The Automotive Door Design with the ULSAB Concept Using Structural Optimization (구조 최적 설계기법을 이용한 ULSAB 개념의 자동차 도어 설계)

  • Weight reduction for an automobile body is being sought for the fuel efficiency and the energy conservation. One way of the efforts is adopting Ultra Light Steel Auto Body (ULSAB) concept. The ULSAB concept can be used for the light weight of an automobile door with the tailor welded blank (TWB). A design process is defined for the TWB. The inner panel of door is designed by the TWB and optimization. The design starts from an existing component. At first, the hinge and inner reinforcements are removed. In the conceptual design stage, topology optimization is conducted to find the distribution of variable thicknesses. The number of parts and the welding lines are determined from the topology design. In the detailed design process, size optimization is carried out to find thickness while stiffness constraints are satisfied. The final parting lines are determined by shape optimization.

  • Development on the mechanical properties of steel sheet for the automobile body panel is very important in the BAF(Batch annealing furnace) annealing process. Because of the heat treatment method in the BAF, mechanical properties was decided on the heat treatment method of the coil. So, we tested on the development of mechanical properties according to heat treatment method at the annealing furnace using the Ax atmospheric gas and the HNx atmospheric gas. As a result of several investigations. We confirmed the following characteristics ; mechanical properties was changed under the influence of the annealing cycle, the heat treatment method and the atmospheric gas. And, elongation in the HNx BAF was better than the Ax BAF. Finally, most important thing in the BAF is using proper annealing cycle in order to get a good quality.

  • In general, a fundamental structural design consideration for an automobile is the overall dynamic behavior in bending and torsion. Dynamic behavior of the automobile are mainly influenced by the structural stiffness of B.I.W.(body-in-white) and the physical property of trim components. In this paper, the modeling techniques for various trim components of middle-sized bus are presented, and the dynamic effects of the trim components on the vibration characteristics of the bus are investigated. The $1^{st}$ torsional frequency is decreased by attaching windshield and backlite to the B.I.W., but the $1^{st}$ vertical bending frequency and the $1^{st}$ lateral bending frequency are increased. The natural frequencies of the bus are decreased by attaching doors and windows. And also, the natural frequencies of the bus are large decreased by attaching seats, instrument panel etc. The study shows that the dynamic characteristics of the bus can be effectively predicted in the initial design stage.

  • Numerical calculation of the flow field past a passenger car was carried out by using a panel method with a small computer of 5Mbyte memory size. The shape of car body was simplified and reconstructed by 2180 panels on which a constant strength sink (or source) was distributed. The separation of flow from the surface and the wake flow were not considered in the calculation because of the computer memory limitation. All of the results of calculation were presented by using a 3-dimensional computer graphics. In spite of small memory size of computer, generally good agreements were obtained, except the separated region, from the comparison of pressure distribution between numerical analysis and wind tunnel experiment with 1/5 scaled model.

  • An analysis system for evaluating the design of dieface of stamping press dies is developed. The die design analysis system interfaced with CATIA via universal or NASTRAN data format provides the design information such as binder-wrap, punch contact status, section length change ratio, wrinkle symptom etc., which are crucial in predicting the defects of initial shape of the sheet in the dieface design stage. The graphic post-processor of developed system which displays 3-dimensional shapes of tool and die and analysis results, helps the interpretation of design evaluation. The dieface design analysis system was tested in draw dies of front floor panel and quarter panel of auto-body in order to verify the usefulness and validity of the system The examples show that the developed system would be a good tool in evaluating dieface designs.

  • In consideration of the injuries and deaths occurring at manufacturing sites due to the use of inappropriate work clothes or safety devices, this study aims to categorize manufacturing work processes to develop functional work clothes for heavy industries including the automobile, machine and shipbuilding industries in South Korea. Defining the features of the work environments and work postures of these industries provided for a categorization of the work processes which would enable the development of suitable work clothes for each work process' category. The results of the study based on a questionnaire survey are as follows: Work process category 1, including steel panel pressing and auto body assembly, final inspection (in automobile) and inspection (in machine), requires work clothes with upper body and arm mobility and performance to protect from the toxic fume factor. Work process category 2, consisting of welding (in automobile), cutting-and-forming (in machine) and attachment-and-construction (in shipbuilding), requires clothing elasticity, durability and heat and fire resistance. Work process category 3 comprising welding and grinding in the machine and shipbuilding industries, requires work clothes' tear resistance and elasticity, particularly for lateral bending mobility, and work clothes' sleeves' and pants' hemlines with sealed designs to defend against iron filing penetration, as well as incombustible and heat-resistant material performance. Finally, work process category 4, including painting in machine and shipbuilding, requires work clothes with waterproofing, air permeability, thermal performance, elasticity, durability and abrasion resistance.

The Low Cycle Fatigue behavior of Laser Welded Sheet Metal (박판형 레이저 용접재의 저주기 피로 특성)

  • In this paper, we studied low cycle fatigue behavior of laser welded sheet metal that used automobile body panel. Specimens were manufactured as weld condition and sheet metal using automobile manufacturing company at present. For to know mechanical properties, micro Vicker's hardness test was performed of specimens. But, we can't confirm mechanical properties of weld bead and heat affected zone because laser weld makes very narrow weld bead and heat affected zone than other welding method. Therefore, we performed low cycle fatigue test with similar weldment, dissimilar weldment, similar thickness and dissimilar weldment, and dissimilar thickness and dissimilar weldment for fatigue properties of thickness and welding direction. As well, we analysis stress distribution of base metal, weld bead, and heat affected zone according to strain load using finite element method.

  • The large injection molded parts technology such as instrument panel, front and rear bumper are presented for a precision molding. Some lead time and cost are required to product these part from design to mass product. Recently, CAE is widely used in product design, mold design and analysis of molding conditions to reduce time and cost. The optimal molding conditions can be obtained by DOE(Design of Experiment). The optimal design applications with CAE and DOE have been used in small molded parts. However, application to the large molded body is not reported. In this paper, optimization of injection molding process is studied for quality control in mass production of automobile bumper. Mold temperature difference is chosen through robust design of injection molding process, the molding process being optimized in term of shrinkage and deflection. The optimal conditions through DOE are validated by using injection molding analysis.

Trimming Line Design using Incremental Development Method and Finite Element Inverse Method (점진 전개기법 및 유한요소 역해석법을 이용한 자동차 패널 트리밍 라인 설계)

  • In most of automobile body panel manufacturing, trimming process is generally performed before flanging. To find feasible trimming line is crucial in obtaining accurate edge profile after flanging. Section-based method develops blank along manually chosen section planes and find trimming line by generating loop of end points. This method suffers from inaccurate results of edge profile. On the other hand, simulation-based method can produce more accurate trimming line by iterative strategy. In this study, new fast simulation-based method to find feasible trimming line is proposed. Finite element inverse method is used to analyze the flanging process because final shape after flanging can be explicitly defined and most of strain paths are simple in flanging. In utilizing finite element inverse method, the main obstacle is the initial guess generation for general mesh. Robust initial guess generation method is developed to handle genera] mesh with very different size and undercut. The new method develops final triangular mesh incrementally onto the drawing tool surface. Also in order to remedy mesh distortion during development, energy minimization technique is utilized. Trimming line is extracted from the outer boundary after finite element inverse method simulation. This method has many advantages since trimming line can be obtained in the early design stage. The developed method is verified by shrink/stretch flange forming and successfully applied to the complex industrial applications such as door outer flanging process.
