Weld formation mechanism during friction stir spot welding of 6061 Al

  • Friction stir spot welding (FSSW), developed based on principle of friction stir welding, has been paid attention as a new solid-state spot welding process. Since FSSW can produce high-quality weld in Al alloys more easily than resistance spot welding, this process has been already used for construction of Al components in the automotive industries. Despite the large industrial interests in FSSW, fundamental knowledge on welding phenomena of this process has not been fully understood. In this study, FSSW phenomena, such as the consolidation mechanism, the microstructural evolution and the material flow, were examined in Al alloy 6061. This study clarified that the elliptical zone found in the vicinity of the pin hole on the cross section was characterized by the initially lapped surface of two sheets. Moreover, the following material flow was proposed; capture of the upper material with the threads on the pin surface, spiral flow along the tool rotation, and then release at the tip of the pin.

Improvement of Cutting Performance of DLC Coated WC against Al Alloy (DLC박막을 코팅한 초경공구의 Al합금에 대한 절삭성능 향상)

  • Diamond-like-carbon (DLC) coatings could be good candidates as solid lubricants for cutting tools in dry machining of aluminum alloy. In this work, DLC thin films were produced as a friction reduction coating for WC-Co insert tip using the plasma immersion ion beam deposition (PIIED) technique. DLC coatings were also coated on $Al_2O_3$ specimens and high temperature wear tested up to $400^{\circ}C$ in dry air to observe the survivability of the DLC coating in simulated severe cutting conditions using a pin-on-disc tribotester with Hertzian contact stress of 1.3GPa. It showed reduced friction coefficients of minimum 0.02 up to $400^{\circ}C$. And cutting performance of DLC coated WC-Co insert tips to Al 6061 alloy were conducted in a high speed machining center. The main problems of built-up edge formation in aluminum machining are drastically reduced with improved surface roughness. The improvements were mainly related to the low friction coefficient of DLC to Al alloy and the anti-adhesion of Al alloy to WE due to the inertness of DLC.

Mechanical Characteristic Evaluation by Spin Tool of Different Pin Shapes in Friction Stir Welding Al6061-T6 (Al6061-T6의 마찰교반용접 시 회전 Tool Pin 형상에 따른 기계적 특성 평가)

  • In this study, an age-hardened 6061-T6 alloy sheet was used, which is commonly utilized for auto parts. The junction strength characteristics in relation to the stirring speed and welding speed were studied in accordance with the friction stir welding rotation of the tool pin. Micro hardness measurements of A type and B type pins, for a welding speed of 400 mm/min and a tool rotational speed 3000 rpm, were obtained as Hv104 and Hv111, respectively. For a welding speed of 200 mm/min and a tool rotational speed of 2000 rpm, we obtained Hv48 and Hv50 for A and B type pins, respectively. Microstructure observation showed that the stirring portion was fine and uniform, which occurred because of its plastic deformation. In the thermomechanically affected zone, partial recrystallization was present because of the plastic deformation. The crystal grains in the heat affected zone were coarsened due to the heat generated by friction stir welding.

Electrochemical Characteristics with Cavitation Amplitude Under Cavitation Erosion of 6061-T6 in Seawater (Al 6061-T6 합금의 해수 내 캐비테이션 진폭에 따른 캐비테이션-침식 조건하에서 전기화학적 특성)

  • Generally, Al alloys of 5000 and 6000 series show excellent weldability, workability, and specific strength, and are widely used in ship building. A combined experiment via cavitation erosion and corrosion damage involving 6061-T6 Al alloy was performed using potentiodynamic polarization under cavitation erosion (hybrid experiments) with amplitude (cavitation strength). The corrosion current density was approximately 52-fold higher at 30 μm than under static conditions, suggesting that the amplitude greatly affected the damage. The degree of damage increased with increasing cavitation amplitude. After the hybrid experiment, the corrosion rate was compared according to the weight loss and damage depth, and the relationship between the two values was expressed as alpha value. The alpha (α) values at amplitudes of 5 μm, 10 μm and 30 μm were 5.11, 12.81 and 8.74, respectively, suggesting that the α value at 10 μm was greater than at 5 μm, and indicating local corrosion damage. However, the α value at 30 μm was smaller than that of 10 μm, which is attributed to higher damage via uniform corrosion than damage induced by local corrosion.

  • Al alloys have been used widely for commercial and military ships in most ocean countries since mid-1950s, and the value as light metal with high mechanical strength has been proven. As the safety and fuel efficiency of Al ships have improved, she can carry more freight, sail faster and travel longer distances. Furthermore, in the shipbuilding industry, Al alloys are applied as structural materials for ships to various areas including the deck of luxurious cruises, battleships and leisure ships. In addition, Al alloys are being spotlighted as environmental-friendly material as they can be recycled even after end of lifespan. However, Al alloys for ships must be carefully selected after considering corrosion resistance, endurance, strength, and weldability in sea water environment. Al alloys to satisfy these conditions are used widely include 5000 series Al-Mg alloy and 6000 series Al-Mg-Si alloy. Thus, this study selected and evaluated the cavitation characteristics of the 5000 series Al alloys that are used in hulls that directly contact seawater and the 6000 Al alloys that are used in the upper structures of ships. Results of cavitation test with time, weightloss and cavitation rate of 5456-H116 showed the smallest damage among 5052-O, 5456-H116 and 6061-T6.

Evaluation of Thermal Conductivity for Screen-Printed AlN Layer on Al Substrate in Thickness Direction (알루미늄 기판에 스크린 인쇄한 AlN 후막의 두께 방향으로 열전도도 평가)

  • A study on thermal properties for a single-layer metal and two-layer composites was investigated for the heat-sink application. For the single-layer metal, an aluminum alloy (Al6061) was selected. A screen printed aluminum nitride (AlN) layer on the Al6061 substrate was chosen for the two-layer composites. The thermal conductivity of the sample was determined from the thermal diffusivity measured by the light flash analysis (LFA), specific heat and density. Measured thermal property values were compared to calculated values using the data from the references. The thermal conductivity of composites with screen printed AlN layer on the Al6061 substrate decreased linearly with increasing the thickness of AlN layer. Measured values of the thermal conductivity for composites with $53{\mu}m$ and $163{\mu}m$ thick AlN layers were $114.1W/m{\cdot}K$ and $72.3W/m{\cdot}K$, respectively. In particular, the thermal conductivity of the screen-printed AlN layer was demonstrated by appling the rule of mixture in view point of thermal resistivity. Measured values of the thermal conductivity for AlN layers with the thickness of $53{\mu}m$ and $163{\mu}m$ showed $9.35W/m{\cdot}K$ and $12.40W/m{\cdot}K$, respectively.

A Study on the Thermal Behavior of Friction Stir Welding in hi 6061 Alloys (Al 6061합금의 마찰교반접합시 접합부의 열거동에 관한 연구)

  • In the various industry such as shipbuilding and automobile, etc., Al-alloys are used to reduce weight and improve economical efficiency, and they are mainly utilized in the process of Friction Stir Welding (FSW). A number of studies have been carried out on the metallurgical characteristics of friction stir welding In Al-alloys. However, research on the thermal behavior of FSW by using numerical analysis is not sufficient in the domestic and abroad. In this paper, therefore, numerical simulation was used to find out thermal behaviour of FSW by finite element method. We considered heat source that occurred by friction between tool shoulder including pin and base metal. To confirm the result of simulation, macrostructure is examined and compared after welding. The result of numerical simulation shows that Al-alloy is welded under a melting point of Al around pin by FSW.

Microstructure and Mechanical Properties of AA6061/AA5052/AA1050 Alloy Fabricated by Cold Roll-Bonding and Subsequently Annealed

  • Changes in the microstructure and mechanical properties of as-roll-bonded AA6061/AA5052/AA1050 three-layered sheet with increasing annealing temperature were investigated in detail. The commercial AA6061, AA5052 and AA1050 sheets with 2 mm thickness were roll-bonded by multi-pass rolling at ambient temperature. The roll-bonded Al sheets were then annealed for 1 h at various temperatures from 200 to 400 ℃. The specimens annealed up to 250 ℃ showed a typical deformation structure where the grains are elongated in the rolling direction in all regions. However, after annealing at 300 ℃, while AA6061 and AA1050 regions still retained the deformation structure, but AA5052 region changed into complete recrystallization. For all the annealed materials, the fraction of high angle grain boundaries was lower than that of low angle grain boundaries. In addition, while the rolling texture of the {110}<112> and {123}<634> components strongly developed in the AA6061 and AA1050 regions, in the AA5052 region the recrystallization texture of the {100}<001> component developed. After annealing at 350 ℃ the recrystallization texture developed in all regions. The as-rolled material exhibited a relatively high tensile strength of 282 MPa and elongation of 18 %. However, the tensile strength decreased and the elongation increased gradually with the increase in annealing temperature. The changes in mechanical properties with increasing annealing temperature were compared with those of other three-layered Al sheets fabricated in previous studies.

Characteristics of the Hard-Overlayers by WC-12%Co Powder Addition in MIG Welding of Al Alloy (Al 합금의 MIG 용접에서 WC-12%Co 분말에 첨가에 의한 경화육성층의 특성)

  • It was attempted to improve the wear resistance of Al alloy under the load condition by making a formation of the thick surface hardening alloy layers. The thick surface hardening alloy layers were formed on 6061 Al alloys overlayed by MIG welding process with WC-12%Co powder addition. Effects of the dispersion of WE-12%Co powders on hardness and wear characteristics of alloys were investigated. The following results were obtained. Most of WE-12%Co powders are dispersed nearly uniform as unmelted particles in the matrix alloy. A part of WC-12%Co powders are melted in the molten pool, and during solidification {TEX}$Al_{9}Co_{2}${/TEX} appeared. With increasing addition of WC-12%Co powders, the hardness and specific wear resistance of the overlay weld alloys increased and reached Hv450 at WC-12%Co powder addition rate of 54g/min. It is considered that excellent wear resistance of the overlayed alloys was due to dispersed WC-12%Co powders and increased 10 times at WC-12%Co powder addition rate of 54 g/min than that of the WC-free overlaying layers.

Fatigue Behavior of Cracked Al 6061-T6 Alloy Structures Repaired with Composite Patch

  • Due to the development of high-strength fibers and adhesives, it is now possible to repair cracked metallic plates by bonding reinforced patches to the plate over the crack. In this study, pre-cracked aluminum 6061-T6 alloy plates repaired with bonded carbon/epoxy composite patch are applied to investigate the effect of various patch shapes on the tensile strength and the fatigue behavior of the structure. A non-patch-boned cased and 2 type-50$\times$50, 40$\times$20 mm-composite patch-bonded cases were tested to obtain fracture loads and fatigue crack growth rate. The results showed that the patch-bonded repair improves the static strength by 17% and the fatigue life by 200% compared to non-repaired case. It means that patch-boned repair is more effective in the fatigue life. It was also revealed that the patching method along crack growth direction is more efficient in cost and weight reduction. By observing the fractography, patch-bonded repair specimens demonstrated zigzag fracture patterns compared with the non-patched specimens, which shows a typical ductile fracture.
