Analytical and Experimental Study on the Quality Stability of Multi Roll Forming Process (멀티 롤 포밍 공정의 품질 안정성에 대한 해석 및 실험적 연구)

  • It is faced with the necessity of multi roll forming process of the ball slide rail which is made by adding the separate manufacturing processes, piercing, bending, trimming, to the roll forming process of a continuous plastic deformation, to improve the quality. However, the vibration and noise of the press machine in this process leads to the quality degradation of slide rail manufactured in this process. In this study, the roll was designed considering the optimal strain rates by the roll forming program with finite element method. And to estimate the static stability of the multi process the Von-Mises stress and deformation on the press was calculated with a structural analysis program. Also, to avoid driving systems in the resonance region their natural frequencies in the 1st and 2nd mode were calculated through the modal analysis. To verify its dynamic stability improvement the magnitudes of noise and vibration in the existing and studied system were compared using a microphone and accelerometers. And the widths and surface roughnesses of the rails which had been produced in the existing and studied process were measured. Therefore, it is known that multi roll forming process is stable in the analytical and experimental study.

  • The roll forming process is often used to manufacture long, thin-walled products such as a pipe. The final cross-section is a comparatively simple open-channel, a closed tube section or a complex profile with several bends. In recent years, that process is often applied to the bumper beam in the automotive industries. In this study, a optimal Center Floor Cross Member manufacturing technology, model deign and proper roll-pass sequences can be suggested by forming number of roll-pass and bending angle, and also effects of the process parameters on the final shape formed by roll forming defects were evaluated.

  • Among various methods to manufacture the PDP barrier ribs, the pressing and the roll forming methods are simple and economical because they form the ribs by utilizing the plastic flow of the green tape in a relatively short time without generating air-polluting dusts. In the present study, the roll forming method was investigated by experiments as well as numerical analyses and in result the groove roll and the preform were designed. The effect of draft angle, comer radius, and initial thickness of the green tape on the plastic flow was examined by a series of parametric studies. The preform was recommended to ease the plastic flow into the grooves and to avoid the occurrence of crack during rolling and sintering processes.

  • This study show a numerical method to predict roll wear in the roll forming process. Archard's wear model was reformulated in an elemental form to predict volume of roll wear and then wear depth on the roll was calculated using the results of finite element analysis. Abrasive wear occurs at contact area in the roll forming process and the results of simulation are compared with experimental data in production line. The wear simulation approach with 3-D FEM program for roll forming process, SHAPE-RF is in good agreement with it in tendency.

  • In roll forming process, a sheet metal is continuously progressively formed into a product with required cross-section and longitudinal shape, such as a circular tube with required diameter, wall-thickness and straightness, by passing through a series of forming rolls in arranged in tandem. In this process, each pair of forming rolls installed in a forming machine play a particular role in making up the required cross-section and longitudinal shape of the product. In recent years, that process is often applied to the bumper rail in the automotive industries. In this study, a optimal SILL SIDE manufacturing technology, model deign and proper roll-pass sequences can be suggested by forming number of roll-pass and bending angle. And also effects of the process parameters on the final shape formed by roll forming defects were evaluated.

  • The spring-back and bow phenomenon in the roll forming process are important factors regarding the accuracy of evaluation of production goods. The purpose of this study was to determine the influence of spring-back and bow phenomenon according to the main variables (forming velocity and roll gap). The material of the forming sheet was high tension steel (SPFH 590), which has been used commonly in recent years. In order to accurately measure the spring-back and bow phenomenon, the forming sheet was formed into a V-shape. The study was applied to OFAT (One Factor at a Time) experimentation, with respect to the experimental variables (the forming speed and the roll gap). In the experimental results, the forming speed had a small influence on the spring-back and bow phenomenon. However, the roll gap had a greater influence on the springback and the bow phenomenon, as opposed to the forming speed.

  • Roll forming process is a sheet metal forming process where the forming occurs with rolls in several steps, often from an undeformed sheet to a product ready to use. And each pair of forming rolls installed in a forming machine operates a particular role in making up the required final cross-section. This process used to many industry manufactures and recently apply to automotive industry. This study, FEM simulation applied bumper reinforcement using SHAPE-RF software and analyzed about total effective strain, longitudinal strain, thickness according to the roll-pass.

  • 국제표준규격(ISO 12215-5) 및 국내 플레저보트 검사지침의 개정에 따라 길이 6미터 미만의 플레저보트의 낙하시험에 의한 강도시험기준을 적용 가능하게 되었다. 하지만 현재 낙하시험은 자유낙하 시 내력 및 외력에 의한 선체 내부의 찌그러짐, 크랙, 박리, 파손 등을 육안으로 검사하는 방법으로 시험결과의 정량적인 판단이 이루어지지 않고 있다. 따라서 본 연구에서는 레저선박의 낙하시험을 위한 시스템 및 운용프로그램을 개발하여 플레저보트의 구조안전성의 정량적 평가가 가능한 시스템을 개발하고 다단 롤포밍 기법을 적용한 5m급 알루미늄레저보트에 적용하여 시스템의 성능을 검증하였다.
