  • In this two-part paper, a virtual machine tool (VMT) is presented. In part 1, the analytical foundation of a virtual machining system, envisioned as the foundation for a comprehensive simulation environment capable of predicting the outcome of cutting processes, is developed. The VMT system purposes to experience the pseudo-real machining before real cutting with a CNC machine tool, to provide the proper cutting conditions for process planners, and to compensate or control the machining process in terms of the productivity and attributes of products. The attributes can be characterized with the machined surface error, dimensional accuracy, roughness, integrity and so forth. The main components of the VMT are cutting process, application, thermal behavior and feed drive modules. In part 1, the cutting process module is presented. The proposed models were verified experimentally and gave significantly better prediction results than any other method. The thermal behavior and feed drive modules are developed in part 2 paper. The developed models are integrated as a comprehensive software environment in part 2 paper.

  • On-line process control equipment for CO$_{2}$ laser cutting is not available for industrial applications. The major part of the industrial laser cutting machines are adjusted off-line by highly educated engineers. The quality inspection of the sample is visual and referred to different quality scales. Due to the lack of automation the potential laser users hesitate to implement the cutting method. The first step toward an automation of the process is the development of a process monitoring system and the research is cincentrated on the area of on-line quality monitoring during CO$_{2}$ laser cutting. The method is based on the detection of the emitted light from the cutting front by photo diode. The developed monitoring system consists of the OP Amplifier, A/D convertor, power supply and PC. The signal from the photo diode has been undertaken from Fourier analysis and statistical analysis with real time. The photograph of striation pattern was taken by metallurgical microscope. As a result, it is possible to predict the striation pattern according to the beam traveling speed.

  • This paper investigates the relationship between cutting conditions and Acoustic Emission(AE) signals; $AE_{avg}$, $AE_{rms}$, $AE_{mode}$$AE_{avg}$ and $AE_{rms}$ are increased as the increasing of cutting velocity and depth of cut respectively.   • The laser cutting process which is flexible and rapid usually provides a better result in cutting of flexible printed circuit boards (FPCB). However, circuit-short by the re-deposition of debris from laser ablation or its heat affect zone (HAZ) on the cutting surfaces can be a problem. A laser cutting process of FPCB in the presence of liquid can minimize these negative effects. The temperature distribution of copper and polymer parts of FPCB was analyzed with numerical simulation and the experimental results were presented to evaluate this process. Generally, laser cutting under liquid has advantages of less re-deposition of carbides and less HAZ on the cutting edges. However, bubble generation and laser beam control through the liquid media should be considered carefully to obtain a successful result.

  • There are two important variables in machining process control, which are feed and cutting speed. In this work, a two degree-of-freedom controller is designed and implemented to achieve on-line cutting force control based on the modelling of cutting process dynamics which are established through step response test. Two schemes are proposed and implemented. The first is feed control under the constant spindle speed and spindle speed control under the constant fled speed. The second is a simultaneous control of feed and spindle speed. Those are confirmed to work properly. Especially the latter shows a faster response and we'll be evaluated to pare away workpiece by simultaneous control of position and cutting farce sooner or later.

  • In end milling process, undeformed chip thickness and cutting force vary periodically with phase change of the tool. Recently, a model has been proposed to simulate the shear and friction characteristics of an up-end milling process in terms of the equivalent oblique cutting to this. In the current study, the varying undeformed chip thickness and the cutting forces in a down-end milling process have been replaced with the equivalent ones of oblique cutting. And, the down-end milling characteristics of SM45C has been compared with that of the up-end milling previously presented with different helix angles.

  • In the dismantling process of nuclear spent fuels, the spent fuel rod cutting process, followed immediately by the decladding process, performs the cutting the spent fuel rods to a proper length for fast decladding operation. In this paper, we analyzed the chemical compositions, mechanical properties, and physical characteristics for SUS and zircaloy tubes in order to identify the feasibility of cutter-blade type in cutting SUS and zircaloy tubes. It is considered that material, shape and angle, and heat treatment for fabricating the highly durable cutter blade and also it is investigated that the round-shape sustenance of cross-section, amount of debris production, and fire occurrence for measuring the cutting performance on SUS and zircaloy tubes, spent fuel rod cutting device is designed to be operated automatically through the remote control system for use in Hot Cell(radioactive) area and the electro-driven mechanical parts are modularized for easy maintenance. Results from various experiments confirm the efficiency of this device.

An Analytic Approach for Cutting Forces in Milling Process (밀링가공에서의 절삭력에 대한 해석적 연구)

  • This paper presents an effective cutting force model that enable us to predict the instantaneous cutting force in milling process from a knowledge of the work material properties and cutting conditions. The development of the model is based on the orthogonal machining theory with the effective rake angle which is defined in the plane containing the cutting velocity and chip flow vectors. Face milling tests are performed at different feeds and, a fairly good agreement is shown between the predicted cutting forces and test results.

  • In the part industry, pipe has required high accuracy in surface roughness and size. Especially, when producing the high frequency welding pipe, cutting process is very important as the finishing process that remove the hot welding bead. The objective of this paper is to investigate the hot machining high frequency welded pipe by simulation and experimental tests. To test the cutting process as hot machining, all cutting environment is reproduced in turning with heating system, and the test is accomplished by comparing with room temperature machining and hot machining in consideration of cutting force, tool wear and cutting temperature.

  • Used cutting fluid from machining processes is harmful to both environment and human health. Chemical substances that provide the lubrication function in the machining process are toxtc to the environment if the cutting fluid is released to soil and water and caused serious health problems to workers who are exposed to the cutting fluid in both liquid and mist form. Recently. cost of using cutting fluid is increasing as the number and the extensiveness of environmental protection laws and regulations increase. Therefore, the use of cutting fluid in machining processes place an enormous burden on manufacturing companies to cover the additional costs associated with their use and protection of our environment. Current trends in manufacturing are focused on minimizing or eliminating the use of metalworking fluids in machining processes. And the increased costs for the disposal of waste products (swarf, coolants and lubricants), especially in industrially developed countries, has generated interest in dry machining. A variety of new techniques are testimony that new technology has rationalized further efforts to research and implement dry machining processes. This paper presents the developed equipment, the process optimization and the applications in the field of surface grinding for the new cryogenic dry machining using a compressed cooling air. The investigated new machining process method shows many advantages compared to conventional techniques with cutting fluid.
