Semisolid forming requires alloys with non-dendritic microstructure of the thixotropy. Recently, low pouring temperture method without stirring, i.e. liquidus casting has been found out new fabrication method of the semisolid metals. Effects of melt superheat and mold conditions on the globulization of primary Al of $AlSi_7Mg$ alloy were investigated in gravity casting process without stirring. The microstructures of primary Al as function of melt superheat and mold temperature show globular, rosette and dendritic shapes. The conditions for globular microstructure of primary Al were low melt superheat < 35 K and low mold temperature < 500 K. The thermal conditions for globular microstructure of primary Al were undercooled melt at early solidification stages and slow cooling < 0.6 K/s. It was found that the initial microstructure was maintained throughout the solidification and the globules of primary Al can be obtained by high nucleation of fine and spherical nuclei due to enhanced undercooling of melt.
The slip casting process is widely used to make green bodies from ceramic slips into dense compacts with homogeneous microstructure. However, stress may be generated inside the green body during drying, and can lead to cracking and bending during sintering. When starting from the spherical powders with mono-size distribution to make the close packed body, interstitial voids on octahedral and tetrahedral sites are formed. In this research, experiments were carried out with powders of three size types (host powder (H), octahedral void filling powder (O) and tetrahedral void filling powder (T)) controlled for average particle size by milling from two commercial alumina powders. Slips were prepared using three different powder batches from H only, H+O or H+O+T mixed powders. After manufacturing green compacts by solid-casting, compacts were dried at constant temperature and humidity and sintered at $1650^{\circ}C$. Alumina samples fabricated from the multi-sized powder mixture had improved compacted and sintered densities.
A full-factorial design of experiments with three input factors and two levels for each factor including center points was utilized for the preparation and characterization of twelve types of $BaTiO_3$ slips for tape casting. Ceramic powders with different particle sizes, different milling methods such as high energy milling and conventional ball milling, and two types of dispersant with different polymeric species were chosen as input factors in order to investigate their effects on slip and on green tape properties. Tape casting, a small rectangular-shaped K-square preparation, characterization and quantitative data analysis using statistical software were followed. Ceramic powder was the most significant among three input factors for the output responses of slip viscosity and green tape density, showing more favorable results with large particles than with very fine ones. In addition, high energy milling for only 30 min was more efficient than 24h of conventional ball milling in terms of powder dispersion and milling. The optimum condition based on the experimental results was a slip exposed to high energy milling with large ceramic particles along with a methylethyl acetate dispersant.
Silica sand, zircon sand, and steel shots were used as mold packing materials in lost foam casting of the aluminum alloy bar. Vibration acceleration in three directions and temperatures in the casting and mold were measured, and packing and cooling characteristics of these materials were investigated. Packing densities increased with increase in vibration magnitude and time, and were $1.41{\sim}1.49g/cm^2$ for silica sand, $2.54{\sim}2.86g/cm^2$ for zircon sand, and $3.92{\sim}4.52g/cm^2$ for steel shots. Sound castings were obtained only without evacuation of the flask during pouring. Solidification time became faster in order of silica sand, zircon sand and steel shot packing because steel shot has the highest cooling capacity of them. Solidification time of steel shot packing was shortened to about 1/2 of silica sand packing. Cooling capacity of sand mold was generally evaluated by heat diffusivity of the mold, however could be simply evaluated with specific heat per unit volume of the packing material in lost foam casting.

To overcome the undesirable deformation, peeling off and geometrical restrictions which were mainly caused by differences in thermal expansion coefficients during the cladding of aluminum strip and stainless strip, new processing method based on vacuum die casting is designed and implemented in fabricating Fe-17wt%Cr steel (stainless steel). To increase cast-bonding ability, the surface of Fe-17wt%Cr steel is electrochemical etched to have optimum pit size (above 0.2 mm) and pit density (above 30%). The implementation of vacuum die casting by using surface treated stainless steel (Fe-17wt%Cr Steel) produces good trial products having acceptable cast-bonding ability. The enabling conditions for cast-bonding are pouring temperature $690^{\circ}C$, filling speed 30 m/sec and casting pressure $800\;kg/cm^2$. The microscopic observation of cast-bonded Al/Fe-17wt%Cr steel does not show any evidence of intermetallic compounds. The bonding strength of trial products is $150-400\;kg/cm^2$ and this is stronger than conventionally cladded metal having $30-70\;kg/cm^2$.
Due to the importance of the surface on the final slab quality, it is essential to maintain a smooth segment roll surface that is in touch with the thin solid shell during solidification. In this paper, the surface of the used continuous casting guide roll was analyzed to realize the mechanism of its surface deterioration. Surface analysis has revealed severe corrosion at two distinct areas leading to deep roughness occurring on the guide roll. Firstly, the severe corrosion follows prior austenite grain boundary due to exposure with acidic environment. Also, in heat affected zone (HAZ) where two cladding beads overlap, more severe corrosion takes place. The overheat input results in local ferritization without full melting which increases retained δ-ferrite content almost 10 times higher than surrounding area. Corrosion was observed to happen at the δ-γ interface where Cr depletion takes place.

Today's automobiles are changing into miniaturization and light weight for saving natural resources and energies. In order to raise the sufficiency of fuel consumption, new mechanism and components are required. Therefore, the expectations on the new materials are very high. Especially, Al materials are widely used to reduce the motors weight. Al using in automobiles is mostly casting material, and the material is developing rapidly in step with technical innovation. Al die casting has become an important field, as we are turning today's motor into light weight. One of the parts in steering system, valve housing, plays a role to reduce the operating effort of drivers. If valve housing being a part of steering system is produced by gravity casting, the space that manufacturing equipments are installed will be increased, and more energies and workers will be needed.
The hydrogen gas pick-up problem that can occur during Lost Foam Casting was investigated by reduced pressure test and practical Lost Foam Casting. The proper test pressure of reduced pressure test was determined by experiments not to use polystyrene and gas contents of the melt were calculated from density measurement results. The results showed that the hydrogen pick-up increased with the increased amount of polystyrene that was replaced by melt. The hydrogen pick-up was larger in the case of no degassed melt than that of degassed melt. So the hydrogen pick-up depended on the initial hydrogen content of the melt and the contact time of the melt with the decomposed gas phase. The mold evacuation decreased the hydrogen pick-up and increased the flow length of melt during Lost Foam Casting. And the error of calculated hydrogen pick-up was calculated by numerical method.

Aluminium-silicon based casting alloys have received an attention for high electrical and thermal conductivity applications, however relatively low conductivity of Al-Si alloys often limits the application. Efforts have been made to develop new high conductivity aluminium casting alloys containing no or less silicon. In this study Al-Zn-Fe based alloys were selected as the new alloys, and the effect of Mg additions on their properties and casting characteristics were investigated. As the magnesium content was increased, the tensile strength of Al-2Zn-0.2Fe based alloy was remarkably increased, while the electrical conductivity was deteriorated. It was observed that the fluidity of the alloys was generally inversely proportional to the Mg content but the hot cracking resistance was rather proportional to it. Cooling curve analyses were carried out to measure the actual solidification range and dendrite coherency temperature.
This paper is presented for showing the effect of cooling rate on dendrite arm spacing, correlated with the chilling power of molding materials (conventional plaster, foamed plaster, silica sand) and section thickness, and also showing relationship between dendrite arm spacing and mechanical properties for an aluminum - 8.6 percent silicon - 3.6 percent copper alloy. Local solidification time $(t_f)$ and secondary dendrite arm spacing (d) could be varied widely in accordance with the molding materials and casting thickness, and the following relationship is obtained: $d=9.4t_f\;^{0.31}$ A good correlation between dendrite arm spacing and mechanical properties such as ultimate tensile strength, yield strength, hardness was found, that is, mechanical properties decreased in a linear manner with increase in log of secondary dendrite arm spacing. Ultimate tensile strength in conventional plaster mold casting decreased by 15 percent comparing with the sand casting, where as in foamed plaster mold casting, it decreased by 30 percent comparing with the sand casting. From those results, it has been verified that DAS might be the most representative parameter for predicting mechanical properties varing with the different cooling condition.
