A study on detection of tool fracture and chipping using acoustic emission (Acoustic emission을 이용한 공구파손 및 chipping의 탐지에 관한 연구)

  • This study was investigated the feasibility of AE application on in-process detection of tool fracture and chipping. Carbon steel SM45C workpiece with longitudinal slots was turned interruptedly on a lathe. AE RMS signal at tool fracture was observed and also the tangential force and the feed observed at the time of tool fracture, the levels of tangential force and the feed force at the time of fracture decrease considerably. In chipping, high level AE signal was observed but there were no changes of cutting force. Peak AE RMS squared is proportional to the area of tool fracture and resultant force. Fracture model of tool fracture is proposed as $V_{p}$ = $C_{1}$ $E_{1}$F(.DELTA. A)$_{0.5}$ and peak AE RMS shows strong correlation with the fracture parameter F(.DELTA.A)$^{0.5}$.

  • Acoustic emission(AE) signals detected during metal cutting were applied as the experimental test to sensing tool wear and chipping on the NC vertical milling machine. The in-process detection of cutting tool wear including chipping, cracking and fracture has been investigated by means of AE in spite of vibration or noise through intermittent metal cutting, then the following results were obtained 1) When the tool wear is increased suddenly, or the amplitude of AE signals changes largely, it indicates chipping or breaking of the insert tip. 2) It was confirmed that AE signal is highly sensitive to the cutting speed and tool wear. 3) At the early period of cutting, the wear were large and RMS value increased highly by the influence of minute chipping and cracking, etc. Therefore, the above situations should be considered for the time when the tool would be changed.

  • An on-line monitoring system of endmill failure such as weal, chipping, and fracture is developed using AE, cutting force Characteristic variations of AE and cutting force signals due to endmill failure are identified as follows. When endmill fracture occurs, AE count rate shows a rapid Increase in conjunction with a subsequent decrease while a standard deviation of the principal cutting force Increases significantly. The increase of AE count rate precedes the Increase of standard deviation of principal cutting force. Chipping results in relatively small increase and decrease of AE count rate without any significant variation of the cutting force Gradual increase of AE count rate and mean principal cutting force are Identified to be related with the wear of cutter. A cutter fracture detection algorithm is developed based on the present results. The signals me normalized to enhance the applicability of the algorithm to Wide those of fresh cutters, and qualitative characteristics of AE signals encountered at the moment of fracture are employed. It is demonstrated that the algorithm can detect the cutter fracture successfully.

  • One of the recent changes in machining technology is rapid application of micro- and high precision grinding processes. A fine groove generation is necessary for the fabrication of optics, electronics and semiconductor parts. Slot grinding is very efficient for the generation of micro ordered groove with hard and brittle materials. In the process of slot grinding, chipping at the sharp edges and microcracks of the ground grooves are inevitable defects. Chipping should be reduced for the improvement of surface integrity. Mechanical contact with diamond grits causes microcracks at the grooves. This damage resides subsurface, and can be the cause of failure of the punch die. This paper deals with chipping generation at the sharp edges, surface integrity of side groove and fracture strength is related to the microcracks in the slot grinding.

  • Dynamic cutting force variations in milling process were measured indirectly using spindle motor current. Magnitude of the spindle motor current is independent of cutting direction. Quasi-static sensitivity of the spindle motor current is higher than that of the feed motor current. Dynamic sensitivity of the spindle motor current is lower but cutting force was correctly represented by spindle RMS current in rough milling. In rough milling, chipping and tool fracture were well detected by the proposed tool fracture index using spindle motor current.

  • Acoustic emission(AE) is monitored during end milling with a sensor attached to the cutting fluid discharge nozzle. Cutting forces are also measured and compared with the AE signals to examine the reliability of the AE signals. It is demonstrated that the AE signals provide reliable informations about the cutting processes and tool states. Moreover, edge chipping and fracture of tools can be successfully detected using both the AE signals and cutting forces.

  • In vitro studies are essential to predict the clinical performance of ceramic widely used as restorative materials. Traditional experiments such as fracture toughness and flexural strength have been used to evaluate the properties of brittle ceramics. However, these experiments have a limitation that the load conditions, failure patterns, and load values at which failure occurs are not similar to human occlusal force ranges or clinical failures. On the other hand, the edge chipping test (ECT), which was recently introduced to study chipping fracture of ceramics, has similar failure patterns to clinical trials. In addition, the failure loads from ECT were similar to human occlusal force. ECT can be usefully used in the study of ceramic properties. In this literature review, a more clinically meaningful experimental study of ceramics by examining the meaning and limitations of traditional ceramic failure tests and comparing them with ECT.

  • The fracture characteristics and tool life of ceramics and WC, CBN cutting tool when turning heat treated steel STD11($H_RC$ 60) were investigated experimentally to clarify the machinability and optimum tool materials in cutting of difficult-to-cut material with high hardness. Forthermore, the behaviors of the tool wear and failure were examined with regard to cutting force. The hardened steel wore the cutting tool edge rapidily and increased the cutting forces, especially radial force. The tool was worn by the abrasive action. Flank Weat of $Al_2O_3-TiC$ ceramic and WC tool become relatively large and CBN & $Al_2O_3$, ceramic tool had a long life among the tool materials tested. The tool fracture patterns were just like minor cutting wear, flank wear, crater wear, notch wear, chipping. Flank wear rate was accelerated by occurrence of chipping. During the proceeding of machining, it was possible to foresee the catastrophic fracture of tool by abrupt increase of radial force.

  • Generally, ceramics are very difficult-to-cut materials because of its high strength and hardness. The machining process of ceramics can be characterized by cracking and brittle fracture. In the machining of ceramics, edge chipping and crack propagation are the principal reasons to cause surface integrity deterioration. Such phenomenon can cause not only poor dimensional and geometric accuracy, but also possible failure of the ceramic parts. Ceramics can be machined with traditional method such as grinding and polishing. However, such processes are generally cost-expensive and have low material removal rate. Thus, in this paper, to overcome these problems. BN powder, which gives good cutting property, is added for the fabrication of machinable ceramics by volume of 5,10,15,20,25 and 30%. And, mechanical properties, R-curve behavior and machining tests are carried out to evaluate the machining properties of the manufactured machinable ceramics.

  • The machining process of ceramics can be characterized by cracking and brittle fracture. In the machining of ceramics, edge chipping and crack propagation are the principal reasons to cause surface integrity deterioration. Such phenomenon can cause not only poor dimensional and geometric accuracy, but also possible failure of the ceramic parts. Thus, traditional ceramics are very difficult-to-cut materials. To overcome such problems, in this paper, h-BN powder, which gives good cutting property, is added for the fabrication of machinable ceramics by volume of 5, 10, 15, 20, 25 and 30%. The objectives of this paper is to evaluate the fracture phenomenon of the tungsten carbide tool and the variation of surface integrity of the manufactured machinable ceramics under various cutting conditions during end mill machining With CNC machining center.
