  • This study reveals the sheet metal working with multi-forming type ultra precision process. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming ultra precision progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. This part I of papers related to the analysis of production part and strip process layout design through the metal forming simulation by DEFORM and IDEAS.

  • In the previous experimental study about extru-bending of angle product, the bending of extruded angle products with the '${\wedge}$' section and 'ㄱ' section can be abtained by the hot metal extru-bending machine with the two punches moving in the different velocity. The bending curvature can be controlled by the different velocity of billets through the two-hole container. This paper describes simulation of extru-bending process by the difference of punch velocities. The result of the forming simulation by $DEFORM^{TM}-3D$ shows that the bending phenomenon at the die exit during extrusion can be abtained by the two punches moving in the different velocity. And it is possible to design extrusion dies and to control the curvature of product through the simulation of extru-bending process by analysis

  • A parametric study was conducted on the effects of five fundamental design parameters on springback, including die clearance, step height, step width, punch radius, and taper relief in an L-bending process, controlled by the compression force. The experiment was also conducted to verify the usefulness of the parametric study procedure for process design, as well as the finite element predictions. The elastoplastic finite element method was utilized. The L-bending process of the york product, which is a key part of the breaker mechanism, was employed. The deformation of the material was assumed to be due to plane strain. Five samples of each design parameter were selected based on experiences in terms of process design. The finite element predictions were analyzed in detail to show a shortcut towards the process design improvement which can replace the traditional process design procedure relying on trial-and-errors. The improved process design was verified to meet all the requirements and the predictions and experiments were in good agreement.

  • Unlike other press forming processes, ISF (Incremental sheet forming) doesn't require a punch and die set. However, during the ISF processes unwanted bending deformation occurred around the target geometry. This paper is aimed to analyze the effect of the die structure, which is supported by bolts, on the geometric accuracy of the ISF processes. In this research, the ISF processes with Al5052 sheet of 0.5 mm, the tool diameter of 6 mm and the stepdown of 0.4 mm was employed. L-shaped, step-shaped, relief-shaped geometry were employed in experiments. Sectional view and the plastic strain were compared. From this research we find out that the bolt supported ISF processes increases the geometric accuracy of products very effectively.

  • Although cross rolling process has many advantages in forging a joint shaft, an automotive component of front axle unit, subsequent process is necessary to straighten its bending during forging process. In this paper the bending minimization of the joint shaft was studied to eliminate such an additional process. First of all, a characteristic diagram was used to find out factors affecting the bending of the shaft. Also design of experiments was utilized for estimating the influence of those factors. It was found that the phase angle, which is the difference in starting positions between upper and lower dies, was important to minimize the bending of joint shaft and die cooling is necessary to diminish the distribution of bending.

  • Recently, in the surge of global environmental issues, there has been a great attention to lightweight materials in purpose of saving energy. Magnesium alloys not only have low specific gravity, and superb specific stiffness, but are also excellent in blocking vibrations and electromagnetic waves. So demand for this material is getting bigger rapidly throughout the industry. In this study, we examined the improvement of formability of magnesium alloy AZ31 material in warm working. Drawing, bending and shearing process were carried out by varying the forming temperature and the forming speed, and the influence of the variables on each process was studied. In the experiments, the high forming temperature and low forming speed results in high formability in the drawing process and the bending process. In the shearing process, as the forming temperature increases, the length of the fracture decreases.

Design of shearing process to reduce die roll in the curved shape part of fine blanking process (파인블랭킹 공정에서의 곡률부 다이롤 감소를 위한 전단 공정 설계)

  • In the fine blanking process, which is a press operation known for producing parts with narrow clearances and high precision through the application of high pressure, die roll often occurs during the shearing process when the punch penetrates the material. This die roll phenomenon can significantly reduce the functional surface of the parts, leading to decreased product performance, strength, and fatigue life. In this research, we conducted an in-depth analysis of the factors influencing die roll in the curvature area of the fine blanking process and identified its root causes. Subsequently, we designed and experimentally verified a die roll reduction process specifically tailored for the door latch manufacturing process. Our findings indicate that die roll tends to increase as the curvature radius decreases, primarily due to the heightened bending moment resulting from reduced shape width-length. Additionally, die roll is triggered by the absorption of initial punch energy by scrap material during the early shearing phase, resulting in lower speed compared to the product area. To mitigate the occurrence of die roll, we strategically selected the Shaving process and carefully determined the shaving direction and clearance area length. Our experiments demonstrated a promising trend of up to 75% reduction in die roll when applying the Shaving process in the opposite direction of pre-cutting, with the minimum die roll observed at a clearance area length of 0.2 mm. Furthermore, we successfully implemented this approach in the production of door latch products, confirming a significant reduction in die roll. This research contributes valuable insights and practical solutions for addressing die roll issues in fine blanking processes.

  • 본 연구에서 개발할 설계기술은 부가가치가 매우 높은 소량 다품종 건축용 내 외장재의 금속 패널코너가공법에 관한 것이다. 금속 금구류 및 건축용 내 외장재로 사용되는 2.5mm이상 되는 금속강판을 사용함에 있어서 가장 문제가 되는 직각코너링 접합부위에서 발생되는 내식성(수명성), 내후성, 및 미려성(디자인)을 향상시키므로 품질의 향상뿐만 아니라 소량 다품종의 생산성을 증대시킬 수 있는 국내 최초 금속패널 코너가공을 할 수 있는 벤딩다이시스템(Bending Die System)을 설계하고자 한다.

The Shape Optimal Design of Shaft Serration Using Design of Experiment and Finite Element Method (실험계획법과 유한요소법을 이용한 주축계의 세레이션 형상 최적설계)

  • To meet demand of big capacity and high speed rotation for washing machine, more stress from bending and twisting are complexly loaded onto the shaft supporting the horizontal drum, causing problems in fracture strength and fatigue life. Shafting system is mainly divided into flange and shaft. Shaft and flange connected by inserting shaft serration into flange on the process of die casting. When the system is operating, the gap is formed between serration and flange. But, Serration has various design factors and the optimal values can't be easily determined. Using a design of experiment (DOE) based on the FEM (Finite Element Method), this study was performed investigating the interaction effect between the various design factors as well as the main effect of the each design factor under bending, twist and vibration and proposed optimum design using box-behnken method among response surface derived from regression equation of simulation-based DOE.
