Dynamics and die design in continuous and patch slot coating processes (Continuous 와 pattern slot 코팅 공정에서의 유동특성과 다이 설계)

  • Slot coating process, in continuous and patch modes, has been applied for the many precise coating products, e.g., flat panel displays and second batteries. However, manufacturing uniform coating products is not a trivial task at high-speed operations because various flow instabilities or defects such as leaking, bubbles, ribbing, and rivulets are frequently observed in this process. It is no wonder, therefore, that many efforts to understand the various aspects of dynamics and coating windows of this process have been made both in academia and industry. In this study, as the first topic, flow dynamics within the coating bead in slot coating process has been investigated using the one-dimensional viscocapillary model by lubrication approximation and two-dimensional model by Flow-3D software. Especially, operability windows in both 1D and 2D cases with various slot die lip designs have been successfully portrayed. Also, effects of process conditions like viscosity and coating gap size on slot coating window have been analyzed. Also, some experiments to find minimum coating thickness and coating windows have been conducted using slot die coater implemented with flow visualization device, corroborating the numerical results. As the second topic, flow dynamics of both Newtonian and Non-Newtonian fluids in patch or pattern slot coating process, which is employed in manufacturing IT products such as secondary batteries, has been investigated for the purpose of optimal process designs. As a matter of fact, the flow control in this system is more difficult than in continuous case because od its transient or time-dependent nature. The internal die and die lip designs for patterned uniform coating products have been obtained by controlling flow behaviors of coating liquids issuing from slot. Numerical simulations have been performed using Fluent and Flow-3D packages. Flow behavior and pressure distribution inside the slot die has been compared with various die internal shapes and geometries. In the coating bead region, efforts to reduce irregular coating defects in head and tail parts of one patterned coating unit have been tried by changing die lip shapes. It has been concluded that optimal die internal design gas been developed, guaranteeing uniform velocity distribution of both Newtonian and shear thinning fluids at the die exit. And also optimal die lip design has been established, providing the longer uniform coating layer thickness within one coating unit.

  • Purpose: Since several problems were found when present non-conducting metal coating process was applied to mass production, we study and develop to improve those problems. Methods: In this paper, a couple of analysis methods such as surface hardness, XPS spectrum analysis, morphology, and reflection ratio were used. Results: This paper suggest a new possibility of Non-conducting thin metal coating method that has quality of mass production phase without UV coating process. Conclusion: By the result of analysis, we can set optimized process conditions of the electro deposition coating using electron beam.

  • The purpose of this study is to find how to be formed the wet film thickness during the low friction coating process for a piston skirt with application to the theory of screen printing. In other words, in this research, it is to derive the general expressions predicting the pressure under a blade and the volume of coating fluid passing through the blade edge. Using these expressions, it is to be approved that the current operation characteristics of a screen printing system to a sample blade coating process for low friction coating on a piston skirt can be quantitatively assessed.

Study on Corrosion Resistance Performance of Zn Coating Applied by Arc Thermal and Plasma Arc Spray Process in Artificial Ocean Water (인공해양환경에서 Arc Thermal and Plasma Arc Spray 공법이 적용된 Zn 코팅 강재의 내식성능 평가에 관한 연구)

  • In present study, we have deposited the Zinc coating using arc thermal spray and plasma arc spray processes onto the steel substrate and durability of the deposited coating was evaluated. The bond adhesion result shows that plasma arc sprayed Zn coating exhibited higher in its value compared to arc thermal spray. SEM shows that Zn coating deposited by plasma arc process is more compact, less porous and adherent compare to arc spray process. The corrosion resistance properties are evaluated in artificial ocean water solution with exposure periods. EIS results show that total impedance at 0.01 Hz of plasma arc sprayed coating is higher than arc thermal spray owing to the compact and less porous morphology. It is concluded that plasma arc sprayed Zn coating is better than arc thermal spray process.

  • This study is normal orientation technology of slit coating equipment to improve the quality of curved displays. Currently, the demand for curved displays is increasing significantly due to advantages such as screen immersion or design in various industries. Accordingly, changes in the display coating process are essential. In the curved display coating process, unlike the existing flat coating process, the nozzle must be rotated along the curvature of the curved surface to spray the coating solution. The coating solution must be applied while maintaining a uniform thickness. If the thickness of the coating liquid applied to the target surface is non-uniform, the quality of the product may be degraded such as image quality deterioration and light spreading. This paper presents technology and experimental results for keeping the nozzle of slit coating equipment perpendicular to the curved surface and is expected to contribute to the quality improvement of curved displays.

  • Defect generation during organic bottom anti-reflective coating (BARC) in the photo lithography process is closely related to humidity control in the BARC coating unit. Defects are related to the water component due to the humidity and act as a blocking material for the etching process, resulting in an extreme pattern bridging in the subsequent BARC etching process of the poly etch step. In this paper, the lower limit for the humidity that should be stringently controlled for to prevent defect generation during BARC coating is proposed. Various images of defects are inspected using various inspection tools utilizing optical and electron beams. The mechanism for defect generation only in the specific BARC coating step is analyzed and explained. The BARC defect-induced gate pattern bridging mechanism in the lithography process is also well explained in this paper.

Tribological Performance of Ni-Cr Composite Coating Sprayed onto AISI 4340 (SNCM439) Steel by High Velocity Oxygen Fuel

  • In this study, we spray a Ni-Cr composite powder onto AISI 4340 steel using the high velocity oxygen fuel method. We subsequently subject the Ni-Cr coating (as-sprayed) to ultrasonic nanocrystal surface modification (UNSM) process to improve the tribological performance. This study aims at increasing the wear resistance and durability of the Ni-Cr coating by altering the surface integrity and microstructure via the UNSM process. The UNSM process reduces the surface roughness of the as-sprayed coating by about 64%, which is explained by observing the elimination of high peaks and valleys and filling up micro-pores. Furthermore, a change in the microstructure of the coating due to continuous high-frequency strikes to the surface by a tip can lead to an increase in hardness from about 48 to 60 HRC. Furthermore, we investigate the characterization of the friction and wear behavior of Ni-Cr coating by a ball-on-disc tribometer in the dry conditions. We determine that after the UNSM process, there is a significant reduction in the friction coefficient of the as-sprayed coating from approximately 1.1 to 0.75. This is owing to the increased hardness and smoothed surface roughness. In addition, we investigate the surface morphology and wear track of the coatings before and after the UNSM process using a scanning electron microscope, energy dispersive spectrometer, and three-dimensional laser scanning microscope. We observe that the wear track of the Ni-Cr coating after the UNSM process is lower than that of the as-sprayed one. Thus, we confirm that the UNSM process has a significant influence on the improvement of the tribological performance of the Ni-Cr composite coating.

  • High velocity oxy-fuel thermally sprayed coating of the WC-Co cermet material is a well-established process for modifying the surface properties of the structural components exposed to the corrosive and wear attacks. The hard WC phase in the coating resists to the wear while the soft metallic Co increases the adhesive and cohesive bonding properties. The coating properties deposited by the HVOF process are greatly dependent on the feedstock materials and processing parameters. The effects of the feedstock material and process coating parameters including the in-flight particle parameters and resultant coating microstructures were observed in this paper.

Characterization of Ceramic Oxide Layer Produced on Commercial Al Alloy by Plasma Electrolytic Oxidation in Various KOH Concentrations

  • Plasma electrolytic oxidation (PEO) is a promising coating process to produce ceramic oxide on valve metals such as Al, Mg and Ti. The PEO coating is carried out with a dilute alkaline electrolyte solution using a similar technique to conventional anodizing. The coating process involves multiple process parameters which can influence the surface properties of the resultant coating, including power mode, electrolyte solution, substrate, and process time. In this study, ceramic oxide coatings were prepared on commercial Al alloy in electrolytes with different KOH concentrations (0.5 ~ 4 g/L) by plasma electrolytic oxidation. Microstructural and electrochemical characterization were conducted to investigate the effects of electrolyte concentration on the microstructure and electrochemical characteristics of PEO coating. It was revealed that KOH concentration exert a great influence not only on voltage-time responses during PEO process but also on surface morphology of the coating. In the voltage-time response, the dielectric breakdown voltage tended to decrease with increasing KOH concentration, possibly due to difference in solution conductivity. The surface morphology was pancake-like with lower KOH concentration, while a mixed form of reticulate and pancake structures was observed for higher KOH concentration. The KOH concentration was found to have little effect on the electrochemical characteristics of coating, although PEO treatment improved the corrosion resistance of the substrate material significantly.

Effect of Sealing Process on the Tribological Behavior of the Plasma Spray Zirconia Based Coatings (지르코니아 충전이 지르코니아계 용사코팅층의 마모마찰에 미치는 영향)

  • High temperature wear behavior of plasma sprayed zirconia based coating sealing with zirconia sol were investigated for high temperature wear resistance application. The zirconia powders containing 2.5, 5.0, 7.5, 10.0 mol% of MoS$_2$, $Fe_2O_3$ for plasma spray were made by spray drying method. As-sprayed coating was sealed by zirconia-sol to fill up the pore and crack in coating. wear test were performed at temperature ranges from room temperature to 600$\circ$C. The microstructural changes of before and after sealing process were examined by SEM, XRD and EPMA. After sealing process, the porosity was decreased and micro-hardness was increased. The wear properties of coating after sealing process were improved by sealing of pores and cracks. The behavior of wear amount and coefficient of friction were same tendency to before sealing process.
