Fundamental Study on the Development of a New Incremental Roll Forming Process for Structural Pipe Manufacturing (구조용 파이프 생산을 위한 새로운 점진적 롤 성형 공정 개발에 관한 기초 연구)

  • Structural pipe frames are usually manufactured by complex processes, in which a straight pipe with an arbitrary cross-section is prepared via a roll-forming process and then fabricated into three-dimensional shapes by a secondary process. These conventional processes have low productivity. Recently, the inefficiency of the conventional processes has created the need to develop new forming technologies. In this study, a new incremental roll-forming process is proposed. The study is aimed at verifying the feasibility of the proposed process and investigating the fundamental process parameters using finite-element simulations. The result of the simulation demonstrates that the proposed process can be used effectively for cold fabrication of various shapes of structural pipes. In addition, the result of the investigation of parameters shows that the forming amount, number of roll sets, and distance between roll sets are significant factors to be considered in resolving dimensional errors of the product and improving its quality.

A CAE Approach for Net-Shape Automobile Stamping Components of Aluminum Alloy (자동차용 알루미늄 합금 정형의 스탬핑 부품 성형을 위한 CAE 기법 개발)

  • An optimum blank design technology is required for near-net of net-shape cold forming using sheets. Originally, the backward tracing scheme has been developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform of initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. Another general application appears in the blank design of a cup stamping with protruding flanges, one of typical automobile components. The blank configurations derived by backward tracing simulation have been confirmed by a series of loading simulations. The approach or decision of an initial blank configuration presented in this study will be a milestone in fields of sheet forming process design.

Deformation Characteristics of Compound Curved Plate Bending by Asymmetric Rollers (상하 비대칭 롤러를 이용한 이중곡면 성형의 변형특성에 대한 연구)

  • Die-less forming is a cold forming process which is to bend thick flat plates into compound curved plates using two asymmetric rollers. This forming method has several advantages compared with line heating which is widely used to fabricate compound curved pieces in shipyards. The die-less forming, however, has scarcely been studied. Even the deformation mechanism in this forming process has not been understood clearly. So, in this paper, the deformation characteristics of die-less forming is investigated analytically and numerically. for the analytic investigation, slab method based on equilibrium equation is applied. And the mechanism of curvature generation is derived for the asymmetry in roller applied. And three dimensional numerical analyses are performed with realistic modeling of interactions between the rollers and work-piece using finite element program, ABAQUS. It is shown that curvature generation is mainly due to the difference of normal positive strain distribution between the top and bottom surface of the work-piece. And a convex-type curved plate is formed if the center region of the work-piece is rolled with asymmetric rollers of which the lower is larger than the upper in diameter.

  • In order to improve the compactness and uniformity in ceramic green body, we have developed dynamic CIP(Cold Isostatic Pressing) as a new forming method in which the CIP and the vibratory pressing were combined. In dynamic CIP, bulk density on alumina compacts was linearly increased with higher │Pmax-Pbias│and maximum pressure of dynamic-CIP was decreased over one-third of that of conventional CIP to obtain the same bulk density.

Experimental Study on Multi-Stage Cold Forging for an Outer Race of a CV Joint (등속조인트용 외륜의 다단 냉간 단조공정에 관한 실험적 연구)

  • This study deals with a series of experimental investigations on multi-stage cold forging of an outer race used for a constant velocity (CV) joint with six inner ball grooves. The multi-stage cold forging, which consists of forward extrusion, upsetting, backward extrusion, and combined sizing-necking including ironing, was used to produce a prototype of the outer race. The cold forging tools such as forging punches and dies required in this multi-stage cold forging were also designed and fabricated. For the combined sizing-necking, especially, the longitudinally six-segmentallized punches were developed to easily eject from the necked inner groove of the outer race with consideration of the operating mechanism. Spheroidized SCr420H billet was used in the experimental study. To verify the suitability of the proposed process, the obtained parts were obtained from each forging operation, and the geometries were compared with the target dimensions. It was confirmed that the outer race with six inner ball grooves was well forged by adopting the proposed multi-stage cold forging, and the dimensional accuracy of the forged outer race matched well with the requirements.

  • Stainless steels are alloy steels with iron as the primary constituent and chromium, nickel, and manganese as principal alloying elements. In addition to automotive, construction, and transportation industries, stainless steels have a variety of applications in the food, chemical, and pharmaceutical industries. Some common products made from stainless steel are sinks, wash basins, kitchen vessels, and cutlery. Among ferritic stainless steels, type 409 can be cold-formed easily and are used for deep-drawn parts such as vessels for the chemical and food industries. In this study, forming analyses and experiments to prevent the occurrence of inferiority such as wrinkles, crack, and neck for automotive muffler part are carried out to save the optimal conditions during forming by modifying the blank size and shape, blank holding force etc.

Osprey Forming of HSLA-100 Steels (HSLA-100강의 Osprey 성형)

  • The structure and properties of HSLA steel obtained by Osprey forming process were investigated. The porosities were generated at the bottom of specimen due to the quenching effect of cold substrate during forming. The steel had a bainitic structure. The grain size were different among positions due to the cooling rates. The elements such as Mn, S, Si, Cr, Mo and etc. were contained in inclusions. They were formed at grain boundries. The size of them was $1{\sim}2{\mu}m$ and has nothing to do with the chemical composition. MnS and NbC were precipitated during rolling and aging.

Combination of Deep Drawing and Forging Process for Forming Drum Shape Product Having Thickness Variation (두께 분포를 갖는 드럼 형상 제품의 성형을 위한 Deep Drawing과 단조 공정의 조합)

  • Deep drawing and cold forging processes are combined to achieve near net shape forming of automotive part which has not only drum shape but also thickness variation. It is important to find out proper intermediate shape where two totally different forming methods should be joined seamlessly. In the course of development of the combined process, finite element analysis can be utilized effectively to decide optimal position for transferring from the sheet metal work to the bulk forming. Because machining process is eliminated, significant improvement in integrity, reliability, and durability of the part is expected. The developed process combination could be applied in real manufacturing process successfully.
