본 연구는 소형 유도전동기 회전자를 생산공장에서 금형주조(die casting)로 제작 시 발생하는 cast 부 품질문제를 개선하기 위하여 수행되었다. 1차 연구결과와 현장 적용성을 고려한 수많은 parametric study를 통하여 새로운 rotor core cast model을 제안하였으며, 그 제안된 model에 대한 유효성을 평가, 검증하기 위하여 주조해석 전용프로그램을 사용한 수치해석과 실제품에 대한 현장실험을 통하여 다음과 같은 결론을 얻었다. 첫째, 유도전동기 회전자의 새로운 cast model에 대한 충진해석을 수행한 결과 용탕은 하부 end ring 부를 먼저 충진하고 이동하여 상부 end ring, core slot 부분을 충진하고 최종적으로 core slot 부분에서 충진이 완료된다. 둘째, 새롭게 제안된 rotor core cast model에 대한 용탕의 유동 양상을 보면 하부 end ring 부에 용탕의 유동에 의한 와류가 적게 발생하였으며, 현장실험 결과 하부 end ring 부 단면에서 소량의 작은 결함만이 발견되었다. 셋째, 유도전동기 회전자 제작 시 rotor core cast 형상 변경을 통하여 end ring 부 결함 발생 면적이 약 70 % 감소한 양호한 품질의 회전자를 생산할 수 있다.
The forming process of metal matrix composites by die casting and squeeze casting process are limited in size and dimension In term of final parts. The melt strirring method have the problems that the homogeneous distribution of the reinforcements is difficult due to the low weldability and the density difference between the molten metal and the reinforcement. The thixoforming process for metal matrix composites has numerous advantages compacted to die casting, squeeze casting and compocasting. However, for the thixofoming process, the billet with the desired volume fraction must be heated to obtain a uniform temperature distribution over the entire cross-sectional areas. To obtain the reheating conditions of composites, the particulate reinforced metal matrix composites for thixoforming were fabricated by combined stirring process which is simultaneously performed with electro-magnetic stirring and mechanical stirring process. The matrix alloy and reinforcement are used to aluminum alloy(A357) and SiCp with diameter 14, $25{\mu}m$, respectively. The microstructure characteristics were investigated by changing the volume fraction and reinforcement size. The heating conditions to obtain the uniform temperature distribution in cross section area of fabricated metal matrix composites billet are proposed with heating time, the heating temperature and the holding time.
RP&M (Rapid Prototyping and Manufacturing) is the most appropriate technology for the small-lot production system, because the production cycle is getting shorter owing to various needs of the consumer. In this paper, rapid tooling technology is applied to the casting process. The casting process has the ability to reflect complicated shapes in one process. But it has not been widely used to make a die and mold because of the poor surface quality caused by air bubbles on the surface of the casting product. In this study, the porous casting mold is fabricated from a mixture of plaster and water-soluble binder. The porous casting mold can improve the characteristics of casting products with the help of the vacuum sealed casting process. The vacuum sealed casting process is an advanced technology that removes the air bubbles between the porous casting mould and the liquid metal, thus making the surface of the casting product finer. The purpose of this paper is to develop a high quality shoe mold using porous casting mold and to apply the RP&M technology to the shoe industry.
The aim of this study is to investigate the effect of process conditions on the microstructual changes and mechanical properties of large 7175 aluminum die forgings. The cast billets of 370 and 720 mm in diameter were homogenized and die forged after direct chill casting. The size and volume fraction of second phase particles in 720 mm billet were larger than those of 370 mm billet. The interdendritic sites containing the second phase particles was considered to be a crack initiation region in the process of cold upsetting. The tensile and yield strength of die forged specimens of 720 mm billet in the direction of Land L T were higher than those of 370 mm billet. However, the tensile strength of these specimens were 5 to 10% lower than that of American military specification. The plane strain fracture toughness of die forged specimens of 370 mm cast billet showed almost the same level of 720 mm billet, which was die forged after free forging.
This paper describes an overview of the thixoforming and thixomolding processes. Semi-solid metalworking (SSM), which is called the thixoforming process of aluminium materials, incorporates the elements of both casting and for the manufacture of near net shape parts. The SSM has some advantages such as net shape or near net shape manufacturing, the ability to form thin walls, excellent surface finish, tight tolerance, and excellent dimensional precision. The thixomolding process of Mg alloy (AZ9l) is a combination of two technologies both conventional die casting and plastic injection molding. The feed material used is a machined chip with a geometry of approximately 1 mm square and a length of 2~3 mm. The semi-solid forming (SSF) of high quality aluminium and magnesium parts will be established in the automotive and electronic industry, in the future. The hybrid method of casting/forging has been caused attention. This process uses a preformed material made by casting instead of the wrought material and finishes it by a single forging process. This process is expected to lower costs without sacrificing the mechanical and finishes it by a single forging process. The authors, intending that the casting/forging process contributes to a reduction in production cost of aluminum automotive parts in Korea, describes the feature of the casting/forging process, aluminum alloys suitable for the cast preform, microstructure and mechanical properties of the cast preform, application examples of cast/forging, and further study.
Die casting process has been used widely for complex automotive products such as the knuckle, arm and etc. Generally, a part fabricated by casting has limited strength due to manufacturing defects by origin such as the dendrite structure and segregation. As an attempt to offer a solution to these problems, forging has been used as an alternative process. However, the forging process provides limited formability for complex shape products. Rheo-forging of metal offers not only superior mechanical strength but also requires significantly lower machine loads than solid forming processes. This paper presents the results of an A356 aluminum alloy sample, which were obtained by experiment and by simulation using DEFORM 3D. Samples of metal parts were subsequently fabricated by using hydraulic press machinery.
Particulate reinforced aluminum alloys produced by indirect squeeze casting are difficult to shape by cutting or milling. Therefore near net shape forming of complex shapes is of high economic and technical interest. The complex shape products of $SiC_p/6061$ Al composites are fabricated by the melt-stirring and indirect squeeze casting process. The mold temperatures are $200^{\circ}C$ and $300^{\circ}C$ and applied pressures are 70, 100, and 130 MPa. The volume fractions of the reinforcements are in the range of 5 vol% to 15 vol%. The reinforcement dispersion state are observed using on optical microscope. By employing observed results systematically a correlation is demonstrated among the microstructure, particles behavior, mechanical properties and processing parameters for an optimum melt-stirring(compocasting) and indirect squeeze casting process of MMCs. A procedure to establish the optimum squeeze casting of Al-MMCs is proposed.
A semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, so semi-solid forming has been studied actively. Semi-solid forming has two methods. One is thixoforming with reheating of prepared billet, the other is rheoforming with cooled melt until semi-solid state. Thixoforging technology can produce non-dendritic alloys for semi-solid forming complex shaped parts in metal alloys. In this study, the thixoforging was experimented with made rheology materials by the spiral stirrer equipment. Rheology materials for forging were made by A356 casting aluminum alloy and A6061 wrought aluminum alloy. After experiment, forged samples were measured microstructure and were heat treated for high mechanical properties.
As the semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, it has been studied actively. This paper focuses on the thixoforging of the rheological materials fabricated by the spiral mechanical stirring equipment with A356 casting aluminum alloy and A6061 wrought aluminum alloy. Formability tests of rheological materials fabricated by spiral mechanical stirring were carried out and the microstructures of forged sample were observed. After thixoforging experiment, the heat-treated conditions of forged samples are investigated to improve the mechanical properties. These results are able to suggest the possibility of commercialization for rheological materials fabricated by spiral mechanical stirring.
Low pressure die casting and flow forming have been successfully used to produce sound road wheels from magnesium alloy AM80. In the current study, high speed compression testing was initially conducted to simulate the flow forming of a Mg wheel. Subsequently the flow forming was simulated with "Forge$^{TM}$", an FEM software package. On the basis of flow forming simulations, the flow forming of the Mg wheel was performed under different conditions. For the flow forming experiments, the preform castings were made by low pressure die casting from AM80, a commercial magnesium alloy. In flow forming of the magnesium preform wheel, the flow forming of the Mg wheel was successfully accomplished when the feed rate was less than half that for the forming of an aluminum road wheel. The reduction in feed rate was 52%. Finally, a comparison with the flow forming simulations was made.
