Inertia welding is a solid-state welding process in which butt welds in materials are made in bar and in ring form at the joint face, and energy required for welding is obtained from a rotating flywheel. The stored energy is converted to frictional heat at the interface under axial load. The quality of the welded joint depends on many parameters, including axial force, initial revolution speed and energy, amount of upset, working time, and residual stresses in the joint. Inertia welding was conducted to make the large rotor shaft for low speed marine diesel engine, alloy steel for shaft of 140mm. Due to material characteristics, such as, thermal conductivity and high temperature flow stress, on the two sides of the weld interface, modeling is crucial in determining the optimal weld parameters. FE simulation is performed by the commercial code DEFORM-2D. A good agreement between the predicted and actual welded shape is observed. It is expected that modeling will significantly reduce the number of experimental trials needed to determine the weld parameters.
This paper summarizes the results of a numerical study conducted to analyze the effect of selected process parameters on material flow and thread profile in thread rolling of large diameter blanks. Based on the previous work where a plane strain mode was found to provide a reasonable approximation of the thread rolling process, the effect of varying thread form, friction factor, flow stress, and blank diameter on effective strain and thread height was analyzed using the finite element code DEFORM. This study show that effective strain for flank angle, that blank diameter had important effect on the as-rolled thread while flow stress, friction factor, and crest round of dies had significant impact on effective strain at the thread root and crest and load of thread rolling. While the rate of strain harding was found to have an effect on the crest profile, the results indicate that it is the primary factor responsible for seam formation in rolled threads.
In a pressurized heavy water reactor, following loss of the primary coolant, severe core damage would begin with the depletion of the liquid moderator, exposing the top row of internally-voided fuel channels to steam cooling conditions on the inside and outside. The uncovered fuel channels would heat up, deform and disassemble into core debris. Large inventories of water passively reduce the rate of progression of the accident, prolonging the time for complete loss of engineered heat sinks. The efficacy of available backup and ultimate heat sinks, available in a CANDU 6 reactor, in mitigating the consequences of a prolonged station blackout scenario was analysed using the MAAP4-CANDU code. The analysis indicated that the steam generator secondary side water inventory is the most effective heat sink during the accident. Additional heat sinks such as the primary coolant, moderator, calandria vault water and end shield water are also able to remove decay heat; however, a gradually increasing mismatch between heat generation and heat removal occurs over the course of the postulated event. This mismatch is equivalent to an additional water inventory estimated to be 350,000 kg at the time of calandria vessel failure. In the Enhanced CANDU 6 reactor ~2,040,000 kg of water in the reserve water tank is available for prolonged emergencies requiring heat sinks.

Process design of multi-stage forging for a bolt with nonaxisymmetric washer cam has been studied by using finite element method. For shape complexity of the bolt, it is impossible to manufacture in a single stage forging. To design multi-stage forging for the bolt the forging load and fiber flow of each step have been analyzed by using commercial finite element code DEFORM-3D. Simulated results have been compared with experimental ones. Multi-stage forging process has been designed with four stages. The workpiece should be eccentric shape until third forging stage. And then bolt head and washer of eccentrical shape is created in last stage. As a results, It was predicted that shape of product would be good and effective strain would be uniformly distributed in the product. Also, it was predicted whether defects would exist or not by reviewing the fiber flow.
The development of the equal channel angular pressing(ECAP) process in metals has recently provided a feasible solution to produce ultra-fine or nano-grained bulk materials with tailored material properties. However, ECAP process is difficult to scale up commercially due to requirements of an excessive load. In this paper, a new Hybrid-ECAP process with torsional die is considered to obtain materials of ultra-fine grain structure under low forming load. An upper bound analysis and numerical simulation (DEFORM 3D, a commercial FEM code) are carried out on the torsional die. By the upper bound analysis, analytical expression for the compression force and rotation speed are obtained. By the FEM analysis, the distribution of strain, stress and deformation are obtained. These results show that the Hybrid-ECAP is a useful process because this process can obtain the homogeneous deformations with relatively low forming load. Additionally, due to decreased forming load, die life can be improve.
The zinc prosphate film treatments used to lubricating treatment of mostly cold forging processes. But there are several problems happened to lubricating treatment process such as happening harmful environment on person, complex lubrication processing occurring in energy and time consumption, eco-destructive and chemical by-product generation, the needs of waste disposal etc. As a result, a water-soluble lubricant was developed to replace the perfect or some of the zinc prosphate film in the world. In order to solve these problems, this study evaluated the performance of the typical water-soluble. In this study, for these requirement inquiry of two part. First, about possibility of replace zinc phosphate lubricant, quantitatively evaluation developed of water-soluble lubricant for cold forging vs zinc phosphate lubricant. Second, About optimization of coating Process use to equipment with practicable automatic coating Process. The performance evaluation of these lubricants was conducted using the double cup extrusion test and spike forging test. With the use of the commercial FE code DEFORM, friction factor calibration curves, i.e. cup height ratio vs. punch stroke and spike height vs. punch stroke, were established for different friction factor values. By matching the cup height ratio and the punch stroke and spike height vs. punch stroke from experiment to that obtained from FE simulations, the friction factor of the lubricants was determined. Survey of comparative analysis use to SEM that sprayed lubricant surface structure of grain shape and characteristic of lubricant performance based on grain shape and deformed lubricant surface expansion. As a result, developed lubricant were found to perform comparable to or better than zinc phosphate. And thought this result, innovatively cope with generated problem of existing lubrication process.

The microstructure evolution in hot forging process is composed of dynamic recrystallization during deformation as well as grain growth during dwell time. Therefore, the control of forging parameters such as strain, strain rate. temperature and holding time is important because the microstructure change in hot working affects the mechanical properties. Modeling equations are developed to represent the flow curve. grain size. recrystallized volume fraction and grain growth phenomena by various tests. The developed modeling equations were combined with thermo-viscoplastic finite element modeling to predict the microstructure change evolution during hot forging process. The large exhaust valve spindle (head diameter of 512mm) was simulated by closed die forging with hydraulic press and cooled in air after forging. The preform was heated to each 1080 and 1150$^{\circ}C$. Numerical calculation was performed by DEFORM-2D. a commercial finite element code. Heat transfer can be coupled with the deformation analysis in a non-isothermal deformation analysis. In order to obtain the fine and homogeneous microstructure and good mechanical properties in forging. the FEM would become a useful tool in the simulation of the microstructure development. In forging, appropriate temperature, strain and strain rate and rapid cooling are required to obtain the fine grain microstructure The optimal forging temperature and effective strain range of Nimonic 80A for large exhaust valve spindle are about 1080$\∼$l120$^{\circ}C$ and 150$\∼$200$\%$.

Due to different material characteristics such as, thermal conductivity and flow stress. on the two sides of the weld interface, modeling is crucial in determining the optimal weld geometry and Parameters. FE simulation was performed by the commercial code DEFORM-2D. A good agreement between the Predicted and actual welded shape is observed. It is expected that modeling will significantly reduce the number of experimental trials needed to determine the weld parameters. especially for welds for which are very expensive materials or large shaft. Many kinds of tests, including macro and microstructure observation, chemical composition tensile , hardness and fatigue test , are conducted to evaluate the qualify of welded joints. Based on the results of the tests it can be concluded that the inertia welding joints of the superalloy exhaust valve spindle are better properties than the material specification of SNCrW.
The pipe with a long-neck flange is widely used in power plants, chemical plants, and shipbuilding companies. Now the pipe with a long-neck flange is manufactured by welding a thick flange to a pipe. But this long-neck flange pipe has some defects in the welding region such as unfitting and local thermal fatigue, which weaken the strength around the neck of the flange. Moreover, after welding the flange, the contacting surfaces of the flange have to be machined flat. So, that is uneconomical. Therefore, to solve the above problems of the long-neck flange pipe, a new process, which has no defects around the flange neck, is required. In this study, three forming processes are suggested to get an enhanced long-neck flange. First suggested process consists of conical forming and flange forming. Second and third suggested processes consist of the bulging of a long pipe locally heated by induction coils and the flange forming. The differences between second and third suggestions are the thickness and local heating area of the pipe. That is, the thickness of the initial pipe of third suggestion is larger than that of the final product, and the local heating area is smaller than that of second suggestion. These three suggestions for forming a long-neck flange are simulated by FE analyses with a commercial code DEFORM 2D. Especially, the theoretical result of FE analysis on the first suggestion for forming a long-neck flange is verified by the experiment with aluminum 6063 pipes. From the theoretical and experimental results, it is concluded that three suggested processes are very useful in order to manufacture the pipe with a long-neck flange without any defects.
Self-piercing rivet(SPR)은 이종재료 접합을 위해 사용되는 결합용 기계요소로써, 대표적으로는 알루미늄 합금과 강판 등 용융점이 서로 다른 재료의 접합에 사용된다. SPR 접합은 일반 리벳접합과 달리 스스로 홀을 가공하며 삽입되기 때문에 사전의 홀 가공이 필요 없다.(1) 상부판재를 천공하고 하부판재와 함께 소성 변형되어 결합된다. 자동차의 차체 경량화를 위해서는 알루미늄 합금과 같은 경량소재가 사용되며, 부분적으로 스틸과 알루미늄 합금의 이종재료 접합이 요구된다. 그러나 알루미늄 합금과 강판은 용융점이 다르므로 기존의 차체 결합방법으로 이용되고 있는 저항 용접이 불가능하다. 이에 따라, 기계적 결합방법의 하나인 SPR 접합이 요구된다.(2) 따라서 본 연구에서는 강소성 유한요소해석 프로그램을 이용하여 리벳과 판재의 접합 성형성을 검토하고, 고장력 강판을 접합할 수 있는 새로운 형상의 SPR을 설계하였다. 또한 해석결과와 실험의 비교를 통하여 해석의 신뢰성을 검증하였다.
