  • The precision cold forging of helical gear for steering pinion has been studied. Because of the large helix angle, there are many difficult problems to control the material flow and part dimension. The die shape was proposed to improve the flow of workpiece. In order to improve the dimensional accuracy of forged part, a FE analysis was performed. The proposed die shape drives to flow amicably workpiece. The applied load was reduced up to 10 percent, compared to the conventional-shaped-die. The elastic deformation of die has been investigated quantitatively by the 3-dimensional FE analysis. The die-land has been expanded up to $10{\mu}m$ on loading stage, based on the FEM results. Therefore, the elastic deformation amounts should be taken into consideration to improve the dimensional accuracy of forged helical gear.

  • In multi-stage cold forging process, to enhance the productivity and product quality, in-site process monitoring technique by implanting sensors such as piezo-sensor and acoustic emission sensor has been continuously studied. For accurate analysis of the process, the selection of appropriate sensors and implantation positions are very important. Until now, in a multi-state forging machine, wedge parts located at the end of punch-set are used but it is difficult to analyze minute changes in die block-set. In this study, we also implanted sensors to the die part (die spacer) and compared signals from both sensors and found that sensing signals from die part showed enhanced process monitoring results.

  • This paper deals with an automated computer-aided process planning and die design system by which designer can determine operation sequences even if they have a little experience in process planning and die design of quasi-axisymmetric cold forging product by cold former working. The approach to the system is based on knowledge-based rules and a process knowledge base consisting of design rules is built. Knowledge for the system is formulated from plasticity theories, empirical results and the empirical knowledge of field experts. Programs for the system have been written in AutoLISP for the AutoCAD using a personal computer. An attempt is made to link programs incorporating a number of expert design rules with the process variables obtained by commercial FEM softwares, DEFORM and ANSYS, to form a useful package. The system is composed of three main modules and five sub-modules. The process planning and die design module considers several factors, such as the complexities of preform geometry, punch and die profiles, specifications of available cold farmer, and the availability of standard parts. As the system using 2D geometry recognition is integrated with the technology of process planning, die design, and CAE analysis, the standardization of die parts for wheel bolt requiring cold forging process is possible. The developed system makes it possible to design and manufacture quasi-axisymmetric cold forging product more efficiently.

  • In metal working, cold forging that has profit to satisfy dimension accuracy is using in various manufacturing products. Recently, most of the interest thing is precision forging of gear, Gear forging product is more strength than broaching gear, and it has many advantages with reduction of factory expenses. The reason of difficulty to improve accuracy of gear dimension compare to another products is the dimension accuracy is very high, approximately 10$\mu\textrm{m}$, and because die of involute teeth and elastic strain of forged tool differ from standard curve. This paper represent quantitative analysis of die and teeth of forged tool, namely difference of curves, with experiments and analyze the factor of dimension gap, finally, will design compensated involute curve.

Study of a Forging Process for the Application of Boron Steel for Automotive Wheel Nut Material (차량용 Wheel Nut 소재의 보론강적용을 위한 단조공정에 관한 연구)

  • Boron steel (51B20) was cold forged using by new designed dies to apply for automotive aluminum wheel nut. The formability and mechanical properties of boron steel were compared with carbon steel(S45C) which has been used up to date for the wheel nut material. The formability was investigated on the dies designed with various types of punch nose using by FEM. The metal flow and compressive stress on the dies during cold forging were investigated and compared each other. The forging process with a new designed die showed the improved metal flow with a reduced forging load which resulted in the significant increase of the die life. It was recommended that the carbon steel for automotive wheel nut material could be substituted by the boron steel.

  • The dimension of forged part is different from that of die. Therefore, a more precise die dimension is necessarys to produce the precise part, considering the dimensional changes from forging die to final part. In this paper, both experimental and FEM analysis are performed to investigate the effect of several features including die dimension at each forging step and heat-treatment on final part accuracy in the closed-die upsetting. The dimension of forged part is checked at each stage as machined die, cold forged, and post-heat-treatment steps. The elastic characteristics and thermal influences on forging stage are analyzed numerically by the DEFORM-$2D^{TM}$. The effect of residual stress after heat-treatment on forged part could be considered successfully by using DEFOAM-$HT^{TM}$.

  • The rigid-plastic finite element analysis was performed for analysis of ofhot forging and cold sizing of a bevel gear. Two dimensional analysis was carried out to investigate the defect occurrence on vertical symmetric planes during hot forging and three dimensional analysis was to understand the filling behavior on horizontal planes during cold sizing. The involute curve of a tooth was approximated by a circle for convenience in the present analysis. In order to estimate the elastic deformation of the gear and dies during cold sizing, linear elastic finite element analysis was performed. Results of the analysis can be used to predict grain flows and strength distributions in the forged gear, and to design dies and an appropriate preform for the cold sizing.

  • 냉간단조금형(Cold Forging Die)의 다이블록(Dieblock)을 제작하는 방법 중의 하나로, 다이블록 제작용 재료를 면가공 하여 다이블록 상면(上面)을 마스터펀치(Master Punch)인 호브(Hob)로 압입(Indentaion) 시켜 절삭가공((Cutting Work)이 아닌 다이호빙(Die Hobbing) 방법으로 임프레션(Impression)을 성형하여 제작하고 있다. 이 방법에 의하여 다이블록의 재료를 합금공구강(Alloy Tool Steel)인 SKD11을 사용하여 제작하고, 스테인리스판(Stainless Sheet Metal)을 제품 재료로 하여 냉간단조가공(Cold Forging Work)을 하였더니 6,000 스트로크(Stroke)에서 금형수명(Die Life)을 다 하였다. 본 논문에서는 다이블록 재료를 고속도공구강(High Speed Tool Steel)인 SKH51로 교체 제작하고, 탄소강(Carbon Steel)인 S45C를 제품 재료로 하여 냉간단조가공을 수행 하였더니 21,000 스트로크에서 금형수명을 다하고 종료 되어 종래의 방법과 비교 검토 하였을 때 350%의 금형수명 연장 효과를 얻게 되었다.

  • In cold forging die the shrink fitting is generally used to decrease stress and increase die life. In this paper we have studied about the effect of fitting type, When the die insert is splitted into several pieces the maximum stress could be decreased as much as 50~70% The fitting angle could be selected to minimize the maximum stress and the variation of stress on loading and unloading, . In F, E.M result in case 3。 fitting angle the maximum and variation of stress may be minimized.

  • A new approach of elastic finite element to die stress analysis in forging is presented in this paper. The die set analysis problem is formulated by considering contact problems under both mechanical and thermal loads. In the approach, amount of shrink fit is controlled by thermal load i.e., temperature difference between die insert and shrink fits. The loading conditions are extracted automatically from a forging simulator. The predicted solution is compared with analytical one and it has been shown that the predicted results are in excellent agreement with the analytical ones. An application example is given, which was found in a cold forging company.
