A Progressive Automated-Process Planning and Die Design and Working System for Blanking or Piercing and Bending of Sheet Metal Product (박판제품의 블랭킹 및 피어싱과 굽힘 가공을 위한 순차이송용 공정 및 금형 설계와 가공자동화 시스템)

  • This paper describes a research work of developing a computer-aided design and manufacturing of irregular shaped sheet metal product for blanking or piercing and bending operations. An approach to the system is based on the knowledge-based rules. Knowledge for the system is formulated from plasticity theories experimental results and the empirical knowledge of field experts, This system has been written in AutoLISp on the AutoCAD and in customer tool kit on the SmartCAM with a personal computer and is composed of nine modules which are input and shape treatment, flat pattern-layout, pro-processor module. Based on the knowledge-based rules, the system is designed by considering several factors, such as material and thickness of product complexities of blank geometry and punch profile sheet metal to give flat pattern and automatically account for the adjustment of bending allowances to match tooling requirements by checking dimensions and generating NC data automatically according to drawings of die-layout module. Results carried out in each module will provide efficiencies to the designer and the manufacturer of blanking or piercing and bending die in this field.

  • In the current study, automatic tool compensation is accomplished by using a finite element stamping analysis for a center roof rail made of UHSS in order to satisfy the specifications for shape accuracy. The initial blank shape is calculated from a finite element inverse analysis and potential forming defects such as tearing and wrinkling are determined by the finite element stamping analysis based on the initial tool shape. The blank shape is optimized to meet the shape requirements of the final product with the stamping analysis, and die compensation is determined with the information about springback. The specifications for shape accuracy were successfully achieved by the proposed die compensation scheme using the finite element stamping analysis. The current study demonstrates that the compensation tendency is similar when the proposed scheme is used or when the compensation is performed by trial and error in the press-shop. This similarity verifies that the automatic compensation scheme can be used effectively in the first stage of tool design especially for components made from UHSS.

  • This study is about 3D design for parts supporting copper pipes of wall-mounted air-conditioners manufactured by company "D" in Japan. Domestic press die manufacturers are obsessed with 2D die design and are afraid of taking risk with developing 3D die design and die manufacture. This hinders paradigm shift. In this study, the strip layout, which was already completed in the previous study, is altered by adding restriking. Based on the modified strip layout, the 3D die design is done in 15 processes.

  • Process optimization is carried out to determine process parameters which satisfy the given design requirement and constraint conditions in sheet metal forming processes. Sensitivity -based-approach is utilized for the optimum searching of process parameters in sheet metal forming precesses. The scheme incorporates an elasto-plastic finite element method with shell elements . Sensitivities of state variables are calculated from the direct differentiation of the governing equation for the finite element analysis. The algorithm developed is applied to design of the variablc blank holding force in deep drawing processes. Results show that determination of process parameters is well performed to control the major strain for preventing fracture by tearing or to decrease the amount of springback for improving the shape accuracy. Results demonstrate that design of process parameters with the present approach is applicable to real sheet metal forming processes.

New Design of Cylindrical Cup Deep Drawing by Forming Analysis (원형컵 디프 드로잉의 성형해석에 의한 공정설계)

  • A systematic approach for the process design in deep drawing is necessary to improve the quality of drawn cups. This study concentrates mainly on the influence of process design strategy on the product quality. Different types of process design were chosen from initial blank of 100mm in diameter to make final cup of 50mm in diameter. In order to make this cup, we used 2-stage deep drawing. Forming analyses are carried out to find out better design in terms of drawing force. It is proposed that the process design, in which maximum drawing forces during successive operations are equal, is a more desirable one. Through experiment, it is found that the proposed case shows equivalent values in terms of maximum drawing force during successive operations in real process and can achieve the best product quality in terms of dimensional accuracy. Thus, it is shown that proposed design is very effective in the improvement of quality in drawn cups and may be extended to deep drawing with more stages.

  • Weight reduction for an automobile body is being sought for the fuel efficiency and the energy conservation. One way of the efforts is adopting Ultra Light Steel Auto Body (ULSAB) concept. The ULSAB concept can be used for the light weight of an automobile door with the tailor welded blank (TWB). A design process is defined for the TWB. The inner panel of door is designed by the TWB and optimization. The design starts from an existing component. At first, the hinge and inner reinforcements are removed. In the conceptual design stage, topology optimization is conducted to find the distribution of variable thicknesses. The number of parts and the welding lines are determined from the topology design. In the detailed design process, size optimization is carried out to find thickness while stiffness constraints are satisfied. The final parting lines are determined by shape optimization.

This study concentrates mainly on the influence of process design strategy on the product quality. Several types of process design were chosen from initial blank of 100mm in diameter to make final cup of 50mm in diameter. Forming analysis are carried out to find out optimal design in terms of drawing force. We assume that the case which shows minimum drawing force in the subsequent operations is the best case. Through experiments it is found that the case which shows minimum drawing force also results in minimum drawing force and better product quality than other case. Thus, it is shown that this design strategy is very effective in the improvement of quality in drawn cups.

Design Analysis and Field Try-out of Automotive Panel Dies (자동차 패널금형의 설계해석과 현장 트라이아웃)

  • This study suggests the practical method which can reduce the lead time of the field trial and design of the dies. The virtual manufacturing, with which the die design is evaluated by computer analysis, reveals the impropriety of a design before die makings. Three methods for reducing the die making process occupying over 60% of the automotive development are like follows: First, the crack and wrinkle occurrence can be prevented by virtually adjusting the blank holding force and drawbead force with a computer simulation. Second, the parts which can not remove the forming defects in spite of the adjustment of forming parameters need to modify the part geometry or punch temporary shape. Third, the simulation before field trial, and field trial simulation can be effectively used in die design.
