Modeling of Cutting Parameters and Optimal Process Design in Micro End-milling Processes (마이크로 엔드밀링 공정의 절삭계수 모델링 및 최적 공정설계)

  • Micro end-milling process is applied to fabricate precision mechanical parts cost-effectively. It is a complex and time-consuming job to select optimal process conditions with high productivity and quality. To improve the productivity and quality of precision mechanical parts, micro end-mill wear and cutting force characteristics should be studied carefully. In this paper, high speed machining experiments are studied to construct the optimum process design as well as the mathematical modeling of tool wear and cutting force related to cutting parameters in micro ball end-milling processes. Cutting force and wear characteristics under various cutting conditions are investigated through the condition monitoring system and the design of experiment. In order to construct the cutting database, mathematical models for the flank wear and cutting force gradient are derived from the response surface method. Optimal milling conditions are extracted from the developed experimental models.

A Study on Geometric Definition and 5-Axis Machining of End Mill with Insert Tip (Insert Tip용 End Mill 공구의 형상정의와 5-축 가공에 관한 연구)

  • This study describes the geometric characteristics and the 5-axis machining method in order to make end mill cutter coming with insert tips. End mill geometry is consisted of flute part and insert tip part. Flute part modeled by using ruled surfaces with constant helix angle, and insert tip part modeled by rectangular planes containing tapped hole of specified direction in its center. In this study, the modeled insert tip part considered both of a radial rake angle and a axial rake angle, because they were important cutting conditions. In order to machining the virtual end mill defined from geometric characteristics, we programmed a special software to machining the end mill considered in this study. This software can generate NC-codes about following processes, end milling or ball end milling of flute part end milling of rectangular plane, centering of hole, drilling of hole, and tapping of hole. Ant sampled end mills were modeled and machined on 5-axis CNC machining center with two index tables. Since machined end mills were very agreeable to designed end mills, we saw that the method proposed in this study can be very useful for manufacturing of end mill body with insert tip.

TEM Specimen Preparation Method of Gibbsite Powder for Quantitative Structure Analysis (정량 구조 분석을 위한 Gibbsite 분말의 TEM 시편 준비법)

  • There is great requirement on the TEM specimen preparation method with particle size selectivity as a prerequisite for the quantitative structure analysis on the materials such as gibbsite powder, which generally forms a large agglomerate and shows a variation of transition process depending on their sizes. In this experiment, we made an attempt to give a methodology for the TEM specimen preparation of powder with the size selectivity. After mixing 1 wt% gibbsite powder with ethanol solvent, gibbsite suspension was prepared by application of ball-milling and ultrasonification with addition of 0.25 vol% dispersion agent, Darvan C, which was diluted into distilled water by the ratio 1:19. Appling the static sedimentation method to gibbsite suspension after estimation of the sedimentation time by the measurement of accumulative concentration variation, we acquired TEM specimens with well-dispersed and size selected gibbsite particles in nm scale. Overall picture of each sample was taken by SEM and morphology of each dispersed particle was imaged by TEM. Raw and processed gibbsite powders were also examined by XRD to investigate whether they were suffered from phase change during the process or not.

Fabrication of Tungsten Powder Mixtures with Nano and Micro Size by Reduction of Tungsten Oxides (텅스텐 산화물의 환원을 이용한 나노/마이크로 크기 텅스텐 혼합분말 제조)

  • An optimum route to fabricate a hybrid-structured W powder composed of nano and micro size powders was investigated. The mixture of nano and micro W powders was prepared by a ball milling and hydrogen reduction process for $WO_3$ and W powders. Microstructural observation for the ball-milled powder mixtures revealed that the nano-sized $WO_3$ particles were homogeneously distributed on the surface of large W powders. The reduction behavior of $WO_3$ powder was analyzed by a temperature programmed reduction method with different heating rates in Ar-10% $H_2$ atmosphere. The activation energies for the reduction of $WO_3$, estimated by the slope of the Kissinger plot from the amount of reaction peak shift with heating rates, were measured as 117.4 kJ/mol and 94.6 kJ/mol depending on reduction steps from $WO_3$ to $WO_2$ and from $WO_2$ to W, respectively. SEM and XRD analysis for the hydrogen-reduced powder mixture showed that the nano-sized W particles were well distributed on the surface of the micro-sized W powders.

  • In this study, a numeric model for the prediction of ideal surface roughness in the rounded end mill was derived from the shape of the tool and feed per tooth. The model is compared with the well-known model of a ball and flat end mill. The ideal surface roughness was matched to the actual surface roughness by the linear equation, from which the empirical constant should be gathered from the test machining systems in the industry.

  • Pb(Zr,Ti)$O_{3}$Pb($Mn_{1/3}$$Nb_{2/3}$)$O_{3}$ powder was successfully synthesised by high-energy milling method, and the behavior of low­temperature sintering and piezoelectrical properties of Pb(Zr,Ti)$O_{3}$-Pb($Mn_{1/3}$$Nb_{2/3}$)$O_{3}$ ceramics were investigated as a function of mechanical alloying time. In order to confirm whether the Perovskite phase in this composition was formed by mechanical activation technique or not, we performed X-Ray Diffraction pattern analysis (XRD). The microstructure for the sintered samples were characterized using a Scanning Electronic Microscope (SEM). And the piezoelectrical properties ($k_{p}$ and $Q_{m}$) of the sintered samples was measured using HP 4194A impedance analyzer.

  • We fabricated green sheet by tape casting method with fluormica glass-ceramic powders for fabrication of low temperature co-firing substrate. After ball milling with organic additives, we investigated green strength and density of green sheets which were casted by doctor blade machine. Green sheets were sintered at 700 ~ 1,00$0^{\circ}C$ for 1 ~3hrs. Microstructure, linear shrinkage and dielectric constant of substrates were surveyed.

  • In this study, the activity and structural properties of catalysts prepared by mechanochemical method under dry condition were studied. A dry milling was used as a mechanochemical method. The precursors of vanadium were $NH_4VO_3$ and $V_2O_5$. The activity and characterization of the catalysts prepared by dry milling were compared with those prepared by impregnation. In addition, the correlation between the catalytic activity and the structural characteristics was observed through XRD, Raman, and $H_2$-TPR analysis. As a result, the monomeric vanadate species exhibited excellent redox characteristics, which were confirmed to be related to the catalytic activity.

Gas Sensing Characteristics of WO3:In2O3 Prepared by Ball-mill Time (볼밀시간에 의한 WO3:In2O3 가스센서의 감응특성)

  • [ $WO_3$ ]powders were ball-milled with an alumina ball for 0-72 hours. $In_2O_3$ doped $WO_3$ was prepared by soaking ball-milled $WO_3$ in an $InCl_3$ solution. The mixed powder was annealed at $700^{\circ}C$ for 30 min in an air atmosphere. A paste for screen-printing the thick film was prepared by mixing the $WO_3$:In2O3 powders with ${\alpha}$-terpinol and glycerol. $In_2O_3$ doped $WO_3$ thick films were fabricated into a gas sensor by a screen-printing method on alumina substrates. The structural properties of the $WO_3$:$InO_3$ thick films were a monoclinic phase with a (002) dominant orientation. The particle size of the $WO_3$:$InO_3$ decreased with the ball-milling time. The sensing characteristics of the $In_2O_3$ doped $WO_3$ were investigated by measuring the electrical resistance of each sensor in the test-box. The highest sensitivity to 5 ppm $CH_4$ gas and 5 ppm $CH_3CH_2CH_3$ gas was observed in the ball-milled $WO_3$:$InO_3$ gas sensors at 48 hours. The response time of $WO_3$:$In_2O_3$ gas sensors was 7 seconds and recovery time was 9 seconds for the methane gas.

Synthesis and Electrochemical Properties of Sn-based Anode Materials for Lithium Ion Battery by Electrical Explosion Method (전기 폭팔법에 의한 Sn계 리튬이차전지용 음극 분말의 제조 및 전기 화학적 특성)

  • Nano-sized Sn powder was prepared by pulsed wire evaporation method. The Sn powder and carbon black were charged in jar and ball milled. The milling time was varied with 10 min., 1h, 2h, and 4h, respectively. The milled powders were dried and the shape and size were observed by FE-SEM. Nano-sized Sn powders were plastic-deformed and agglomerated by impact force of balls and heat generated during the SPEX milling. The agglomerated Sn powder also consisted of many nano-sized particles. Initial discharge capacities of milled Sn electrode powders with carbon powder were milled for 10 min., 1h, 2h, and 4h were 787, 829, 827, and 816 mAh/g, respectively. After 5 cycle, discharge capacities of Sn electrode powders with carbon powder milled for 10 min., 1h, 2h, and 4h decreased as 271, 331, 351, and 287 mAh/g, respectively. Because Sn electrode powders milled for 2h constist of uniform and fine size, the cyclability of coin cell made of this powders is better than others.
