  • The conventional closed-die forgings had been applied to the forging of spur gears. But the forgings require high forging-pressure. In this paper, new precision forging technology have been developed. The developed technology is two steps forging process. Good shaped products are forged successfully with lower forging-pressure than those of conventional forging

  • The ever increasing requirements on today's compacts with regard to their geometry and precision call for flexible high-precision and most capable production systems. DORST Technologies has coped with these requirements by developing the new HP series for pressing forces between 1600 kN and 16000 kN and the new HS series for pressing forces between 150 kN and 1200 kN. These fully hydraulic presses featuring upper ram, lower ram, core rod, filler, up to 4 lower tool levels and up to 4 upper tool levels with closed-loop controlled movements. Thanks to latest servo technology and an electronic bus system it is possible to have all movements closed-loop controlled in the desired relation to each other. Thus, today's hydraulic presses provide high stroke rates, low energy consumption and a user-friendly interface. The input of data is carried out via clearly arranged screen masks on a touch-screen. The innovative DORST $IPG^{(R)}$ (Intelligent Program Generator) has been designed to support the set-up staff in preparing and optimizing the toolprogram. The combination of the machine type with the hydraulic unit determines the productivity in consideration of the specific application and the part to be pressed. Thanks to the closed-loop control circuits, DORST hydraulic automatic presses of the latest generation ensure unmatched precision and repeatability - and consequently process reliability - often without necessitating subsequent machining steps.

  • The technology of Semi-Solid Forging(SSF) has been actively developed to fabricate near net shape products using light and hardly formable materials. Generally the SSF process is composed of slug is compressed during a certain holding time in order to completely fill the die cavity and accelerate the solidification rate. The decision of compression time is important since it can affect microstructural characteristics, mechanical properties and shape of products.. In order to determine it proper overall heat transfer coefficient between the slug and dies should be investigated. This paper presents the procedure to find the overall heat transfer coefficient between the slug and dies by nonlinear optimization of temperature and solid fraction for a cylindrical slug at compression step in closed-die semi-solid forging. In finite ele-ment heat transfer analysis release of latent heat during solidification was considered. The influence of the predicted compression time on miscrostructural characteristics mechanimcal properties and shape of products is finally investigated by experiment.

Dynamic compaction of cold die Aluminum powders

  • In this paper, process of dynamic powder compaction is investigated experimentally using impact of drop hammer and die tube. A series of test is performed using aluminum powder with different grain size. The energy of compaction of powder is determined by measuring height of hammer and the results presented in term of compact density and rupture stress. This paper also presents a mathematical modeling using experimental data and neural network. The purpose of this modeling is to display how the variations of the significant parameters changes with the compact density and rupture stress. The closed-form obtained model shows very good agreement with experimental results and it provides a way of studying and understanding the mechanics of dynamic powder compaction process. In the considered energy level (from 733 to 3580 J), the relative density is varied from 63.89% to 87.41%, 63.93% to 91.52%, 64.15% to 95.11% for powder A, B and C respectively. Also, the maximum rupture stress are obtained for different types of powder and the results shown that the rupture stress increases with increasing energy level and grain size.

Analysis of Flow Characteristics of Multilayer Type Piezo Valve (적층형 압전밸브의 유동특성 해석)

  • This paper reports on the fluid flow simulation results of a multilayer type piezoelectric valve. The mechanical and fluidic analysis are done by finite element method. The designed structure is normally closed type using buckling effect, which is consist of three separate structures; a valve seat die, an actuator die and a MLCA(Multilayer Type Ceramic Actuator). It is confirmed that the complete laminar flow and the lowest flow leakage are strongly depend on the valve seat geometry. In addition, turbulent flow was occurs in valve outlet according to increase seat dimension, height and inlet pressure. From this, we was deducts the optimum geometry of the valve seat and diaphragm deflection that have an great influence fluid flow in valve. Thus, it is expected that our simulation results would be apply for piezoelectric applications such as valve and pump, fluidic control systems.

  • In warm press forming of magnesium alloy sheet, it is important to control the sheet temperature by heating the sheet in closed die. When forming a commercial AZ31 magnesium alloy sheets which are 0.5mm and 1.0mm thick, respectively, time arriving at target temperature and temperature variation in magnesium alloy sheet have been investigated. The deep drawing process with rectangular shape alone at the first stage and with both circular and rectangular shapes at the second stage was employed. At the first stage, through deep drawing process with rectangular shape alone according to various forming temperature($150{\sim}350^{\circ}C$) and velocity($0.1{\sim}1.0mm/s$), optimum forming condition was obtained. At the second stage, deep drawing process with the circular and rectangular shapes were performed following deep drawn square cups with Limited Drawing Height(LDH) obtained at the first stage. Here, clearance which is defined a gap between the die and the punch including sheet was set to ratio of 20, 40 and 100% to thickness in sheet. Accordingly, temperature, velocities, and clearances suitable for forming were suggested through investigating the thickness variation of the product.

  • The characteristics of the tool system give many effects into the costs and qualities for the finished components. This study proposes a new method for manufacturing of high manufacturing productivity, production process reduction and low cost through back pressure forming. The Lock-up hub is manufactured through many processes, such as upsetting($1^{st}$ Forming), piercing, direct extrusion($2^{nd}$ Forming), final sizing process($3^{rd}$ Forming). In this study, process design for closed-die forging of a Lock-up hub used for a component of automobile transmission was made using three-dimensional finite element simulations, and the strain distributions and velocity distributions are investigated through the post processor. The rigid-plastic finite-element method for back pressure forging has been used in order to reduce development time and die cost. Using the FEM simulation, we found the optimum value of back pressure. The prototypes of Lock-up hub parts were forged into the net-shape. In the experiment, lead precision of tooth are measured by the CCMM(Contact Coordinate Measuring Machine). The dimensional accuracy of forged part was improved up to the 40% when back press was applied.

  • Closed-die forging of spur gears with hollow cylindrical billet has been analysed by using the upper-bound method. A kinematically admissible velocity field has been developed, wherein, an involute curve has been introduced to represent the forging die profile. In the analysis, the deformation region has been divided into nine zones. A constant frictional stress has been assumed on the contacting surfaces. Utilizing the formulated velocity field, numerical calculations have been carried out to investigate the effects of various parameters, such as module, number of teeth and friction factor, on the forging of spur gears. Hardness and accuracy of forged gears are measured. The following results have been obtained: (1) It is verified that an axisymmetric deformation zone exists between root circle and center of gear through forged gears. (2) The average relative forging pressure is predominantly dependent on the number of teeth and increases near the final filling stage as the addendum modification coefficient increases. (3) Close agreement was found between the predicted values of forging load and those obtained from experimental results.

Development and evaluation of edge devices for injection molding monitoring (사출성형공정 모니터링용 엣지 디바이스 개발 및 평가)

  • In this study, an edge device that monitors the injection molding process by measuring the mold vibration(acceleration) signal and the mold surface temperature was developed and evaluated its performance. During injection molding, signals of the injection start, V/P switchover, and packing end sections were obtained through the measurement of the mold vibration and the injection time and packing time were calculated by using the difference between the times of the sections. Then, the mold closed and mold open signals were obtained using a magnetic hall sensor, and cycle time was calculated by using the time difference between the mold closed time each process. As a result of evaluating the performance by comparing the process data monitored by the edge device with the shot data recorded on the injection molding machine, the cycle time, injection time, and packing time showed very small error of 0.70±0.38%, 1.40±1.17%, and 0.69±0.82%, respectively, and the values close to the actual were monitored and the accuracy and reliability of the edge device were confirmed. In addition, it was confirmed that the mold surface temperature measured by the edge device was similar to the actual mold surface temperature.
