Precise Forging Simulation by a Local remeshing Technique Assisted by User-Interface Capabilities (사용자 개입 기능이 지원된 국부 요소망재구성 기법을 이용한 정밀 단조시뮬레이션)

  • In this paper a local remeshing technique assisted by user-interface capabiities is presented for precise forging simulation. The rigid-plastic finite element formulation is introduced and the basic approach to the new local remeshing technique is presented. A piercing process in cold forging is simulated by the presented technique and the results are compared in detail.

  • Structural analysis of die set in cold forging is conducted by the finite element method and the results are introduced in this paper. The problem formulation is introduced in detail. In the approach, amount of shrink fit is controlled by thermal load, i.e., temperature difference between die insert and shrink fits. The loading conditions are extracted automatically from a forging simulator. An application example is given.

  • This study is concerned with cold repressing of sintered preforms by the rotary forging process. An experiment has been carried out using the rotary powder forging press(500kN) which was designed and constructed in the authors' laboratory. The effect of process variables and aspect ration of sintered preform on the densification behavior during the rotary repressing was studied by several mechanical test such as working force hardness distribution density and microstructures of the specimens. Since a higher densification can be achieved by applying the rotary repressing on presinted preforms it was successively demonstrated that the cold rotary powder forging is an effective operation to improve quality of P/M parts.

  • Due to the strength and biocompatibility requirement, the stainless steel SUS 316L is widely used for trauma internal fixation device. SUS 316L can be hardened and strengthened only by cold work. In this work, the material compression test is performed both in laboratory and computer simulation by a FEM analysis software DEFORM to correlate the hardness to strain. This data is then used for preform design and predict the hardness of the finish bone plate forging. Finally, we compared the hardness between the actual forging and computer analysis results. Although the predicted hardness from computer simulation. is 55HV higher than the final forging sample, we can get good compatibility on the hardening tendency of cold forging.

  • A process sequence of multi-operation cold forging for actual application in industry is designed with the rigid-plastic finite element method to form a constant velocity joint housing(CVJ housing). The material flow during the CVJ housing forming is axisymmetric until the final forging process for forming of ball grooves. This study treats the deformation as an axisymmetric case. The main objective of the process sequence design is to obtain preforms which satisfy the design criteria of near-net-shape product requiring less machining after forming. The process sequence design also investigates velocity distributions, effective strain distributions and forging loads, which are useful information in the real process design.

  • The dimension of forged part is different with the die dimension by the various effects, such as, elastic deformation and thermal effect. And, the difference amounts are not same according to the forging conditions, for example, forging mode, flow stress, etc. Therefore, the use of FEA is effective to predict and update the required die dimension. However, the variables for FE simulation are also as many as variables in the experiment. The variables give very much effect to the accuracy of FE results. At first, the material model is very deeply affected to the estimated dimension of forged part. And the considering of loading and ejecting stages is also important to increase the dimensional accuracy. The experiment and FEA are performed to investigate the dimensional changes and accuracy in cold forging. Two types of upsetting are used to survey the effects of forging mode and stages.

  • In this paper, a computer aided process design technique, utilizing a forging simulator and a commercial CAD software, is presented together with its related design system for cold-former forging of ball joints. The forging sequence design is carried out through user-computer interaction by using design templates, design database, experience or knowledge-based rules and some basic laws found in the literature. The forging simulation technique is used to verify the process design. The detail designs including die set drawings and die manufacturing information are automatically generated. It has been shown that the engineer ing and design productivity is much improved by the presented approach in the practical standpoint of process design engineers.

  • The flange hub is a main component in an automotive steering system. In general, the flange hub are fabricated by mechanical machining, which is a process where material waste is inevitable. It is well-known that a net-shape cold forging cannot only reduce material waste but can also improve the mechanical strength of the final product. Thus, a forging process design was conducted for production of a flange hub. Significant spring-back occurs around the flange due to its small thickness in conjunction with the residual stresses after forging. In order to achieve the required dimensional accuracy, a process design with appropriate spring-back control is needed. In this study, a modification of the forging die was designed based on FE analysis with the purpose of spring-back compensation. Four kinds of different die designs were evaluated and the optimum design has two times less spring-back than the initial design. The compensation angle of the optimum design is 0.5 degrees. The results have been experimentally confirmed by cold forging of a flange hub and comparing the amount of spring-back between the actual component and the FE analysis.

  • Recently, as the weight reduction of vehicles has been actively progressed, parts developed using aluminum 60XX series from existing steel materials are increasing. In this paper, the bushing used for the front frame rail, which is one of the parts for fixing engines and other parts in automobiles, was changed to an aluminum material of the Al60XX series, and it was intended to be produced by applying of cold forging method. The bushing is a part that secures the engine frame, and in order to produce it by cold forging, the molding limit is predicted through process design, and a multi-stage process is designed through finite element analysis. In addition, in order to verify the feasibility of the designed forging process, the limits of the multi-step process were verified based on the Cockcroft Latham theory, and the crack and overlap of the actual forging work were predicted and improved.

  • In this paper, effects of major design parameters of cold forging dies on die mechanics are quantitatively investigated with emphasis on shrink fit using a thermoelastic finite element method. A ball-stud cold forging process found in a cold forging company is selected as a test process and the effects of die insert material, magnitude of shrink fit, dimension of shrink ring, number of shrink rings, partition of die insert and clamping force on effective stress and circumferential stress are analyzed. It has shown that the number of shrink rings, magnitude of shrink fit, and Young's modulus of die insert material have strong influence on compressive circumferential stress in die insert but that the influence of the other design parameters is relatively weak.
