Using the multiple regression analysis cutting forces of turning processes have been predicted based on the cutting conditions such as feed rate(f), depth of cut(d), and cutting velocity(v). The statistical inference of the equation was checked by ANOVA test. The validity of the proposed regression analysis was verified by two sets of cutting tests of 27 cutting conditions and the additional cutting tests of 18 cutting conditions. From the results of analytical and experimental studies, it was found that there was no significant difference between the measured and predicted cutting forces. Also, the shear and friction characteristics of turning processes were analyzed with predicted cutting forces.

The finite element method is applied to analyze the mechanism of metal cutting, especially micro metal cutting. This paper introduces some effects, such as constitutive deformation laws of workpiece material, friction of tool-chip contact interfaces, tool rake angle and also simulate the cutting process, chip formation and geometry, tool-chip contact, reaction force of tool. Under the usual plane strain assumption, quasi-static analysis were performed with variation of tool-chip interface friction coefficients and tool rake angles. In this analysis, cutting speed, cutting depth set to 8m/sec, 0.02mm, respectively. Some cutting parameters are affected to cutting force, plastic deformation of chip, shear plane angle, chip thickness and tool-chip contact length and reaction forces on tool. Several aspects of the metal cutting process predicted by the finite element analysis provide information about tool shape design and optimal cutting conditions.
In this study, variations of cutting performance with pulse time, open circuit voltage, wire speed and dielectric fluid pressure were experimentally investigated in Wire Electrical Discharge Machining (WEDM) process. Brass wire with 0.25 mm diameter and AISI 4140 steel with 10 mm thickness were used as tool and work materials in the experiments. The cutting performance outputs considered in this study were surface roughness and cutting speed. It is found experimentally that increasing pulse time, open circuit voltage, wire speed and dielectric fluid pressure increase the surface roughness and cutting speed. The variation of cutting speed and surface roughness with cutting parameters is modeled by using a regression analysis method. Then, for WEDM with multi-cutting performance outputs, an optimization work is performed using this mathematical models. In addition, the importance of the cutting parameters on the cutting performance outputs is determined by using the variance analysis (ANOVA).

Productivity and machining performance can be improved by cutting analysis including cutting force prediction, surface error prediction and machining stability evaluation. In order to perform cutting analysis, cutting force coefficients database have to be constructed. Since cutting force coefficients are dependent on cutting condition in the existing research, a large number of calibration tests are needed to obtain cutting force coefficients, which makes it difficult to build the cutting force coefficients database. This paper proposes a generalized method for constructing the cutting force coefficients database us ins cutting-condition-independent coefficients. The tool geometry and workpiece material were considered as important components for database construction. Cutting force coefficients were calculated and analyzed for various helix and rake angles as well as for several workpiece. Furthermore, the variation of cutting force coefficients according to tool wear was analyzed. Tool wear was found to affect tool geometry, which results in the change of cutting force coefficients.

In order to obtain the relation between the cutting force and the process parameters in the chamfering process for the gear of a gear shaft, analysis of the process was performed with a simplified model instead of considering the whole actual 3-dimensional cutting situation produced between cutting tool and gear. The model divided the actual situation into the accumulation of hundreds of 2-dimensional layers with a small thickness in the direction of the height of gear and derived cutting force at a cutting position by accumulating each cutting force calculated in a layer. With proposed method to analyze the cutting forces in the chamfering process, it was revealed that the cutting position and size were exactly searched to calculate the cutting force in each layer. The total cutting force was the highest in the corner where the cutter encountered the gear first during the relative motion between them. The cutting forces were changed in proportion to the cutting parameters such as feed rate and trajectory.

The object of this study is to achieve a gteater understanding of meterial removal process and its mechanism. In this study, some applications of finite element techniques are applied to analyze the chip formation and cutting heat generation mechanism of metal cutting. During the hotwire cutting of EPS foam sheet, the dimensional accuracy and part quality of the cut par are highly dependent upon the thermal field in the EPS. The thermal field is determined by operating parameters such as heat input, cutting speed and cutting angle. The objective of this study is to investigate into the influence of cutting angle on the kerfwidth and part quality of the cut part in hotwire cutting of EPS foam using the experiments and the numerical analysis in the case of a single sloped cutting. In order to estimate an accurate temperature field, the transient thermal analysis using a moving coordinate system and the sloped heat flux model is carried out. From the results of the experiments and the analysis, it has been found that the effect of cutting angle on the kerfwidth and the melted area at the edge are 0.1 mm and 0.11 m$m^2$ respectively. The results of the experiments show that the surface roughness is not appreciably influenced by the cutting angle.

This paper describes a analysis on the chip thickness model required for cutting force simulation in ball-end milling. In milling, cutting forces are obtained by multiplying chip area to specific cutting forces in each cutting instance. Specific cutting forces are one of the important factors for cutting force predication and have unique value according to workpiece materials. Chip area in two dimensional cutting is simply calculated using depth of cut and feed, but not simply obtained in three dimensional cutting such as milling due to complex cutting mechanics. In ball-end milling, machining is almost performed in the ball part of the cutter and tool radius is varied along contact point of the cutter and workpiece. In result, the cutting speed and the effective helix angle are changed according to length from the tool tip. In this study, for chip thickness model analysis, tool and chip geometry are analyzed and then the definition of chip thickness and estimation method are described. The resulted of analysis are verified by compared with geometrical simulation and other research. The proposed chip thickness model is more precise.

All types of VLM-s process include the linear heat cutting of EPS foam to generate a layer with 3D shape. The dimensional accuracy and part quality of the cut part are dependent on the thermal characteristics in the EPS foam. The thermal characteristics are determined by operating parameters such as an effective heat input and cutting angle. The objective of this study is to investigate into the influence of cutting angle on the kerfwidth and the melted length of the cut part using the numerical analysis and the experiments in generally sloped cutting with two cutting angles. In order to estimate an accurate temperature field, the transient thermal analysis using moving coordinate system, the fully conformed mesh and the heat flux model with two cutting angles is carried out. From the results of the analysis and the experiments, it has been found that the influence of the rotational angle about x-axis in which the rotational axis is normal with hotwire cutting direction is appreciably negligible in comparison with that of the rotational angle about y-axis.

The in-process detection of the tool wear is one of the most important technologies in completely auto- matic operation of machine tool. In this research, using the tools having flank wear, the dynamic compo- nent of cutting forces is considered to be available for identifying the cutting process. In order to investi- gate this relation in detail, the cutting forces in turning of workpiece made of aluminum were measured by dynamometer of piezoelectric type, and the dynamic components of cutting force were analyzed. The fre- quency analysis, probability density analysis and RMS analysis of the dynamic components were carried out independently. Through the experiments, the characteristics of the tool system have a large effect on the dynamic component of cutting forces. As a result, it is shown that the dynamic cutting force was able to detect flank wear accurately.
