  • Since the traditional designing approach of forming processes is based on trial and error it consumes much time and needs cost to design successful processes. Today for higher marketability of products a manufacturing system is required that can reduce production time and enhance product properties greatly. In order to implement the system a computerized design-supporting tool is indispensable for the design and supply of optimized production process for high product quality in short time In this study a design supporting system is developed and implemented to ballstud die. Using the developed system the designer can rapidly produce layouts of dies for each process sequences with consistency.

  • CFD simulation with FlowVision® is used to evaluate the capability of cooling channel in hot press forming dies. Two different types of cooling channels, dry drilled and pocket types are considered for comparison. Two different approaches for simulating cooling channel are considered. One is single-phase velocity calculation for coolant only and the other is multiphase thermal and velocity calculation for die, blank and coolant all together. Both approaches show better cooling performance in pocket type cooling channel. Also both approaches show their own effectiveness in designing cooling channel of hot press forming dies.

A Study on the Manufacturing Process for High-finned Tube of Copper Pipe using Roll Forming Method (전조공법을 이용한 동관의 하이핀 튜브 제조 공정에 대한 연구)

  • High-finned tubes have good thermal conductivity and have better cooling efficiency than plain tubes or low-fined tubes due to bigger air contact area. During high-fined tubes are manufactured by roll forming, the main technique is illustrated to optimizing primary material(copper pipe), optimized die matrix designing technique for roll forming, control manufacturing speed to develop productivity etc. In this study, a roll forming system was developed in oder to produce high-finned tube. Also a multi-step roll forming die was designed & built to produce high-finned tube that has over 10 mm fin height. And then, roll forming test using copper pipe was performed to produce high-finned tube. Roll forming process for producing highfinned tube was optimized by analyzing and adjusting misrostructure, hardness, and surface roughness of roll formed high-fined tube.

  • Plastic parts are molded for the purpose of mass production in injection molding. Therefore designer is usually designing molds that has geometrically balanced hot runner lay-out for filling balance at cavities. Although, mold is manufactured with geometrically balanced runner lay-out, there are actually filling imbalances in cavities. These filling imbalances phenomenon are caused by complicated interaction between melt and mold. In this paper, filling imbalances for internal gear based on injection molding in hot-runner mold were investigated by CAE and injection molding experiences.

  • In this research. we have proposed a new technique to determine .the combination of design parameters for the process design of a hot forged product using artificial neural network(ANN) and statistical design of experiments(DOE). The investigated problem involves the adequate selection of the aspect ratio of billet, the ram velocity and the friction factor as design parameters. An optimal billet satisfying the forming limitation, die filling, load and energy as well as more uniform distribution of effective strain, is determined by applying the ability of artificial neural network and considering the analysis of mean and variation on the functional requirement. This methodology will be helpful in designing and controlling parameters on the shop floor which would yield the best design solution.

  • Process design is one of the most important fields in metal forming, where the finite element method has appeared a useful method for industrial applications. In this study, a program using the rigid plastic finite element has been developed for preform design in three-dimensional plastic deformation. The surface integration for calculation of the friction between die and workpiece has been implemented with care in numerical treatment. The developed program is applied to a precision coining process for designing an optimal punch.

The Numerical Analysis of Extrusion Forming on the Manufactured Artificial Lightweight Aggregate Made of Incinerated Sewage Sludge Ash by a Finite Element Method (유한요소법을 이용한 하수슬러지 소각재의 인공경량골재 제조시 압출성형해석)

  • The main objective of this research was to evaluate the effects of process variables which were forming ability, flow displacement, effective stress, effective strain, fluid vector and products defects on manufactured artificial lightweight aggregate made of both incinerated sewage sludge ash and clay by means of the numerical analysis of a rigid-plastic finite element method. CATIA (3D CAD program) was used for an extrusion metal mold design that was widely used in designing aircraft, automobile and metallic molds. A metal forming analysis program (ATES Co.) had a function of a rigid-plastic finite element method was used to analyze the program. The result of extrusion forming analysis indicated clearly that a shape retention of the manufactured artificial light-weight aggregate could be maintained by increasing the extrusion ratio (increasing compressive strength inside of extrusion die) and decreasing the die angle. The stress concentration of metal mold was increased by increasing an extrusion ratio, and it was higher in a junction of punch and materials, friction parts between a bottom of the punch and inside of a container, a place of die angle and a place of die of metal mold. Therefore, a heat treatment as well as a rounding treatment for stress distribution in the higher stress concentration regions were necessary to extend a lifetime of the metallic mold. A deformity of the products could have made from several factors which were a surface crack, a lack of the shape retention and a crack of inside of the products. Specially, the surface crack in the products was the most notably affected by the extrusion ratio.

  • In the modern industrial period, the introduction of mass production was most important progress in civilization. Die-casting process is one of main methods for mass production in the modern industry. The aluminum die-casting in the mold filling process is very complicated where flow momentum is the high velocity of the liquid metal. Actually, it is almost impossible in complex parts exactly to figure the mold filling performance out with the experimental knowledge. The aluminum die-castings are important processes in the automotive industry to produce the lightweight automobile bodies. Due to this condition, the simulation is going to be more critical role in the design procedure. Simulation can give the best solution of a casting system and also enhance the casting quality. The cost and time savings of the casting layout design are the most advantage of Computer Aided Engineering (CAE). Generally, the relations of casting conditions such as injection system, gate system, and cooling system should be considered when designing the casting layout. Due to the various relative matters of the above conditions, product defects such as defect extent and location are significantly difference. In this research by using the simulation software (AnyCasting), CAE simulation was conducted with three layout designs to find out the best alternative for the casting layout design of an automotive Oil Pan_BJ3E. In order to apply the simulation results into the production die-casting mold, they were analyzed and compared carefully. Internal porosities which are caused by air entrapments during the filling process were predicted and also the results of three models were compared with the modifications of the gate system and overflows. Internal porosities which are occurred during the solidification process are predicted with the solidification analysis. And also the results of the modified gate system are compared.

Control of Position of Neutral Line in Flexible Microelectronic System Under Bending Stress (굽힘응력을 받는 유연전자소자에서 중립축 위치의 제어)

  • A flexible electronic device deformed by external force causes the failure of a semiconductor die. Even without failure, the repeated elastic deformation changes carrier mobility in the channel and increases resistivity in the interconnection, which causes malfunction of the integrated circuits. Therefore it is desirable that a semiconductor die be placed on a neutral line where the mechanical stress is zero. In the present study, we investigated the effects of design factors on the position of neutral line by finite element analysis (FEA), and expected the possible failure behavior in a flexible face-down packaging system assuming flip-chip bonding of a silicon die. The thickness and material of the flexible substrate and the thickness of a silicon die were considered as design factors. The thickness of a flexible substrate was the most important factor for controlling the position of the neutral line. A three-dimensional FEA result showed that the von Mises stress higher than yield stress would be applied to copper bumps between a silicon die and a flexible substrate. Finally, we suggested a designing strategy for reducing the stress of a silicon die and copper bumps of a flexible face-down packaging system.

A Study on Design Automation of Cooling Channels in Hot Form Press Die Based on CATIA CAD System (CATIA CAD 시스템 기반 핫폼금형의 냉각수로 설계 자동화에 관한 연구)

  • This paper focuses on the development of a support system that can rapidly generate the design data of a hot-form die with cooling channels, commonly known as hot stamping technology. We propose a new process for designing hot-form dies based on our (automated) system, whose main features are derived from the analysis of the design requirements and design process in the current industry. Our design support system consists of two modules, which allow for the generation of a 3D geometry model and its 2D drawings. The module for 3D modeling automation is implemented as a type of CATIA template model based on CATIA V5 Knowledgeware. This module automatically creates a 3D model of a hot-form die, including the cooling channels, that depends on the shape of the forming surface and the number of STEELs (subsets of die product) and cooling channels. It also allows for both the editing of the positions and orientations of the cooling channels and testing for the purpose of satisfying the constraints on the distance between the forming surface and cooling channels. Another module for the auto-generation of the 2D drawings is being developed as a plug-in using CAA (CATIA SDK) and Visual C++. Our system was evaluated using the S/W test based on a user defined scenario. As a result, it was shown that it can generate a 3D model of a hot form die and its 2D drawings with hole tables about 29 times faster than the conventional manual method without any design errors.
