Three-Dimensional Rigid-Plastic Finite Element Analysis of Nonsteady State Shaped Drawing Process (비정상상태 이형재 인발공정의 3차원 강소성 유한요소해석)

  • In this paper, nonsteady state shaped drawing process has been investigated using the three-dimensional rigid-plastic finite element method. In order to analyze the shaped drawing process, a method to define straight converging die considering straight die part, die radius part and bearing part has been proposed. In addition, the modeling of initial billet and the generation procedure of mesh system have been suggested. The three-dimensional rigid-plastic finite element simulation has been performed for a square sectional drawing process and its result has been confirmed in comparison with the existing experimental one. Also, for the same process conditions, the effect of perimeter ratio in the shaped drawing process has been investigated.

  • The cross section shape of intermediate die is one of important parameters to obtain dimensional accuracy of final product in shaped drawing process. Until now it has been designed by the experience or trial and error of the expert. In this study, the cross section shape of intermediate die fur spline shape is determined by the electronic field analysis, shape factor method. The result of the electronic field analysis, shape factor method has been compared with that of the present method. The effects of cross section shape on the dimensional accuracy were investigated by using FE analysis. And then the multi-stage shaped drawing experiments were performed to verify the results of FE analysis. As a result, the cross section shape from the electronic field analysis had the good dimensional accuracy. The electronic field analysis can be used for the method to obtain the cross section shape of intermediate die in shaped drawing process.

Prediction of Drawing Load in the Shape Drawing Process (이형인발공정 하중예측에 관한 연구)

  • The prediction of drawing load is very important in the drawing process. However, it is not easy to calculate the drawing load for the shape drawing process through a theoretical model because of a complex arbitrary final cross section shape. The purpose of this study is to predict drawing load in shape drawing process. The cross section of product is divided with small angle as much as similar with fan-shape. The drawing load of each section was calculated by theoretical model of round to round drawing process. And the shape drawing load was determined by summation of drawing load of each section. The effectiveness of the proposed method was verified through the FE analysis and shape drawing experiment. It had a good agreement between proposed method, FE analysis and experiment within about 3% errors.

  • The multi-stage shape drawing is used to obtain long shaped products with high levels of dimensional accuracy and quality. It is important to design the cross sectional shapes of the intermediate passes to meet the required dimensional accuracy of the final product in the multi-stage shape drawing. Until now, the cross sectional shapes of the intermediate passes have been designed by the experiences. It is still remained unsolved problem to design the cross sectional shapes of intermediate pass drawing dies in the multi-pass shape drawing. In this study, a new technique is proposed to design the cross sectional shapes of intermediate passes. The proposed method is applied to a multi-stage shape drawing for a LM-guide which is one of the representative shape drawing products. In order to verify the effectiveness of the proposed method, FE-simulation and experiments have been carried out. The dimensional accuracy of the proposed method is compared with that of the conventional shape drawing process designed by the industrial engineers.

  • In the multi-pass shape drawing process, the appropriate process design is very important to produce sound products. The reduction ratio, die angle, and the intermediate die shape are very important process variable of the multi-pass shape drawing. The aim of this study is the determination of the reduction ratio, die angle, and the intermediate die shape of the 2 pass shape drawing process for producing steering spline shaft. In this study, FE analysis, Taguchi method, and ANN(artificial neural network) were applied to determine the appropriate reduction ratio, die angle, and intermediate die shape. After the determination of the process variables, FE analysis and drawing experiment were performed to evaluate the effectiveness of the determined process variables. The dimensional accuracy of the final drawn spline shaft was evaluated by using 3D surface profiler and 3D laser digitizing system.

Design of a Stainless Steel Insert for Mechanical Joining of Long Fiber-reinforced Composite Structures (장섬유강화 복합재료 구조물의 기계적 접합을 위한 스테인레스 강 인서트 설계)

  • Long Fiber-reinforced composites have advantages of excellent production efficiency and formability of complex shapes compared to conventional continuous fiber reinforced composite materials. However, if we need to make complicated composite shapes or to assemble parts made of different materials, a variety of joining methods are needed. In general, long fiber prepreg sheet (LFPS) contains mold release agent to facilitate demolding after thermoforming. Therefore, mechanical fastening is required in addition to the adhesive bonding to get proper joining strength. In this study, we proposed a stainless steel insert for co-cure bonding which cures LFPS and bonds the stainless steel insert through thermoforming process. The wing of the insert which is spread during the thermoforming process induces adhesion and mechanical wedging effect and serves as a hook to resist the pulling force. The burn-out method was used to confirm the unfolded state of the stainless steel insert wings inserted into the composite material. The static pull-out test was performed to quantitatively evaluate the joining strength. From these experimental results, the condition which guarantees the most appropriate joining strength was derived.
