  • This study aimsdetecting defects for the forming precesses of X2 spline, which is designed by an industry expert. The exist process consists of 3 runs and 7 operations with 3 heat treatments. The rigid-plastic FEM analysis was carried out to design a new process and some defects were found. Thus the design was modified to get better results. it is ocnfirmed that the industry expert agree the possibility of defects derived from the FEM results.

알루미늄 7075 복합압출재에 대한 공정해석 및 설계 (Analysis and Design of a Forming Porcess for Combined Extrusion with Aluminum AIIoy 7075)

  • A Combined extrusion operation consists of forward and backward extrusion forming and it is possible to make the process be simple by employing it. But the metal flow pattern induced by the operation is hard to analyze accurately because the flows are non-steady, which have at least two directions dependent upon each other. So engineers in the industrial factories had conducted the two extrusion operations separately. A new process was designed by the industrial expert for forming of an alu-minum preform using the combined extrusion operation. In this study, experiments and finite element analysis was carried out to determine the process parameters. Through the preliminary experiment, it was shown that warm forming condition was more desirable than cold or hot ones. And optimal shape of initial billet could be also determined. From the compatibility test, bonde-lube was chosen as the optimal lubricant and 20$0^{\circ}C$ as the material temperature by the inspection of micro-structure. The operation was simulated by the rigid-plastic finite element method to examine the metal flow. Disap-pearing of dead metal zone was observed as the punch fell down and desirable shape was obtained from the one operation. As a result of this study, 7 operations could be reduced and 225% of material saved.

보스-리브 시험 시 펀치 형상 및 마찰 조건에 따른 변형 양상에 대한 연구 (Effect of Punch Design and Friction Condition on Deformation Pattern in Boss and Rib Test)

  • Recently, boss and rib test based on backward extrusion process was proposed to quantitative evaluate the interfacial friction condition in bulk forming process. In this test, the tube-shaped punch with hole pressurizes the workpiece so that the boss and rib are formed along the hole and outer surface of the punch. It was experimentally and numerically revealed that the height of boss is higher than that of the rib under the severe friction condition. This work is focused on the effect of the punch design and friction condition on deformation pattern in boss and rib test. From the boss and rib test simulations, it was found that there is slight variation in both the heights of boss and rib according to the length of punch land, nose radius, and face angle. However the hole diameter of the punch and the clearance between the punch and die have a significant influence on the heights of the boss and rib. In addition, the effect of flow stress was also investigated on the deformation patterns through FE simulations.

직사각형 리튬 이온 전지의 일체형 안전장치 제조 공정에 관한 연구 (Manufacturing Integral Safety Vents in Prismatic Lithium-ion Batteries)

  • A safety vent is crucial to protect its user from unpredictable explosions caused by increasing internal pressure of the lithium-ion batteries. In order to prevent the explosion of the battery, a safety vent rupture is required when the internal pressure reaches a critical value. In conventional manufacturing, the cap plate and the safety vent are fabricated separately and subsequently welded to each other. In the current study, a manufacturing process including a backward extrusion and coining process is suggested to produce an integral safety vent which also has the benefit of increasing production efficiency. FE simulations were conducted to predict the rupture pressure and to design the safety vent using a ductile fracture criterion and the element deletion method. The critical value, C, in the ductile fracture criterion was obtained from uniaxial tensile tests with an annealed sheet of 1050-H14 aluminum alloy. Rupture tests were preformed to measure the rupture pressure of the safety vent. The results met the required rupture pressure within 8.5±0.5 kgf/cm2. The simulation results were compared with experimental results, which showed that the predicted rupture pressures are in good agreement with experimentally measured ones with a maximum error of only 3.9%.

냉간 압출된 유성기어의 내부결함 방지 (Prevention of Internal Defects of Cold Extruded Planetary Gears)

  • It is investigated that internal defect of planetary gear which consists of two gears with different number of teeth on both side. The internal defect, central burst, begin to form at the place of adiabatic shear band which usually has maximum ductile fracture value during the forming operation, forward and backward extrusion. It makes the plastic forming of planetary gear difficult. The prediction of defect to minimize the cost to produce the planetary gear. The finite element simulation code DEFORM is applied to analyze the defects. In the analysis, the toothed gears are assumed as axisymmetric cylinders whose diameters are equal to those of pitch circles of the each gears. Experiments were carried out with the SCM415 alloy steel as billet material and AIDA 630-ton knuckle-joint press. The calculated results and experimental inspections are compared to design a die and blank without defects and the results are useful to predict the internal defect.

It was found that there is no effect of strength coefficient of the workpiece on the calibration curves for estimation of friction condition. On the other hand, the strain-hardening exponent of the workpiece has a significant influence on the calibration curve.

등속조인트용 외륜의 다단 냉간 단조공정을 위한 공정개선 및 유한요소 해석 (Process Modification and Numerical Simulation for an Outer Race of a CV Joint using Multi-Stage Cold Forging)

  • The outer race of a constant velocity (CV) joint having six inner ball grooves has traditionally been manufactured by multi-stage warm forging, which includes forward extrusion, upsetting, backward extrusions, necking, ironing and sizing, and machining. In the current study, a multi-stage cold forging process is examined and an assessment for replacing and modifying the conventional multi-stage warm forging is made. The proposed procedure is simplified to the backward extrusion of the conventional process, and the sizing and necking are combined into a single sizing-necking step. Thus, the forging surface of the six ball grooves can be obtained without additional machining. To verify the suitability of the proposed process, a 3-dimensional numerical simulation on each operation was performed. The forging loads were also predicted. In addition, a structural integrity evaluation for the tools was carried out. Based on the results, it is shown that the dimensional requirements of the outer race can be well met.

유한요소해석을 통한 컵형상 대형단조품의 성형공법 설계 (Forging process design of cup shaped large forging using finite element method)

  • 본 연구는 내경부에 깊은 구멍이 있는 컵형상의 대형단조품을 형단조와 자유단조 공법을 복합하여 성형하기 위한 단조공법 개발에 관한 것이다. 제안된 단조공법은 형단조를 이용하여 예비성형체를 성형하고 코깅 공법을 이용하여 후방압출 형상을 성형하는 방법이다. 유한요소해석에서 제안된 공법이 후방압출공법에 비하여 낮은 성형하중으로 더 높은 유효변형율을 나타내었다. 제안된 공법으로 시제품을 제작하여 내부품질이 양호한 제품을 적은 용량을 프레스로 성형할 수 있음을 확인하여 제안 공법의 타당성을 검증하였다.
