Conventional cold isostatic pressing, slip casting, and filter pressing are not completely suitable for fabricating large plates because of disadvantages such as the high cost of equipment and formation of density gradient. These problems could be avoided by employing pressure-vacuum hybrid slip casting (PVHSC). In the PVHSC, the consolidation occurs not only by the compression of the slip in casting room, but also by vacuum sucking of the dispersion medium around the mold. We prepared the alumina bodies by the PVHSC in a static- or stepwise-pressure manner for loading up to 0.5 MPa using an aqueous slip. The green bodies were dried at $30^{\circ}C$ with 40 ~ 80% relative humidity. Under static pressure, casting induced a density gradient in the formed body, resulting in cracking and distortion after the firing. However, the stepwise pressure loading resulted in green bodies with homogeneous density, and the minimization of the appearance of those defects in final products. Desirable drying results were obtained from the cast bodies dried with 80% RH environment humidity. When sintered at $1650^{\circ}C$ for 4 h, the alumina plate made by stepwise-pressure casting reached full density (> 99.7% relative density).
Alumina $(Al_2O_3)$ green bodies were fabricated by gel-casting using three kinds of alumina with different particle size (mean particle size: 4.6 $\mu\textrm{m}$, 0.32 $\mu\textrm{m}$, 10nm). The effects of particle size on gel-casting process and green microstructure were investigated. The optimum dispersion conditions using ammonium salt (D-3019) as dispersant were 0.2 wt% (4.63 $\mu\textrm{m}$), 0.5 wt% (0.32 $\mu\textrm{m}$), and 5.0 wt% (10 nm), in high solid loading. The optimum solid loading of each starting material for gel-casting was obtained as 59 vol% (4.63 $\mu\textrm{m}$), 57 vol% (0.32 $\mu\textrm{m}$), 15 vol% (10 nm), depending on particle size, indicating that nano-size particle (10 nm) represent lower solid loading as high specific surface area than those of other two starting materials. The drying at ambient conditions (humidity; $\thickapprox$90%) was performed more than 48hrs to enable ejection of the part from the mold and then at $120^{\circ}C$ for 2hrs in an air oven, showing no crack and flaw in the dried green bodies. The pore size and distribution of the gelcast green bodies showed the significant decrease with decreasing particle size. Green microstructure was dependent on the pore size and distribution due to the particle size, and on the deairing step. The green density maximum obtained was 58.9% (4.63 $\mu\textrm{m}$), 60% (0.32 $\mu\textrm{m}$), 47% (10 nm) theoretical density (TD), and the deairing step applied before gel-casting did not affect green density.
Purpose: Waste parts of zirconia blocks and powders were remained after CAD/CAM process. In order to make these residual zirconia fit for practical use, zirconia single cores were produced by drain casting process. Methods: Remained zirconia blocks were reduced to powders with zirconia mortar, and screened with 180 mesh sieve. Zirconia slip was prepared from waste parts of zirconia by ball milling. Plaster molds for forming cores by slip casting were also prepared. Formed cores were removed from mold after partial drying. Dried cores were biscuit fired at $1,100^{\circ}C$ for 1hour. Biscuit fired cores were treated with tools to control the fitness and thickness. Finished cores were $2^{nd}$ fired at $1,500^{\circ}C$ for 1hour. Microstructure of cross section of core was observed by SEM. Results: When mill pot was filled with 100g of zirconia and alumina mixed powder, 300g of zirconia ball, and 180g of distilled water, the optimum slip for drain casting was obtained. Gypsum plaster for ceramic forming was more suitable then yellow stone plaster for casting process. SEM photograph showed the microstructure of fully dense with uniform grain size of zirconia and well dispersed alumina grains into the zirconia matrix. Conclusion: Zirconia single cores were produced by drain casting process. Drain casting is useful process to make these residual zirconia fit for practical use. Further study will be focused on the preparation of the bridge type cores by casting.
Purpose: Zirconia blocks for all ceramic dentures are divided into two groups. One is pre-heated block and the other is binder added block. In this study, the possibility of recycling the remained parts of binder added block after CAD/CAM machining with slip casting process was investigated. Methods: Owing to the binder added block contain large amount of organic matter, Binder burn-out was must be carried out before ball milling for preparing the casting slip. Binder burn-out was accomplished at $600^{\circ}C$ for 10 hours. Ball milling was performed with 5mm zirconia ball and 60mm polyethylene bottle. From 0% to 5% at 1% intervals of alumina was added to zirconia powder for preparing slip. Solid casting was achieved with plaster mold. Cast bodies were dried and sintered at $1,500^{\circ}C$ for 1 hour. Linear shrinkage, apparent porosity, water absorption, bulk density, and flexural strength were tested. Microstructures were observed by SEM, EDS and XRD analysis were executed. Results: Optimum slips for casting was prepared with 300g ball, 100g powder, and 180g distilled water. Cast body without alumina showed 26% of linear shrinkage, 6.07 of apparent density, and 470MPa of three point bend strength. On the other hand, as received zirconia block, which was sintered at the same conditions, showed 23% of linear shrinkage, 6.10 of apparent density, and 680MPa of three point bend strength. When 3% of alumina was added to zirconia, sintered body showed 23% of linear shrinkage, 6.10 of apparent density, and 780MPa of three point bend strength. SEM photomicrographs and EDS analysis showed alumina particles uniformly dispersed in zirconia matrix, and XRD analysis showed no phase transformation of tetragonal zirconia particles was occurred when alumina was added. Conclusion: According to the all of this experimental results, 3% of alumina added cast zirconia body showed excellent mechanical properties more than as received binder containing zirconia block.
A CBN wheel was used for the highly efficient and precision grinding of the mold material(STD11). The grinding form accuracy by a CBN wheel is very excellent due to its low wheel wear, but grinding fragments resemble fine powders rather chips. A fine powders by this fragmentation can easily get attached to the wheel surface and therefore causing a loading. In order to prevent this fragmentation phenomena, the alumina stick is use to processing. Because the dressing with alumina stick should be interrupted for a processing, the automation of the processing and high productivity was very difficult. The investigation on the effect of Ultrasonic In-Process Dressing(ULID) on the grinding characteristics focuses in this Paper. This ULID method is that ultrasonic vibration in my Position of wheel is used to remove impurities on the wheel surface. Finally, the rate of surface roughness change in grinding by the ULID method was less than grinding without ultrasonic vibration. Loading phenomena by the ULID method were more prevented than grinding without ultrasonic vibration.
In the previous study. the powder casting was attempted as the rapid tooling. The powder casting was the process to cast dry powder into the casting mold transferred from R/P model and infiltrate the liquid binder to solidify the powder. And then, the melted copper was infiltrated to control the shrinkage rate of the final mold Conseqently, the shrinkage rate was under 0.1% through that process. The mechanical characteristic was also excellent. Generally, in the slurry casting, the alumina powder and the water soluble phenol were mainly used. However, the mechanical property of the phenol was not good enough to apply to molds directly. In this study, aluminium powder filled with epoxy is applicated to the slurry casting to solve these problems. The mechanical and thermal properties are better than phenol because the epoxy is the thermosetting resin. We achieved a successful result that the shrinkage rate is shortened about 0.047%. Futhermore, the manufacturing time and cost savings are significant. Finally, we assume that the developing possibility of this process is very optimistic.
Titanium was melted in the CaO-coated alumina crucible and the reaction between the melt and the coating layer was negligible. The volume fraction of the gas porosity was decreased with increasing pressure and the sound bar castings with no porosity was obtained under the Ar atmosphere of the pressure of $300kN/mm^2$. The surface of the casting obtained from CaO-coated graphite mold was slightly rougher than that from graphite without coating. The reaction product of titanium melt with the layer of CaO was mainly titanium oxide and that with graphite crucible was titanium cabide with small amount of titanium nitride.
This study suggests the new ultraprecision finishing techniques for micro die and mold parts using magnetic field-assisted polishing. Conventional magnetic abrasives have several disadvantages, which are missing of abrasive particle and inequal mixture between magnetic particle and abrasive particle. Therefore, bonded magnetic abrasive particles are fabricated by several method. For example, plasma melting and direct bonding. Carbonyl iron powder is used as magnetic particle there silicon carbide and alumina are abrasive particles. Developed magnetic abrasives are analyzed using SEM. Feasibility of magnetic abrasive and polishing performance of this magnetic abrasive particles also have been investigated. After polishing, surface roughness of workpiece is reduced from 85.4 ㎚ Ra to 9 ㎚ RA.
A ceramic vacuum chamber feedthrough ceramic insulator is made of Al2O3; the manufacturing process involves filling alumina powder into a urethane mold and pressing it with a rubber press to produce a molded body. Thereafter, manufacturing is completed through primary shape processing, sintering, and secondary shape processing in the green body, which is a pressurized molding body, This work is intended to prevent defects in the first shape processing by improving the ceramic insulator in the green body, and to improve the productivity of the ceramic insulator by determining the optimal processing conditions.
The objective of this study was to characterize the mechanical properties of $Y_{2}O_{3}$-containing glass infiltrated ceramic core material, which was made by pressureless powder packing method. A pure alumina powder with a grain size of about $4{\mu}m$ was packed without pressure is silicon mold to form a bar shaped sample, and applied PVA solution as a binder. Samples were sinterd at $1350^{\circ}C$ for 1 hour. After cooling, $Y_{2}O_{3}$-containing glass($SiO_{2},\;Y_{2}O_{3},\;B_{2}O_{3},\;Al_{2}O_{3}$, ect) was infiltrated to the sinterd samples at $1300^{\circ}C$ for 2 hours and cooled. Six different proportions $Y_{2}O_{3}$ of were used to know the effect of the mismatch of the thermal expansion coefficient between alumina powder and glass. The samples were ground to $3{\times}3{\times}30$ mm size and polished with $1{\mu}m$ diamond paste. Flexural strength, fracture toughness, hardness and other physical properties were obtained, and the fractured surface was examined with SEM and EPMA. Ten samples of each group were tested and compared with In-Ceram(tm) core materials of same size made in dental laboratory. The results were as follows : 1. The flexural strengths of group 1 and 3 were significantly not different with that of In-Ceram, but other experimental groups were lower than In-Ceram. 2. The shrinkage rate of samples was 0.42% after first firing, and 0.45% after glass infiltration. Total shrinkage rate was 0.87%. 3. After first firing, porosity rate of experimental groups was 50%, compared with 22.25% of In-Ceram. After glass infiltration, porosity rate of experimental groups was 2%, and 1% in In-Ceram. 4. There was no statistical difference in hardness between two materials tested, but in fracture toughness, group 2 and 3 were higher than In-Ceram. 5. The thermal expansion coefficients of experimental groups were varied to $4.51-5.35{\times}10^{-6}/^{\circ}C$ according to glass composition, also the flexural strengths of samples were varied. 6. In a view of SEM, many microparticles about $0.5{\mu}m$ diameter and $4{\mu}m$ diameter were observed in In-Ceram. But in experimental group, the size of most particles was about $4{\mu}m$, and a little microparticles was observed. The results obtained in this study showed that the mismatch of the thermal expansion coefficients between alumina powder and infiltrated glass affect the flexural strength of alumin/glass composite. The $Y_{2}O_{3}$-containing glass infiltrated ceramic core made by powder packing method will takes less time and cost with sufficient flexural strength similar to all ceramic crown made with slip casting technique.
