A Study on Die Wear Model considering Thermal Softening(I) -Construction of Wear Model (열연화를 고려한 금형마멸모델에 관한 연구(I)-마멸모델의 정립)

  • The service life of tools in metal forming process is to a large extent limited by wear, fatigue fracture and plastic deformation. In elevated temperature forming processes wear is the predominant factor for tool operating life. To predict tool life by wear Achard's model is generally applied. Usually hardness of die is considered to be a function of temperature. But hardness of die is a function of not only tem-perature but also operating time of die. To consider softening of die by repeated operation it is necessary to express hardness of die by a function of a function of temperature and time. By experiment of reheating of die softening curve was obtained and applied to suggest modified Archard's Model in which hardness is a function of main tempering curve.

Die Life Estimation of Hot Forging for Surface Treatment and Lubricants

  • This study explains the effects of lubricant and surface treatment on the life of hot forging dies. The thermal load and thermal softening, that occur when there is contact between the hotter billet and the cooler dies in hot forging, cause wear, thermal cracking and fatigue, and plastic deformation. Because the cooling effect and low friction are essential to the long life of dies, the proper selection of lubricant and surface treatment is very important in hot forging process. The two main factors that decide friction and heat transfer conditions are lubricant and surface treatment, which are directly related to friction factor and surface heat transfer coefficient. Experiments were performed for obtaining the friction factors and the surface heat transfer coefficients in different lubricants and surface treatments. For lubrication, oil-base and water-base graphite lubricants were used, and ion-nitride and carbon-nitride were used as surface treatment conditions. The methods for estimating die service life that are suggested in this study were applied to a finisher die during the hot forging of an automobile part. The new techniques developed in this study for estimating die service life can be used to develop more feasible ways to improve die service life in the hot forging process.

  • Hot forging is widely used in the manufacturing of automotive component. The mechanical, thermal load and thermal softening which is happened by the high temperature die in hot forging. Tool life of hot forging decreases considerably due to the softening of the surface layer of a tool caused by a high thermal load and long contact time between the tool and workpieces. The service life of tools in hot forging process is to a large extent limited by wear, heat crack, plastic deformation. These are one of the main factors affecting die accuracy and tool life. It is desired to predict tool life by developing life prediction method by FE-simulation. Lots of researches have been done into the life prediction of cold forming die, and the results of those researches were trustworthy, but there have been little applications of hot forming die. That is because hot forming process has many factors influencing tool life, and there was not accurate in-process data. In this research, life prediction of hot forming die by wear analysis and plastic deformation has been carried out. To predict tool life, by experiment of tempering of die, tempering curve was obtained and hardness express a function of main tempering curve.

  • In this study, two kinds of life prediction method for hot forming die are developed . One is empirical method requiring some experiment that evaluate thermal softening of die material accoring to operating conditions. The other is analyticl method that calcuate wear quantity of die occuring during the forming process. Wear is a predominant factor as well as plastic deformation and heat checking . And, these methods are applied to prodict tool life real die producting part for automobile. Thus , the applicability and the accuracy of the presented methods are investigated. Using the verified life prediction method above , optimal blocker die design minimizing the finisher die is done.

Because cooling effect and low friction are essential to the long life of dies, optimal surface treatments and lubricants are very important to hot and warm forging process. The main factors affecting die hardness and heat transfer, are surface treatments and lubricants, which are related to heat transfer coefficient, etc. To verify the effects, experiments are performed for heat transfer coefficient in various conditions - different initial billet temperatures and different loads. Carbonitriding and ionitriding are used as surface treatments, and oil-base and water-base graphite lubricants are used. The effects of lubricant and surface treatment for warm and hot forging die life are explained by their thermal characteristics, and the new developed technique in this study for predicting tool life can give more feasible means to improve the tool life in hot forging process.

  • The tool life is not long enough under sever forming condition in warm forging. The tool life is affected by wear heat fatigue plastic deformation and so on. Especially wear is one of the most serious factors for tool life. To increase tool life we should consider various factors like processing design die design die materials lubrication and cooling system This study design to obtain the steady state temperature of die by FEM analysis under several conditions of cooling. There are four cooling conditions in this study no cooling internal cooling external cooling and both internal and external cooling. With above obtained temperatures tool life is predicted using Archard's model that is considered softening of die. The effect of internal cooling system is better than that of externally cooled die. To predict the die life the steady state temperature is calculated by using mean temperature of die. Considering only wear the die life much longer as the cooling effect is bigger. The more accurate die life will be predicted if we consider heat crack as well as wear.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes tool life depends on wear over 70%. In this study finite element analyses are con-ducted to warm and hot forging by adopting suggested wear model. By comparison of simulation and eal profile of die suggested wear model. By comparison of simulation and real profile of die suggested model is verified.

  • This paper describes about the estimation method of die lift by wear and plastic deformation in hot forging process. The thermal load and the thermal softening are happened by the high temperature in hot forging process. Tool lift decreases considerably due to the softening of the surface layer of a tool caused by high thermal load and long contact time between tool and billet. Also, tool life is to a large extent limited by wear, heat crack and plastic deformation in hot forging process. Above all, the main factors which affects die accuracy and tool lift are wear and the plastic deformation of a die. The new developed technique for predicting tool life applied to estimate the production quantity for a spindle component and these techniques assist to improve the tool life in hot forging process.
