Development of a High Strength Al-Si-Mg Alloy for Rheo-diecasting (레오다이캐스팅을 위한 고강도 Al-Si-Mg 합금설계)

  • Recently, development of Al-based alloys for high mechanical performance has been an important issue in automotive industry. The present study focused on the design of a high strength Al-based alloy for rheo-diecasting. The research was based on thermodynamic calculation and experimentals to optimize the alloy compositions. Two important considerations were carried out: i) to obtain uniform slurry with fine and globular microstructures for rheo-diecasting, ii) to be strengthend by T6 heat treatment. In order to evaluate the effect of Si content on the slurry microstructure and castability, thermodynamic calculation and fluidity test were carried out. The effects of various alloying components, such as Mg, Cu and Zn, on age hardenability were also investigated. The mechanical properties of the rheo-diecasting products using the newly developed alloy are 324MPa in tensile strength, 289MPa in yield strength, and 11.2% in elongation after T6 heat treatment.

Cyclic Oxidation Behavior of Fe-Cr-Al Joint Brazed with Nickel-Base Filler Metal (Ni계 합금으로 브레이징된 Fe-Cr-Al 합금 접합부의 주기산화거동)

  • Brazing of Fe-Cr-Al alloy was carried out at $1200^{\circ}C$ in vacuum furnace using nickel-based filler metals : BNi-5 powder(Ni-Cr-Si-Fe base alloy} and MBF-50 foil (Ni-Cr-Si-B). The effect of boron content on the stability of oxide scale on the brazed joint was investigated by means of cyclic oxidation test performed at $1050^{\circ}C$ and $1200^{\circ}C$. Apparently, the joints brazed with MBF-50 containing boron showed relatively stable oxidation rates compared to boron-free BNi-5 at both temperatures. However, it was considered that the slower weight loss of MBF-50 brazed specimen wasn’t resulted from the low oxidation rate but from the spallation of oxide layer. The oxide layer consisted of thick spinel oxide on the surface and $Al_2 O_3$ internal oxide layer along the interface between mother alloy and braze, the mother alloy was also eroded seriously by the formation of spinel oxides such as $FeCr_2 O_4$ and $NiCr_2 O_4$ on the surface, likely to be induced by the change of oxide forming mechanism due to diffusion of boron from the braze. On the contrary, the joint brazed with BNi-5 showed the good oxidation resistance during the cyclic oxidation test. It seems that the oxidation can be retarded by the formation of stable $Al_2 O_3$ layer at the surface.

Yield and Compaction Behavior of Rapidly Solidified AI-Si Alloy Powders (급속응고 Al-Si 합금 분말의 항복과 압축거동)

  • In order to obtain high quality products in powder metallurgy, it is important to control and understand the densification behavior of metal powders. The effect of the characters of powders on the compaction behavior was studied in this study by using three types of powders produced by the gas atomization, the centrifugal atomization and the twin roll-pulverization. The shape of the powders was a major factor in the apparent or tap density, and the deformation resistance of the matrix of the powders was a major factor in compactibility. Han's yield function (eq.2) for metal powders was simplified from the relationship based on the experimental results of copper powders. In spite of some assumptions, the calculated compaction curves using a new yield functionw was in accordance with the experimental results.

6xxx Series Al Alloy Sheets with High Formability Produced by Twin-roll Strip Casting and Asymmetric Rolling (쌍롤 박판주조법 및 이속압연으로 제조한 고성형성 6xxx계 Al 합금 판재)

  • We report on the feasibility of producing 6xxx series Al alloy sheets using a combination of twin-roll strip casting and asymmetric rolling. The Al alloy sheets produced in this study exhibited an excellent formability ($\bar{r}=1.2$, ${\Delta}r=0.17$) and mechanical properties (${\sigma}_{TS}{\sim}260MPa$, ${\varepsilon}>30%$), which cannot be feasibly obtained via the conventional technique based on ingot casting and conventional rolling. The enhanced formability as evaluated in terms of $\bar{r}$ and ${\Delta}r$ was clarified by examining the evolution of textures associated with strip casting and subsequent thermo-mechanical treatments. The evaluation of the formability leads us to conclude that the combined technique based on strip casting and asymmetric rolling is a feasible process for enhancing the formability of Al alloy sheets to a level beyond which the conventional technique can reach.

High Temperature Fatigue Deformation Behavior of Automotive Heat Resistant Aluminum Alloys (자동차 부품용 내열 알루미늄 합금의 고온 피로 변형 거동)

  • High temperature high cycle and low cycle fatigue deformation behavior of automotive heat resistant aluminum alloys (A356 and A319 based) were investigated in this study. The microstructures of both alloys were composed of primary Al-Si dendrite and eutectic Si phase. However, the size and distribution for eutectic Si phase varied: a coarse and inhomogeneous distributed was observed in alloy B (A319 based). A brittle intermethallic phase of ${\alpha}-Fe\;Al_{12}(Fe,Mn)_3Si_2$ was detected only in B alloy. Alloy B exhibited high fatigue life only under a high stress amplitued condition in the high cycle fatigue results, whereas alloy A showed high fatigue life when stress was lowered. With regard to the low-cycle fatigue result ($250^{\circ}C$) showing higher fatigue life as ductility increased, alloy A demonstrated higher fatigue life under all of the strain amplitude conditions. Fractographic observations showed that large porosities and pores near the outside surface could be the main factor in the formation of fatigue cracks. In alloy B. micro-cracks were formed in both the brittle intermetallic and coarse Si phasese. These micro-cracks then coalesced together and provided a path for fatigue crack propagation. From the observation of the differences in microstructure and fractography of these two automotive alloys, the authors attempt to explain the high-temperature fatigue deformation behavior of heat resistant aluminum alloys.

  • In order to improve mechanical properties, the hypereutectic Al-20 wt%Si based prealloy powder was prepared by gas atomization process. Microstructure and compressibility of the atomized Al-Si powder were investigated. The average powder size was decreased with increasing the atomization gas pressure. Size of primary Si particles of the as-atomized powder was about $5-8\;\mu{m}$. The as-atomized Al-Si powder such as AMB 2712 and AMB 7775 to increase compressibility and sinterability. Relative density of the mixed powder samples sintered at $600^{\circ}C$ was reached about 96% of a theoretical density.

  • Al-Zn-Mg-Si alloy coatings have been developed to inhibit corrosion of cold rolled steel sheets, and an understanding of the alloy system helps prevent coating defects. We used a Bridgman furnace to characterise the nature and formation mechanisms of the phases present in the quaternary system with 0.4 wt% Fe. In the directional solidification experiments we imposed steep temperature gradients and varied the pull rate. After the samples were quenched in the furnace, detailed characterization of the samples was carried out by electron microscopy (SEM/EDS). From the dT/dt vs T plots of the cooling curves of the alloys, the solidification path was determined to be $Liquid{\longrightarrow[80]^{544-558}}{\alpha}-Al{\longrightarrow[80]^{453-459}}Al/Mg_2Si{\longrightarrow[80]^{371-374}}Al/Zn{\longrightarrow[80]^{331-333}}Zn/mgZn_2$. The formation mechanisms of the Mg and Zn containing phases and their morphology was discussed together with the effects of the cooling rate. Key findings include the lengthening of the mushy zone in directionally solidified samples remelted against a positive temperature gradient, as well as an enrichening of the α-Al phase by Zn through remelting. Mg2Si and other Si based phases were observed to adopt a much finer faceted microstructure in favour of a script-like microstructure when exposed to the higher cooling rate of coolant quenching.

High Temperature Deformation Behavior of SiCp/2124Al Metal Matrix Composites

  • The high temperature deformation behavior of SiCp/2124Al composite and 2124Al alloy was investigated by hot compression test in a temperature ranged $400~475^{\circ}C$ over a strain rate ranged $10^{-3}~1s^{-1}$. The billets of 2124Al alloy and SiCp/2124Al composite were fabricated by vacuum hot pressing process. The stress-strain curve during high temperature deformation exhibited a peak stress, and then the flow stress decreased gradually into a steady state stress with increasing the strain. It was found that the flow-softening behavior was attributed to the dynamic recovery, local dynamic recrystallization and dynamic precipitation during the deformation. The precipitation phases were identified as S' and S by TEM diffraction pattern. Base on the TEM inspection, the relationship between the Z-H parameter and subgrain size was found based on the experiment data. The dependence of flow stress on temperature and strain rate could be formulated well by a hyperbolic-sinusoidal relationship using the Zener-Hollomon parameter.

  • Ni-based heat resisting alloys are commonly used for high temperature applications such as in aircraft engines and gas turbines. In this work, the machinability of Nimonic 263 alloy is investigated with respect to optimum tool type and cutting conditions for both continuous and discontinuous machining as well as weld region. Among the five types of tools tested, K25 tool experienced the least of damage in machining the weld region. Furthermore, despite their superior high temperature hardness, Si-Al-O-N and CBN tools peformed poorly in machining Nimonic 263.

Study of Al-Alloy Foam Compressive Behavior Based on Instrumented Sharp Indentation Technology

  • The stress-strain relation of aluminum (Al) alloy foam cell wall was evaluated by the instrumented sharp indentation method. The indentation in a few micron ranges was performed on the cell wall of Al-alloy foam having a composition or Al-3wt.%Si-2wt.%Cu-2wt.%Mg as well as its precursor (material prior to foaming). To extract the stress-stram relation in terms of yield stress ${\sigma}_y$, strain hardening exponent n and elastic modulus E, the closed-form dimensionless relationships between load-indentation depth curve and elasto-plastic property were used. The tensile properties of precursor material of Al-alloy foam were also measured independently by uni-axial tensile test. In order to verify the validity of the extracted stress-strain relation, it was compared with the results of tensile test and finite element (FE) analysis. A modified cubic-spherical lattice model was proposed to analyze the compressive behavior of the Al-alloy foam. The material parameters extracted by the instrumented nanoindentation method allowed the model to predict the compressive behavior of the Al-alloy foam accurately.
