점진판재성형을 이용한 다이레스 CNC 포밍가공

  • 다품종 소량생산, 단납기로 대표되는 제품 개발 환경에서 금형비와 공정을 단축하는 것은 매우 중요하다. 전통적인 프레스 제품의 개발시 금형(Die)을 제작하지 않고 Forming 제품을 직접 생산하는 방법을 점진판재성형공법(incremental sheet metal forming)이라 한다. 점진판재성형 공법은 금형을 사용하지 않고도 3차원 형상의 성형이 가능하므로 다품종 소량 생산시 금형 제작비용 및 시간을 획기적으로 단축할 수 있어 자동차, 항공, 가전 산업 등 그 파급효과가 매우 크다고 할 수 있다.(중략)

  • 기존의 장신구 은제품은 무르고 주조공정 특유의 미세한 표면결함을 가져서 착웅 중 쉽게 변색되는 문제가 있었다. 본 연구에서는 내식성을 향상시키기 위해 $92.5\%Ag-6.5\%Cu-1\%Zn$의 삼원계 은합금을 기초 소재로 해서 반지장신구를 상정하여 기존의 주조공정으로 대략의 형태를 만들고 금형과 유압프레스로 성형 가압시켜서 적극적으로 주조 시에 발생한 미세기공을 제거하고 결정립을 미세화하여 표면경도와 밀도를 향상시켰다. 선반가공과 미세연마를 실시하여 내식성이 향상된 표면과 기존 주조공정에 비해 3배 이상 향상된 경도를 가져서 스프링백 효과에 의해 귀보석을 세팅할 수 있는 개선된 텐션형 은장신구 공정을 개발하였고 이때의 최적 성형 정도를 확인하였다.

Issues on the Machining of 3D-Profile for Automotive Press Dies (자동차 프레스 금형을 위한 3차원 윤곽가공의 문제점)

  • Profile machining using cutter diameter compensation is widely used in die and mould manufacturing. Especially automotive die makers try to use 3D-profile machining for trimming or flange dies. But the technological requirements and implementation issues haven't been defined. In this paper we summarized the requirements and issues of 3D-profile machining. Approximation of input profiles into sequences of line and helical arc is the first major issue. The second major issue is removing cutter inter- ference from the approximated curves holding z-values when the maximum cutter diameter is given. Keeping constant machining width, local machining, path linking problems and several detail technological requirements are also discussed.

  • This paper presents an automatic conversion of machining data from the orthographic views of press mold by feature recognition rule. The system includes following 6 modules : separation of views, function support, dimension text check and feature processing modules. The characteristic of this system is that with minimum user intervention, it recognizes basic features such as holes, slots, pockets and clamping parts and thus automatically converts CAD drawing details of press mold into machining data using 2D CAD system instead of using an expensive 3D Modeler. The system is developed by using IBM-PC in the environment of AutoCAD R12, AutoLISP and MetaWare High C. Performance of the system is verified as a good interfacing of CAD and CAM when applied to a lot of sample drawing.

Study on Ultra-precision Grinding of EL-Max Material for Hot Press Molding (핫 프레스 성형용 EL-Max 소재 초정밀 연삭 가공에 관한 연구)

  • Demand for optical glass device used for lighting could increase rapidly because of LED lighting market growth. The optical glass devices that have been formed by hot press molding process the desired optical performance without being subjected to mechanical processing such as curve generation or grinding. EL-Max material has been used for many engineering applications because of their high wear resistance, high compressive strength, corrosion resistant and very good dimensional stability. EL-Max is very useful for a glass lens mold especially at high temperature and pressure. The performance and reliability of optical components are strongly influenced by the surface damage of EL-Max during grinding process. Therefore, the severe process condition optimization shall be necessary for the highly qualified EL-Max glass lens mold. To get the required qualified surface of EL-Max, the selection of type of the diamond wheel is also important. In this paper, we report best grinding conditions of ultra-precision grinding machining. The grinding machining results of the form accuracy and surface roughness have been analyzed by using Form Talysurf and NanoScan.

Application of IDA Method for Hull Plate Forming by Multi-Point Press Forming (다점 프레스를 이용한 곡면 성형의 가공 정보 산출을 위한 IDA방법)

  • Flame bending has been extensively used in the shipbuilding industry for hull plate forming In flame bending it is difficult to obtain the desired shape because the residual deformation dependson the complex temperature distribution and the thermal plastic strain. Mechanical bending such as reconfigurable press forming multi-point press forming or die-less forming has been found to improve the automation of hull plateforming because it can more accurately control the desired shape than line heating. Multi-point forming is a process in which external forces are used to form metal work-pieces. Therefore it can be a flexible and efficient forming technique. This paper presents an optimal approach to determining the press-stroke for multi-point press forming of curved shapes. An integrated configuration of Finite element analysis (FEA) and spring-back compensation algorithm is developed to calculate the strokes of the multi-point press. Not only spring-back is modeled by elastic plastic shell elements but also an iterative algorithm to compensate the spring-back is applied to adjust the amount of pressing stroke. An iterative displacement adjustment (IDA) method is applied by integration of the FEA procedure and the spring-back compensation work. Shape deviation between the desired surface and deform£d plate is minimized by the IDA algorithm.

Characteristics of Heat Treatment on Different Materials during Laser Surface Hardening of Cast Iron for Die (금형재료용 주철의 레이저 표면경화처리시 재료에 따른 열처리 특성)

  • Surface hardening treatment is required to improve the wear-resistance of press die because severe abrasion of die occurs during the drawing process in which the forming of the automotive body is completed and during the trimming process in which the unnecessary parts are cut. In this study, experiments on the laser surface treatment of press die are performed. Specimens are heat-treated separately at certain plate and edge position by using a diode laser to carry out suitable surface hardening treatment to reduce the wear during the drawing and the trimming processes, and the proper conditions for heat treatment are found. Spheroidal and flake graphite cast iron specimens are used, and the heat treatment characteristics of the two materials are compared. From the results of the study, it is confirmed that the heat treatment characteristics differed depending on the materials.

ASA 유화용 양성전분의 소수화 및 산 처리에 의한 사이징 효과의 개선

  • 최근 들어 초지기의 고속화, 원료의 저급화, 가공작업의 온라인화에 따라 초지기 상에서 안 정된 조업성이 더욱 중요하게 부각되고 있다. 이러한 초지 시스랩의 변화에 따라 사이징 효과의 발현 속도에 대한 관심이 고조되고 있다. 중성 사이징 시스템으로 ASA를 적용할 경우에는 초지기상에서 사이즈도의 대부분이 발현되기 때문에 온라인 후가공 작업의 안정성이 향상되며 사이즈프레스에서 조업성 역시 개선될 수 있을 것으로 기대된다. 본 연구에서는 가격이 저렴하고 국내 수급이 용이한 옥수수 양성전분을 ASA 유화안정제로 이용하기 위해서 OSA (Octenyl Succinic Anhydride)를 이용한 에스테르화 및 산가수분해를 통하 여 ASA 에멀션의 안정성 및 사이징 효과를 개선시킨 전분을 개발하고 그 효과를 규명하고자 하였 다. 이를 위해 전분을 FT-IR을 이용하여 분석하고 호액의 pH, 전기전도도, 전하밀도, 점도 변화 등 을 측정하였을 뿐 아니라 ASA 유화액의 pH, 전기전도도, 시간에 따른 가수분해 안정성 등을 평가 하였다. 또한 ASA 에멀션의 입도 변화 섬유에 대한 흡착특성과 수초지의 사이즈도를 평가하였다. 그 결과는 다음과 같았다. 첫째,OSA 전분의 사용에 따라 전분 호화액의 pH와 전기전도도의 변화는 나타나지 않았 다. 전하밀도는 첨가량이 증가할수록 감소하였으며 호화액의 점도는 상숭하였다. 또 OSA 전분의 적 용이 수초지의 사이즈도에는 영향을 주지 않았다. 그러나 OSA 전분을 사용하여 제조된 ASA 유화 액의 가수분해 안정성은 향상되었다. 이것은 콜로이드 상의 ASA 입자를 캡슐화 하는데 있어 소수성 을 띠고 있는 OSA 전분이 보다 강하고 안정하게 흡착하기 때문인 것으로 판단되었다. 둘째, 전분의 호화 시 H2S04을 사용하여 전분의 산 가수분해를 유도할 수 있었다. 이를 통 하여 전분 호화액의 pH는 낮아지고 전기전도도는 증가하였으나 전하밀도의 변화는 없었다. 또한 겔 화 온도가 낮아지고 저온에서의 점도가 상승하는 변화를 나타냈다. IN-H2S04를 2.3%까지 첨가하였 을 때 ASA 에멀션의 입도가 더욱 감소하였고 섬유에 대한 흡착량이 증가하였으며 수초지의 사이즈 도가 향상되었다. 특히 기존에 사용되어 오던 감자 양성전분에 비해 최대 90%까지 사이즈도의 향상 이 있었다.

Study on the Automatic Strip Layout Design of Shield Connector (쉴드 커넥터 스트립레이아웃 자동설계에 관한 연구)

  • A shield connector is an automotive electrical component that is used to connect electrical wiring in a vehicle. This part is made by progressive pressing using a phosphor bronze material with high electrical conductivity. The shape of the product is not complicated, but plastic forming techniques are required, such as deep drawing and bending, as well as shearing techniques such as piercing and notching. The finite element method was used to model the process. The strip layout design stage of the progressive die makes it possible to examine the thickness change, the stability of the forming process, and the spring-back. As a result of this analysis, it is possible to predict the correction values for the tendency of cracks, wrinkles, and incomplete plastic deformation, and to identify possible problems in advance. As a countermeasure against the forming error caused by the drawing process analysis, the drawing shape was modified and applied in the process design. For effective material utilization, a 3D strip layout was designed using an optimized blank shape based on nesting. The results improve the crack stability and spring-back of shield connector products produced through progressive pressing.

A Study on the Structure Analysis Optimization of Die Cam Drive Considering the Thin Plate Hardening (박판판재 경화를 고려한 다이 캠 드라이브의 구조해석 최적화에 대한연구)

  • According to the forming or bending deformation in the press die, the thin plate occurs a work-hardening, the sheet hardening and cam unit's deformation causes incomplete forming during the cam molding process by the reacting spring forces. This study treated the input parameters of the stress and strain as given properties and also used Cam forming pressure considering the sheet hardening in the forming process of the aluminum sheet. The Hyperstudy are operated be linked with the Abaqus of the finite element analysis tool and the shape of Cam were carried out with non-linear shape optimization analysis. As a result removing the deformation of plate, the cam shape were optimized under conditions reduced deformation, having a minimum stress range and the minimum deformation. Therefore, a stress-strain curve and a normal distribution of stress-thickness can be obtained and optimization could be obtained for the shape of the stress and strain on the die plate hardened cam considering the thickness and reaction force of gas spring as iteration process.
