In this paper, the cutting force calculation of ball-end mill processing was modeled mathematically. All derivations of cutting forces were directly based on the tangential, radial, and axial cutting force components. In the developed mathematical model of cutting forces, the relationship of average cutting force and the feed per flute was characterized as a linear function. The cutting force coefficient model was formulated by a function of average cutting force and other parameters such as cutter geometry, cutting conditions, and so on. An experimental method was proposed based on the stable milling condition to estimate the cutting force coefficients for ball-end mill. This method could be applied for each pair of tool and workpiece. The developed cutting force model has been successfully verified experimentally with very promising results.

The development of flexible automation in the manufacturing industry is concerned with production activities performed by unmanned machining system. A major topic relevant to metal-cutting operations is monitoring tool wear, which affects process efficiency and product quality, and implementing automatic tool replacements. In this paper, the measurement of the cutting force components has been found to provide a method for an in-process detection of tool wear. Cutting force components are divided into static and dynamic components in this paper, and the static components of cutting force have been used to detect flank wear. To eliminate the influence of variations in cutting conditions, tools, and workpiece materials, the force modeling is performed for various cutting conditions. The normalized force disparities are defined in this paper, and the relationships between normalized disparity and flank wear are established. Finally, Artificial neural network is used to learn these relationships and detect tool wear. According to the proposed method, the static force components could provide the effective means to detect flank wear for varying cutting conditions in turning operation.

Cutting force characteristics is closely related with tool wear on the end milling. And it is found that the tool wear can be properly obtained by observation through the tool-maker's microscope when STS 304 is cut using an end mill. The relationship between the tool wear and the cutting force is established based on data obtained from a series of experiments. A cutting force model can be derived from basic cutting force model using parasitic force components of this tool wear. The results of th simulation using the cutting force model proposed in this paper were verified experimentally and a good agreement was partly obtained. The proposed model is capable of predicting increased cutting force due to tool wear.

Recently, coated milling cutters are widely used for improving the productivity of cutting processes through high speed cutting and longer tool life. In metal cutting, cutting force increase rate is important factor to diagnose the cutting conditions because the amount of tool wear directly influences the cutting forces. As the cutting length increases, the worn cutter increases the cutting forces. In this study, the effect of coating process of end milling cutter on the cutting performance, especially on the cutting force increase rate, is investigated. The results acquired through the cutting test measuring cutting force increase rate show that not only the injection quantity of $N_2$ and Ar but also mean temperature influence the cutting force increase rate during the end milling process.

This study analyzed thevariation in the cutting force when the cutting area of a terrace volume is machined, which is generally left after the rough cutting of a sculptured surface. The numerically simulated results for the cutting forces are compared with cutting force measurements by considering the theoretical prediction of the cutting area formation and specific cutting volume. The variation in the cutting force is measured using a dynamometer installed on a machining center for 19 different kinds of test pieces, which are selected according to the variation in the terrace volume factor, tool diameter factor, and cutting depth factor. As a result, it is verified that the cutting forces evaluated by the numerical analysis coincide with the measured cutting forces, and it is proposed as a practical cutting force prediction model.

While a cutting tool is machining a workpiece at various cutting depth, the feedrate is usually selected based on the maximum depth of cut. Even if this selection can avoid power saturation or tool breakage, it is very conservative compared to the capacity of the machine tools and can reduce the productivity significantly. Many adaptive control techniques that can adjust the feedrate to maintain the constant cutting force have been reported. However, these controllers are not very widely used in manufacturing industry because of the limitations in measuring the cutting force signals. In this paper, turning force control systems based on the estimated cutting force signals are proposed. A synthesized cutting force monitor is introduced to estimate the cutting force as accurately as a dynamometer does. Three control strategies of PI, adaptive and fuzzy logic controllers are applied to investigate the feasibility of utilizing the estimated cutting force fur turning force control. The experimental results demonstrate that the proposed systems can be easily realized in CNC lathe with requiring little additional hardware.

Monitoring of the cutting force signals in cutting process has been well emphasized in machine tool communities. Although the cutting force can be directly measured by a tool dynamometer, this method is not always feasible because of high cost and limitations in setup. In this paper an indirect cutting force monitoring system is developed so that the cutting force in turning process is estimated based on a AC spindle drive model. This monitoring system considers the cutting force as a disturbance input to the spindle drive and estimates the cutting force based on the inverse dynamic model. The inverse dynamic model represents the dynamic relation between the cutting force, the motor torque and the motor power. The proposed monitoring system is realized on a CNC lathe and its estimation performance is evaluated experimentally.

The resultant cutting force during machining with a worn tool is viewed as a decomposition of the cutting force into a cutting force component related to chip removal from the workpiece and into a component dependent on the contact force between the tool flank's wear land and the workpiece. The shear line method, in which the cutting force is considered proportional to the length of the shear line, is used to calculate the cutting force component for the removal of the chip, while the elastic effect of the workmaterial on the tool is taken into consideration to analyze the effect of tool flank wear. The predicted resultant cutting force, expressed as the sum of both components, is compared to experimental data obtained during wave-on-wave cutting.

Radial immersion ratio is an important factor to determine the threshold in face milling and should be estimated in process for automatic force regulation. In this paper, presented is a method of on-line estimation of the radial immersion ratio using cutting force. When a tooth finishes sweeping, sudden drop of cutting forces occurs. This force drop is equal to the cutting force that acts on a single tooth at the swept angle of cut and can be obtained from cutting force signal in feed and cross-feed direction. The ratio of cutting forces in feed and cross-feed directions acting on the single tooth at the swept angle of cut is a function of the swept angle of cut and the ratio of radial to tangential cutting force. In the research, it is found that the ratio of radial to tangential cutting force is not affected by cutting conditions and axial rake angle. Therefore, the ratio of radial to tangential cutting force determined by just one preliminary experiment can be used regardless of the cutting conditions. Using the measured cutting force and predetermined ratio, the radial immersion ratio is estimated. Various experiments show that the radial immersion ratio and instantaneous ratio of the radial to tangential direction cutting force can be estimated very well by the proposed method.
