A Case Study on Casting Layout Design of Automotive Oil Pan_DX2E Using Computer Simulation (유동해석을 이용한 자동차용 부품(오일팬_DX2E)의 주조방안설계에 대한 사례연구)

  • For a die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize the casting layout design of an automotive Oil Pan_DX2E, Computer Aided Engineering (CAE) simulation was performed with two layout designs by using the simulation software (AnyCasting). The simulation results were analyzed and compared carefully in order to apply them into the production die-casting mold. During the filling process with two models, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system.

  • Fit of the restoration and its cementation procedure is crucial to both its short and long term prognosis. Marginal fit is affected by many variables during the fabrication process. These variables, being intrinsic properties of the materials or the clinical technique used, can cause changes in the size and shape of the definitive restoration. Even if all variables are controlled carefully, the seating of a restoration can still be affected due to insufficient space for the luting agent. The use of die spacer can reduce the elevation of a cast restoration of a prepared tooth, decreased seating time, improve the outflow of excess cement, and lower the seating forces. The purpose of this study was to evaluate the marginal fidelity according to die spacer application times and measurement site. Casting alloys were prepared and fabricated using non-precious metal at $950^{\circ}C$. Specimens are divided into four groups: I(die spacer painted casting for wax pattern), II(die spacer non painted casting for wax pattern). The specimens were cut and polished for marginal gap observation. The marginal gap was observed using scanning electron microscopy (SEM).

  • In the semi-solid die casting process, the important thing is the flow behaviors of semi-solid material. The flow patterns of semi-solid material can make the defects during die filling. To control of the flow patterns, is very important and difficult. In this paper, the flow behaviors of the semi-solid A356 alloy material during die filling at various die gate shapes has been observed with the grain size controlled material. The effects of the gate shape on the die filling characteristics were investigated. The filling tests in each plunger strokes were experimented, also simulated on the semi-solid material die casting process by MAGMAsofi. According to the filling tests and computer simulation, the effect of the gate shape on liquid segregation had been investigated.

  • In the die casting process, the flow of liquid metal has significant influence on the quality of casting products and die life. For the optimal process design of automobile gear housing, various analyses were performed in this study by using computer simulation code, MAGMAsoft. The simulation has been focused on the molten metal behaviors during the mold filling and solidification stages for the sound casting products. Also the internal defects were predicted by application of air pressure and feeding criteria.

  • A basic heat flow model has been developed to estimate the heat transfer coefficient at the casting/mold interface during squeeze casting. Based on the measured temperature profiles in squeeze casting of Al-4.5%Si alloy, heat transfer coefficients which vary with time were calculated by numerical method. The influences of the load and the amount of fraction solid on the heat transfer coefficient have also been studied. Using the calculated heat transfer coefficient two dimensional solidification analysis in the squeeze casting process was carried out by the finite difference method, and the results were in good agreement with the experiments. It may be concluded that heat flow analysis in the squeeze casting process with accurate heat transfer coefficient at the casting /mold interface is important for a proper design of cooling in die and finally for improving productivity and die life as well.

  • Orchard sprayers, wide area dusters and multipurpose control cars are flagship products of Hansung T&I Ltd. Spray pumps are one of the essential parts for these products. But conventional belt pulleys for spray pumps are heavy and expensive, and they bring down the quality as well as productivity of the end-products. Therefore, this study focuses on mold design for aluminum die casting belt pulley and mold manufacture.

  • During warm and hot forging process of steels or aluminum alloys, dies are subject to early fracture, severe wear by thermo-mechanical stress. Especially, during the die-casting of aluminum alloys, the service life of dies is incredibly lowered. In this study we investigated the characteristics of TiBN films produced by PECVD. TiBN films showed very high hardness, excellent wear resistance, which could enhance the service life of die parts such as forging punch, die casting core pin successfully.

Studies on the Forming Process for the Bipolar Plate of Fuel Cells

  • Stamping process and rubber pad forming process were performed to manufacture the bipolar plate for fuel cells. For that, a vacuum die casting process and a semi-solid forming process wherein liquid-state materials were used were adopted. After preparing the blank with the stainless steel thin plate having a thickness of 0.1 mm, the bipolar plate channel was formed with the stamping process and rubber pad forming process. The depth of the bipolar plate channel prepared by the stamping method was 0.45 mm and the depth of the bipolar plate channel prepared by the rubber pad forming process was 0.41 mm. Meanwhile, with the vacuum die casting and semi solid forming, the bipolar plate having a channel depth of 0.3 mm, same as the size of the die, could be formed.

  • Using a simple compression test, the viscosity measurement experiment is carried out with the grain-refined Al-Si alloy(A356). The measured rheological data are expressed with power-law(Ostwald-de Waele) model and using commercial package, MAGMAsoft, coefficients of Ostwald-de Waele model and Carreau-Yasuda model are calculated. To verify the viscosity data, the die is designed to be applicable to the semi-solid die casting of automotive component and filling test is carried out. The filling test and the simulation result are compared and in good agreement. Hereafter, these data are considered to be usefully allied other product in the semi-solid die casting.

  • The aluminum die-casting technique has been widely used to manufacture a rotor in motor industry because of its highly productivity, even though it sometime causes the various type of defects in the rotor, such as shrinkage, cavity, blow holes etc. which results in the decrease of the efficiency of system. Therefore the development of reliable technique to detect the flaws in the rotor is strongly needed not only to control quality assurance but to improve its efficiency. In this study, the wide variety of ultrasonic techniques have been applied to detect the flaws in the rotor and then to discuss the detectibility of the flaw and the applicability for NDE tool in the aluminum die-casting rotor.
