed to study the influence of each parameter on the objective function or characteristics. The optimal punch shape of fine tooth hub gear is designed using the results of FE-simulation and the artificial neural network. To verify the optimal punch shape, the experiments of the cold forging of the hub gear are executed.

  • Today the specific outputs of modern supercharger DI diesel engine for passenger cars reach values exceeding 50kw/1. By development of the articulated piston, specific output of up to 70kw/1 are sought. In doing so, peak cylinder pressure increases from the current 14-16MPa to 18-20MPa. The Articulated piston was composed Al cast skirt part and steel forged crown part. We have the target fer the design of forging process and die of the steel forged crown part. The design parameters of the forging process of the piston were obtained by the forging industry experiences and our experimental data and analysis result of finite element simulation. Especially, the design parameter of preform in blocker die was decided by finite element simulation using numerical package DEFROM3D. And also we can verify the design parameter by conducting visio-plasticity test using plasticine material. When we compared the results of analysis and experiment, a metal flow and load curve showed good agreement. Through this research, we could design optimal preform shape of articulated piston for this supercharged DI diesel engine.
