A Study on the Application of Acoustic Emission Measurement for the In-process Detection of Milling Tools' Wear and Chipping (밀링 공구마멸과 치핑의 검출을 위한 음향방출 이용에 관한 연구)

  • Acoustic emission(AE) signals detected during metal cutting were applied as the experimental test to sensing tool wear and chipping on the NC vertical milling machine. The in-process detection of cutting tool wear including chipping, cracking and fracture has been investigated by means of AE in spite of vibration or noise through intermittent metal cutting, then the following results were obtained 1) When the tool wear is increased suddenly, or the amplitude of AE signals changes largely, it indicates chipping or breaking of the insert tip. 2) It was confirmed that AE signal is highly sensitive to the cutting speed and tool wear. 3) At the early period of cutting, the wear were large and RMS value increased highly by the influence of minute chipping and cracking, etc. Therefore, the above situations should be considered for the time when the tool would be changed.

  • This paper describes development of low cost precision machine that has a vacuum chuck. This study mainly aims to find out a cutting condition for maintaining optimum surface condition and to examine cutting characteristics of the precision machine that is equipped by diamond bites. The cutting materials is oxygen free copper. Several experiments were carried out to find out the main factors that affect the surface roughness such as principal axis RPM(rotation per minute), feeding speed, and cutting depth. As a result, we obtain The optimum cutting condition of the developed precision machine.

  • Mechanical micro-engineering is an easy and cheap way to fabricate micro-structures. If the application of the conventional machining method using flat-end mill becomes available for the micro-manufacturing process, it will be advanced as an extension of the conventional machining process. In this study, micro-grooves cutting using flat-end mill(($\phi$8) was performed. The characteristics on flat-end milling was investigated to improve machinability of micro-grooves. The experiments were performed according to variations of spindle revolution, depth of cut, and feed rate. Machinability through various cutting conditions was evaluated by surface geometry, tool wear, and cutting force. The results show that micro V-grooves of width(pitch) 29${\mu}{\textrm}{m}$ were acquired by flat-end milling. The maximum and minimum roughness of the wall of grooves was 438 and 67nm, respectively

Cutting Characteristics Depending on Coolant Level in Turning Process (절삭유 레벨에 따른 선삭가공 절삭특성)

  • With the increasing demand of environmentally clean machining in recent years, the use of coolants has been restricted extensively. In this paper, a multiple comparison method(Tukey's HSD method) is proposed to choose the optimum level of coolant necessary for an efficient and environmentally clean machining. The cutting temperature, specific cutting energy, and surface roughness in turning process are analysed by ANOVA(Analysis Of Variance) and Tukey's HSD method. From the experimental results and statistical analysis, it is found that the optimum condition of coolant level is 10 ml/min with 6% mix ratio, which is almost half of the commonly used level.

  • In the turning process, the feed is usually selected by a machining operator considering workpiece, cutting tool and depth of cut. Even if this selection can avoid power saturation or tool breakage, it is usually conservative compared to the capacity of the machine tools and can reduce the productivity significantly. This paper proposes a selection method of the feed and the reference cutting force based on MRR(material removal rate), maximum spindle power and specific energy. In order to estimate and control cutting force accurately in transient and steady state, this study utilizes a synthesized cutting force estimation method and a Fuzzy controller. The experimental results present that these systems can be useful for the FMS(flexible manufacturing system) and unmanned automation system.

  • After the patterning and probe process of wafer have been achieved, the dicing processing is necessary to separate chips from a wafer. The dicing process cuts a semiconductor wafer to lengthwise and crosswise directions to make many chips. The existing general dicing method is the mechanical cutting using a narrow circular rotating blade impregnated diamond particles or laser cutting. Inferior goods can be made by the mechanical or laser cutting unless several parameters such as blade, wafer, cutting water and cutting conditions are properly set. Moreover, we can not apply these general dicing method to that of GaN wafer, because the GaN wafer is harder than general semiconductor wafers such as GaAs, GaAsP, AIGaAs and so forth. In order to overcome these problems, this paper describes a new wafer dicing method using fixed diamond scriber and precision servo mechanism.

  • In order to suggest the proper optimal conditions of the CNC milling machining for the Thin-wall surface, some experiments were carried out. The process was applied in the aerospace industry for the machining of light alloys, notably aluminium. In recent year, however, the mold and die industry has begun to use the technology for the production of components, including those manufactured from hardened tool steels. And the end mill is an important tool in the milling process. A typical example for the end mill is the milling of pocket and slot in which a lot of material is removed from the workpiece. Therefore the proper selection of cutting parameter for end milling is one of the important factors affecting the cutting cost. In this paper, we choose the optimal parameters(cutting forces) to cut thin-walled Al part by experiment.

  • In end milling process, the undeformed chip section area and cutting forces vary periodically with phase change of the tool. However the real undeformed chip section area deviates from the geometrically ideal one owing to cutter runout and tool shape error. In this study ,a method of estimating the real undeformed chip section area which reflects cutter runout and tool shape error was presented in up end milling process using measured cutting forces. Size effect was identified from the analysis of specific cutting resistance obtained by using the modified undeformed chip section area.

  • The objective of this study is to propose a new approach for modelling of burr formation process during orthogonal cutting when the tool exits the workpiece. This approach is based on the rigid-plastic finite element method combined with the ductile fracture criterion and the element kill method. This approach is applied to orthogonal cutting process to predict the fracture location and the fracture angle as well as the cutting force. To validate this approach, orthogonal cutting tests inside SEM(scanning electron microscope) at very low speed are carried out using A16061-T6 to observe the behavior of the material during the chip and the burr formation. The results of the experiment are compared with those of the finite element simulation.

  • The wavelet transform is a popular tool fer studying intermittent and localized phenomena in signals. In this study the wavelet transform of cutting force signals was conducted for the detection of a tool failure in turning process. We used the Daubechies wavelet analyzing function to detect a sudden change in cutting signal level. A preliminary stepped workpiece which had intentionally a hard condition was cut by the inserted cermet tool and a tool dynamometer obtained cutting force signals. From the results of the wavelet transform, the obtained signals were divided into approximation terms and detailed terms. At tool failure, the approximation signals were suddenly increased and the detailed signals were extremely oscillated just before tool failure.
