The preparation of Al-Si alloy welding rod by the horizontal continuous casting process with the heating mold (가열주형 수평식연속주조법에 의한 Al-Si 합금 용접봉 제조)

  • The horizontal continuous casting process with the heating mold was adopted for fabricating defect-free 4043 Al alloy rods of 3.2m dia. with mirror surfaces. These rods were drawn into 2.4mm dia. rods for GTAW welding. The GTAW welding tests were carried out by use of these welding rods with 6061 Al alloy as a base metal. After welding, the X-ray tests, tensile strength tests, bending tests, and microstructural analysis of welded zone and HAZ were carried out. The results represented that the welding rods with good surfaces and welding properties could be made by the horizontal continuous casting, and followed by the drawing process.

Properties and Casting Characteristics of Al-Zn-Fe-Si Alloys (Al-Zn-Fe-Si 합금의 물성 및 주조특성)

  • Although aluminum-silicon based commercial casting alloys have been used in applications that demand high electrical or thermal conductivity, new aluminum casting alloys that possess higher conductivities are currently required for advanced applications. Therefore, there is much research into the development of new high conductivity aluminum casting alloys that contain lower amounts of or no silicon. In this research, the properties and casting characteristics of Al-Zn-Fe-Si alloys with various Fe and Si contents were investigated. Two types of AlFeSi phases were formed depending on the Fe and Si contents. As the silicon content increased, the tensile strength of the Al-Zn-Fe-Si alloy increased slightly, while the electrical conductivity decreased slightly. It was also observed that both the fluidity and hot cracking susceptibility of the investigated alloys were closely related to the formation of the AlFeSi phases.

  • Hypereutectic Al-Si alloys have been regarded attractive for automotive and aerospace application, due to high specific strength, good wear resistance, high thermal stability, low thermal expansion coefficient and good creep resistance. Spray casting of hypereutectic Al-Si alloy has been reported to provide distinct advantages over ingot metallurgy (IM) or rapid solidification/powder metallurgy (RS/PM) process in terms of microstructure refinement. In this study, hypereutectic Al-25Si-2.0Cu-1.0Mg alloy was prepared by OSPREY spray casting process. The change of strain rate sensitivity and Creep transition were analyzed by using the load relaxation test and constant creep test. High temperature deformation behavior of the hypereutectic Al-Si alloy has been investigated by applying the internal variable theory proposed by Chang et al. Especially, the creep resistance of spray casted hypereutectic Al-Si alloy can be enhanced considerably by the accumulation of prestrain.

  • The effects of Zn amounts on the castability and tensile properties of Al-Zn-Mg-Cu alloys were investigated for development of high strength die casting aluminium alloys. Al-Zn-Mg-Cu alloys with 3.5% Zn showed high cast cracking tendency and poor mold filling behaviour. Al-Zn-Mg-Cu alloys with 5wt% Zn and 7wt% Zn had the tensile strengths of 300~400MPa and the elongations of 2~18%. The effect of Zn on the tensile strength of Al-Zn-Mg-Cu alloys was insignificant, but Al-Zn-Mg-Cu alloy with high Zn amount had lower elongation.

The Effect of Casting Conditions on the Fluidity during Lost Foam Casting of Al Alloy (알루미늄 합금의 소실모형주조 시 유동도에 미치는 주조 조건의 영향)

  • The effects of casting condition and hot melt glue during Lost Foam Casting were investigated on the fluidity of Al alloy melt. The fluidity increased linearly with increasing pouring temperature in thick castings but non-linearly in thin casting due to the difference in main heat flow direction. The metal flow velocity was in range of $0.5{\sim}2.7$ cm/s in no evacuation condition and the minimum value of it was measured after the melt flow through the hot melt barrier. The mold evacuation improved the metal flow velocity by around $0.5{\sim}1$ cm/s. And the reaction zone layer thickness was about 1 cm in no-evacuation conditions but about 0.6 cm in mold evacuation condition of 710 torr due to the easier removal of pyrolsis product of EPS. And hot melt barrier thickness of 0.6 mm increased the reaction zone layer thickness up to about 2.5 cm. The fluidity decreased remarkably with an enlarged thickness of hot melt due to a lot of pyrolysis products.

Effect of Alloying Element Addition on the Microstructure and Wear Properties of Die-casting ADC12 Alloy (ADC12 다이캐스팅 합금의 미세조직 및 기계적 특성에 미치는 개량 원소 첨가의 영향)

  • In this study, various alloying elements (Cr, Sr, Ca, Cd) were added to improve the mechanical properties of ADC12 fabricated by a die casting process. The effect of alloying elements on the microstructure and mechanical properties were investigated. The phase analysis results of the modified ADC12 alloy with conventional ADC12 alloy, showed the similar characteristics of Al matrix, Si phase, $CuAl_2$ phase and the Fe intermetallic phase. As a result of the microstructure observation, the secondary dendrite arm spacing (SDAS) was shown to have decreased after the addition of the alloying elements. The eutectic Si phase, which existed as flake form in the conventional ADC12 alloy, was modified finely as a fiber form in the modified ADC12 alloy. It was observed that the $CuAl_2$ phase as the strengthening phase was relatively finely distributed in the modified ADC12 alloy. The Fe intermetallic appeared as a Chinese script shaped $Al_6$ (Mn,Fe) which is detrimental to mechanical properties in conventional ADC12 alloy. On the other hand, in the modified ADC12 alloy, polyhedral ${\alpha}-Al_{15}Si_2$ $(Fe,Mn,Cr)_3$ was observed. The tensile properties were improved in the modified ADC12 alloy. The yield strength and tensile strength increased by 12.4% and 10.0%, respectively, in the modified ADC12 alloy, and the elongation was also seen to have been increased. As a result of the pin on disk wear test, the wear resistance properties were also improved by up to about 7% in the modified ADC12 alloy. It is noted that the wear deformation microstructures were also observed, and it was found that the fine eutectic Si and strengthening phases greatly improved abrasion resistance.

  • Influences of aluminum carbide ($Al_4C_3$) addition on microstructure and damping capacity of Mg-3%Al casting alloy have been investigated based on experimental results of optical micrography, scanning electron microscopy with energy-dispersive spectrometry analysis and damping capacity measurement at RT. The addition of $Al_4C_3$ particles results in an efficient grain refinement. The damping capacity shows an increasing tendency with an increase in $Al_4C_3$ content. The damping value associated with $Al_4C_3$ particles is linearly dependent on the volume fraction of $Al_4C_3$ particles to the 2/3 power, $f_{2/3}$, which corresponds to the total surface area of the particles.

  • The effect of partial squeeze on the quality of casting products in the vacuum die casting was investigated to make defect free casting products with excellent mechanical properties. The partial squeeze and vacuum die casting process was industrially implemented in making reaction shaft support which was made of a hypereutectic Al-15%Si alloy. To combine squeezing and vacuum effects, the plunger injection system was designed and attached on the chill vent type vacuum machinery system. The combination of vacuum effect before injection and partial squeezing effect after injection resulted in defect free die casting products. The uniform distribution of fine eutectic and proeutectic Si obtained from trial process also provided excellent mechanical properties.

Effect of Sludge Formation on the Thickness of Die Soldering Reaction Layer in Al-9Si-0.3Mg Casting Alloy (Al-9Si-0.3Mg 주조용 합금에서 Sludge 형성이 금형소착 반응층 두께에 미치는 영향)

  • Effect of reaction time and sludge formation on the thickness of die soldering reaction layer has been studied in Al-9Si-0.3Mg casting alloy. Ternary ${\alpha}_{bcc}-Al_8Fe_2Si$ and ${\alpha}_{hcp}-Al_8Fe_2Si$ intermetallic compounds formed at the interface of SKD61 tool steel by interaction diffusion of Al, Fe and Si atoms after 0.5hr and 6hr immersion time, respectively. Binary ${\eta}-Fe_2Al_5$ additionally formed at the interface of SKD61 tool steel after 10hr immersion time. Thickness of soldering reaction layer in die surface increased as immersion time increased from 0.5hr to 24hr. Sludge formation was ascertained in the samples which were immersed in the melts more than 10hr. Reaction of die soldering after sludge formation was more accelerated than that of before sludge formation due to a decrease in Fe content, followed by higher diffusion rate of Al in the melt by sludge formation.

Modeling of Microstructural Evolution in Squeeze Casting of an Al-4.5wt%Cu Alloy (용탕단조시 Al-4.5%Cu합금의 조직예측)

  • A stochastic model, based on the coupling of the finite volume(FV) method for macroscopic heat flow calculation and a two-dimensional cellular automaton(CA) model for treating microstructural evolution was applied-for the prediction of microstructural evolution in squeeze casting. The interfacial heat transfer coefficient at the casting/die interface was evaluated as a function of time using an inverse problem method in order to provide a quantitative simulation of solidification sequences under high pressure. The effects of casting process variables on the formation of solidification grain structures and on the columnar to equiaxed transition of an Al-4.5wt%Cu alloy in squeeze casting were investigated. The calculated solidification grain structures were in good agreement with those obtained experimentally.
