CUTTING FORCE PREDICTION USING SPINDLE DISPLACEMENT IN MILLING (밀링가공에서의 주축 변위 측정을 통한 절삭력 예측)

  • Cutting force is important to understand cutting process in milling. To measure cutting force, tool dynamometer is widely used but it is hard to apply in workshop condition. Cutting force measurement which doesn't affect cutting process is needed. Using relations between cutting force and spindle displacement, cutting force can be predicted. Cylindrical capacitive sensor was used to measure spindle displacement during cutting. And signals from tool dynamometer collected to compare with spindle displacement. The result shows spindle displacement has a linear relation with cutting force. Using this result, a simple method to predict cutting force could be applied at workshop condition.

  • In recent manufacturing process, the increase of productivity is required by reducing machining time with the increase of cutting force. However, the excessive increase of cutting force can cause tool breakage, and have a bad effect on both the manufacturing machine and the workpiece. Thus, it is necessary to estimate and control cutting force in real time during the process. In this study, use of disturbance observer is proposed for the indirect cutting force estimation. The estimated cutting force is used for the real time control of feedrate, making the actual cutting force follow the reference force command. Since the suggested method does not need an expensive sensor like a dynamometer, the method is expected to be used practically. By reducing the machining time resulting from making the actual cutting force follow the reference force, the increase of productivity are also expected, and the quality of cutting surface has been improved due to the adjusted feedrate. Besides, an actual constant cutting force guarantees the prevention of tool breakage. To show the effectiveness of the suggested cutting force control method, an experimental setup has been made without the force sensor, applied to several workpieces. Experiments show that the suggested method is superior to the conventional method operated by constant feedrate.

  • The complex three-dimensional miniature components are needed for a wide range of applications from the aerospace to the biomedical industries. To manufacture these products, micro machining that can make a high aspect ratio part and has good accuracy is widely researched. In this paper, cutting characteristics were analyzed in micro machining using cutting force coefficients, which are the specific cutting force for normal and frictional direction of rake surface. From measured cutting force in micro end milling, cutting condition independent cutting force coefficients were determined and used for analysing the characteristics of micro cutting.   • In this paper, the prediction of cutting force and tool deflection in the ball-end milling process are studied. Identifying various cutting region using Z-map, cutting force in the ball-end milling process can be predicted. Cutting force deflects the tool and the tool deflection changes the cutting force. Tool deflection is included in the cutting force prediction. Tool deflecition also causes machining error of the machined surface. A series of experiments were performed to verify the simulated cutting force and machining error.

  • During machining of dies and molds with sculptured surfaces. the cutter contact area changes continuously and results in cutting force variation. In order to implement cutting force prediction model into a CAM system, an effective and fast method is necessary. In this paper. a new method is proposed to predict mean cutting force. The cutter contact area in the spherical part of the cutter is obtained using Z-map, and expressed by the grids on the cutter plane orthogonal to the cutter axis. New empirical cutting parameters were defined to describe the cutting force in the spherical part of cutter. Before the mean cutting force calculation, the cutting force density in each grid is calculated and saved to force map on the cutter plane. The mean cutting force in an arbitrary cutter contact area can be easily calculated by summing up the cutting force density of the engaged grid of the force map. The proposed method was verifed through the slotting and slanted surface machining with various inclination angles. It was shown that the mean force can be calculated fast and effectively through the proposed method for any geometry including sculptured surfaces with cusp marks and holes.

  • Dynamic cutting process can be represented by a closed-loop0 system consisted of machine tool structure and pure cutting process. On this paper, cutting system is modeled as a six degrees of freedom system using MARV(Modified Autoregressive Vector) model in face milling, and the modeled dynamic cutting process is used to predict dynamic cutting force component. Based on the double modulation principle, a dynamic cutting force model is developed. From the simulated relative displacements between tool and workpiece the dynamic force domponents can be calculated, and the dynamic force can be obtained by superposition of the static force and dynamic force components. The simulated dynamic cutting forces have a good agreement with the measured cutting force.

Study on the Change of Cutting Force Direction in Endmilling (엔드밀링에서 절삭력 방향변동에 관한 고찰)

  • End-milling is intermittent cutting process performed by a tool with a number of teeth. Its cutting forces are commonly measured by the tool dynamometer which has rectangular coordinates. In this case, the pattern of cutting forces is different according to cutting conditions. At a certain cutting condition, the sign of cutting force changes from positive to negative during a revolution of one tooth. The change of force direction excites a cutting tool and severe vibration arises when radial depth of cut increases. In this study, cutting experiments and simulations were carried out in order to explain the cause of the change of the cutting force direction. In addition, the effect of the cutting force change was discussed in terms of chatter vibration in end milling.

A Study on Cutting Toll Damage Detection using Neural Network and Cutting Force Signal (신경망과 절삭력을 이용한 공구이상상태감지에 관한 연구.)

  • A method using cutting force signal and neural network for detection tool damage is proposed. Cutting force signal is gained by tool dynamometer and the signal is prepocessed to normalize. Cutting force signal is changed by tool state. When tool damage is occurred, cutting force signal goes up in comparison with that in normal state. However,the signal goes down in case of catastrophic fracture. These features are memorized in neural network through nomalizing couse. A new nomalizing method is introduced in this paper. Fist, cutting forces are sumed up except data smaller than threshold value, which is the cutting force during non-cutting action. After then, the average value is found by dividing by the number of data. With backpropagation training process, the neural network memorizes the feature difference of cutting force signal between with and without tool damage. As a result, the cutting force can be used in monitoring the condition of cutting tool and neural network can be used to classify the cutting force signal with and without tool damage.

Effects of Cutting Conditions on Specific Cutting Force Coefficients in End Milling (엔드밀 가공시 절삭조건이 비절삭력계수에 미치는 영향)

  • For improvement of productivity and cutting tool lift, cutting force in end milling needs to be predicted accurately. In order to analyze cutting force, the cutting dynamics was modelled mathematically by using chip load, cutting geometry, and the relationship between cutting forces and the chip load. Specific cutting force coefficients of the cutting dynamics model were obtained by average cutting forces, tool diameter, cutting speed, fled, axial depth and radial depth of cut. The effects of the cutting conditions on the specific cutting force constants in milling were studied. The model is verified through comparisons of model predicted cutting forces with measured cutting forces obtained from machining experiments.

  • Monitoring of the cutting force signals in cutting process has been well emphasized in machine tool communities. Although the cutting force can be directly measured by a tool dynamometer, this method is not always feasible because of high cost and limitations in setup. In this paper an indirect cutting force monitoring system is developed so that the cutting force in turning process is estimated based on a AC spindle drive model. This monitoring system considers the cutting force as a disturbance input to the spindle drive and estimates the cutting force based on the inverse dynamic model. The inverse dynamic model represents the dynamic relation between the cutting force, the motor torque and the motor power. The proposed monitoring system is realized on a CNC lathe and its estimation performance is evaluated experimentally.
