In this study, the casting/forging process was applied in manufacturing a low control arm, in order to prove that application of casting/forging process to Al6061 is likely to get the effect of light weight compared with existing steel products and to reduce the cost of materials. Firstly, In order to set up the optimum casting condition of the forging material, Al6061, casting experiments were carried out by controlling pouring temperature of the aluminum for casting, mold temperature, and pouring time. $700^{\circ}C$ pouring temperature, $300^{\circ}C$ mold temperature and 10-second pouring time were taken into account as the optimum casting conditions. With respect to a hot forging test, it is practiced on the basis of a temperature of materials, strain rate, and reduction rate so as to observe each microstructure and examine strain-stress curve simultaneously; examine tensile test and hardness test; eventually set up the optimum hot forging condition. A hot forging test, tensile test, hardness experiment, and microstructure observation were carried out on condition of $70\%$ reduction rate, $500^{\circ}C$ temperature of materials, and 1 strain rate. As a result of those experiments, 330MPa tensile strength, $16.4\%$ elongation, and 122.8Hv hardness were recorded. In oder to get a sound preform which has no unfitting cavity and less flash, two preforms were proposed on the basis of volume rate of the final product; the optimum volume rate of preform for the low control arm was $115\%$. In conclusion, it is confirmed that using the forging material rather than casting materials in casting/forging process is likely to get more superior mechanical properties. Compared with Al6061, performed by means of general forging, moreover, cast/forged Al6061 can not only stimulate productivity by reducing production processes, but cut down the cost of materials by reusing forging scraps.
Conventional methods for preparing ceramic bodies, such as cold isostatic pressing, gypsum-mold slip casting, and filter pressing are not completely suitable for fabricating large and thick ceramic plates owing to disadvantages of these processes, such as the high cost of the equipment, the formation of density gradients, and differential shrinkage during drying. These problems can be avoided by employing a pressure-vacuum hybrid slip casting approach that considers not only by the compression of the aqueous slip in the casting room (pressure slip casting) but also the vacuum sucking of the dispersion medium (water) around the mold (vacuum slip casting). We prepared the alumina formed bodies by means of pressure-vacuum hybrid slip casting with stepwise pressure loading up to 0.5 MPa using a slip consisting of 40 vol% solid, 0.6 wt% APC, 1 wt% PEG, and 1 wt% PVA. After drying the green body at $30^{\circ}C$ and 80% RH, the green density of the alumina bodies was about 56% RD. The sintered density of an alumina plate created by means of sintering at $1650^{\circ}C$ for 4 h exceeded 99.8%.This method enabled us to fabricate a $110{\times}110{\times}20$ mm alumina plate without cracks and with a homogeneous density, thus demonstrating the possibility of extending the method to the fabrication of other ceramic products.

In order to prevent shell sticking by providing sufficient lubrication between the strand and the mold, the mold oscillation has been used. Now it is well known that the shape of the oscillation curve has a decisive effect on the surface quality of the cast product. Besides, oscillation parameters such as stroke and frequency are also very important. In order to guarantee that parameters which have been found to be optimal for a certain grade of steel do not change with time, periodical checks of the physical condition of the whole equipment are necessary. The portable mold oscillation analyzer with integrated computer, developed by POSCO, records the movement of the mold in every spatial direction. The system uses the gap sensors to measure the mold movement (displacement ) in the two horizontal directions according to the mold narrow and broad faces and the vertical strokes in the four corners of mold. The gap sensor is a non-contacting minute displacement measuring device using the principle of high frequency eddy current loss. The mold oscillation diagnosis system integrates the gap sensors, their converters and the industrial portable computer with plug-in data acquisition boards. The all programs, such as the fast Fourier transformation module (amplitude and phase spectrums) and harmonic analysis module, was coded by LabVIEW$^{TM}$ software as the graphical language. In an own 'expert module' which is included in the diagnosis program, one can obtain much information about the mold oscillation equipment.
The air gap between the metal and mold, formed by shrinkage during solidification, causes surface and subsurface cracks in the continuous casting process. Molten crack on the surface might also occur due to improper heat transfer between them. In order to compensate the air gap in mold design, the thermal contraction is an essential factor. In this study, the thermal contraction and expansion behaviors were examined from the ($\alpha$ and pearlite)/${\gamma}$ to ${\gamma}$/$\delta$ transformations in continuous casting steels by the commercial dilatometer and the self- assembled dilatometer with laser distance measurement. It was found that the thermal contraction and expansion behaviors were very dependant on the phase transformation of the ${\gamma}$/$\delta$ as well as ($\alpha$ and pearlite)/${\gamma}$. The sudden volume change from $\delta$ to ${\gamma}$ which might cause cracks in the continuous casting process, was observed on cooling just below the melting temperature by the self-assembled dilatometer.

The horizontal continuous casting method with the heated mold was applied to study the solidification structures of the pure Al and Al-0.5wt%Si and Al-1.0wt%Si alloy rods. The results could be summarized as follows: 1. The S/L interface structures of pure Al represented the hexagonal cells at the casting speed of 590 and 350mm/min, respectively. However, the hexagonal cells became irregular as the casting speed and(or) Si amount increased. 2. The striation increased as the Si amount and casting speed increased and was found to result from the occurrence of growth twin crystals by XRD analysis. 3. The striation did not affect the mechanical and electrical property of the drawn wire from the casted rod. This means the striation is not a serious defect which has to consider in the production of micro-sized fine wire in the drawing process.
Hydraulic units are important components of agricultural and construction machinery, and thus require high-quality castings. However, gas defects occurring inside the sand cores of the castings due to the resin used is a problem. This study therefore aimed to develop a casting simulation method that can clarify the gas defect positions. Gas defects are thought to be caused by gas generated after the molten metal fills up the mold cavity. The gas constant is the most effective factor for simulating this gas generated from sand cores. It is calculated by gas generating temperature and analysis of composition in the inert gas atmosphere modified according to the mold filling conditions of molten metal. It is assumed that gases generated from the inside of castings remain if the following formula is established. [Time of occurrence of gas generation] + [Time of occurrence of gas floating] > [Time of occurrence of casting surface solidification] The possibility of gas defects is evaluated by the time of occurrence of gas generation and gas floating calculated using the gas constant. The residual position of generated gases is decided by the closed loops indicating the final solidification location in the casting simulation. The above procedure enables us to suggest suitable casting designs with zero gas defects, without the need to repeat casting tests.

Finite element analysis tool was developed to analyze the casting process. Generally, casting process consists of mold filling and solidification. Both filling and solidication process were simulated simultaneously to investigate the effects of process variables and to predict the defect. At filling process, thermal coupling was especially considered to investigate thermal history of material during the filling stage. And thermal condition at the final stage of filling is used as the initial conditions in a solidification process for the exact simullation of the actual casting processes. At mold filling process, Lagragian-type finite element method with automatic remeshing scheme was used to find the material flow. A perturbation method with artificial viscosity is adopted to avoid numerical instability in low viscous fluid. At solidification process, enthalpy-based finite element method was used to solove the heat transfer problem with phase change. And elastic stress analysis has been performed to predict the thermal residual stress. Through the FE analysis, solidification time, position of solidus line, liquidus line and thermal residual stress are found. Through the study, the importance of combined analysis has been emphasized. Finite element tools developed in this study will be used process design of casting process and may be basic structure for total CAE system of castings which will be constructed afterward.
In the die casting process, the flow of liquid metal has significant influence on the quality of casting products and die life. For the optimal process design of gear housing of automobile transmission, various analyses were performed in this study by using computer simulation code, MAGMAsoft. The simulation has been focused on the molten metal behaviors during the mold filling and solidification stages for the sound casting products. Also internal defects were predicted by application of air pressure and feeding criteria.
Die casting is "a process in which molten metal is injected at high velocity and pressure into a mold(die) cavity". Casting with smooth surfaces, high dimensional precision, complicated shapes, and reduced weight can be obtained using this process. But this process is susceptible to casting defects such as porosities, scattered chilled layers, hard spots, etc. For preventing casting defects, we developed "low-velocity high pressure die casting technology", "squeeze die casting technology", "heat insulating sleeve lubricant technology", and "direct pouring technology". The "direct pouring technology" is useful for producing molten metal without oxide contamination. It consists of a pumping system which supplies pure molten metal to the die casting machine. By using this technology, we have successfully reduced oxide contamination in castings to 1/20 of that of our previous castings.

Investment casting is a production method commonly used to manufacture precision equipment, medical fields, and accessories, and has continued to develop through the modernization of equipment and high quality of materials, and its scope of use has been expanded. The purpose of this study is to minimize the defect rate by deriving structural improvement and standardization of mold temperature, which are key elements of the investment casting process, to minimize the defect rate. The scope of the study is limited to jewelry manufacturing casting processes suitable for understanding the structure and principles of small gate, and an experimental research is to be conducted by using soft Wax, gypsum powder, and 14 K gold as research materials. According to the results, the most appropriate casting standard temperature for the casting pattern of Alloy 14 k was the lowest turbulence at 980℃ flask temperature of 550℃, so good products could be produced. As a future task of this study, detailed studies are needed to data the structure and system temperature of small gate, reduce production defects in the field, and provide data for excellent investment casting competitiveness.
