A forging die design to improve the flower shape of flange bolt (플랜지 볼트의 플라워 형상 결함 개선을 위한 단조 금형설계)

  • Flange bolt has a circular flange under the head that acts like a washer to distribute the clamping load over a large area. Flange bolt has usually been manufactured by cold forging. Flower shape defect occurs in the flange forging stage. This defect causes lack of dimensional accuracy and low quality. So it is needed to improve these forging defects. In this study, die design method for flower shape defect of flange bolt was suggested. In order to improve flower shape defect, inner diameter of the addition die in conventional forging process was modified. The forging process with applied modified die was simulated by commercial FEM code DEFORM-3D. The simulated results for modified die were confirmed by experimental trials with the same condition.

Reclamation of Waste Lubricating Oil Using Ceramic Composite Membranes (세라믹 복합막을 이용한 폐윤활유 재생)

  • 막분리에 의한 폐윤활유 재생공정을 개발하기 위한 기초 연구로써 폐윤활유 분리/재생용으로 적합한 복층(multilayer)세라믹 복합막의 제조와 합성막의 폐유 분리 효율등이 연구되었다. 결함이 없고 두께가 균일한 지르코니아 복합막 (기공크기 0.07 $\mu$m 이하)은 압출 성형법으로 제조한 튜브형 $\alpha$-알루미나 담체 (외경 7.8 mm, 두께 0.6 mm, 기공크기 0.7 $\mu$m)내부표면에 역침지 인상법(reverse dip-drawing technique)에 의하여 지르코니아 슬러리를 코팅 한 후 950$\circ$C에서 1시간 열처리하여 제조 되었다. 또한 지르코니아 복합막 위에 니타니아 졸-겔 코팅을 한 후 450$\circ$C에서 2시간 열처리하여 기공크기가 15 nm정도인 3층 복합막을 제조 하였다. SEM, Bubble Point Test, Mercury Porosimeter 그리고 분획 분자량 측정등에 의하여 복합막의 코팅층 두께, 결함유무 및 막의 기공크기등을 분석하였다.

  • 일반 항공기 및 상용 복합 구조재의 경우에는 내부에 결함이 생길 경우 유지 및 보수가 용이하나 복합재 압력 용기의 경우에는 다양한 환경 변화를 겪게 되며 또한 유지 및 보수가 힘들다는 제약 조건이 있으므로 단열재로 사용되는 인슈레이션 고무와 FRP간의 접착, 가황 고무와 미가황 고무 사이의 접착 등 여러 가지 이종 재질들 간의 접착이 매우 중요한 변수가 될 뿐만 아니라 압력 용기의 전체적인 성능에도 상당한 영향을 미치게 된다. 이러한 시스템들은 제작 조건에 따라 결함이 발생하는 빈도가 차이가 나며 특히 가혹한 환경 조건하에서도 내구성을 보여야 하므로 본 실험에서는 다양한 환경 조건, 성형 조건을 가지는 FRP/고무, 고무/고무 접착 시스템의 계면 접착력을 측정한 후 이로부터 환경 노화에 저항성이 강한 최적의 접착제 및 접착 조건 등을 확립하고자 하였다.

  • 다이캐스팅과 같이 가압 사출방식을 이용한 제품 성형 공정에서 관심의 대상이 되어왔던 연구 주제 중 하나는 어떻게 하면 금형 내에 충진되는 용탕의 유동을 층류성으로 제어할 수 있을까 하는 문제이다. 그러나 다이캐스팅 공정에서 일반적인 용탕의 사출속도로는 그 유동 특성을 제어하기가 거의 불가능하다. 이러한 사출속도의 설정 및 게이트의 형상설계를 하는데 있어서 대부분 경험적인 자료를 이용하고 있어 공정의 효율성을 극대화하고 있지 못한 실정이다. 본 연구에서는 용융 마그네슘합금이 금형내에 충진 될 때 유체의 유입속도 및 탕구형상이 유동에 미치는 영향을 전산유체역학을 이용하여 충진 및 응고해석을 하였고, 예견되는 제품의 결함 및 결함제어 가능성을 진단함으로써 개선방안을 제안하고 최종적으로 금형설계 제작에 반영하여 실제 주조된 제품을 해석결과와 비교하였다. 또한, 본 연구에서 주조된 전자기부품의 미세조직을 관찰하고, 인장강도 및 파괴 특성을 관찰 하였다. 실험결과 빠른 응고속도에 따른 조직의 미세화 효과로 항복강도, 인장강도 그리고 경도 특성이 우수하게 관찰되었다.

Study of Improvement in Fatigue Life of Fuel Injection Pipe of Common Rail System (커먼레일 시스템 연료분사관의 피로수명 개선에 관한 연구)

  • The fuel injection pipe of a common rail system used in a clean diesel vehicle plays a role in supplying fuel from a rail to the injector of each cylinder connecting the engine under a repeated internal pressure. The fuel injection pressure is increased to over 200 MPa for satisfying EU emission standards and improving fuel efficiency, and a heading process and an autofrettage process are required for preventing folding defects and improving fatigue life. In this study, the flow stress and SN data of the material of the pipe are obtained through a tensile test and a fatigue test. The heading process for checking the folding defects of pipe ends is performed by using FEA. Furthermore, the optimal design of the autofrettage process for improving fatigue life considering not only the compressive residual stresses of the inner surface but also the tensile residual stresses of the outer surfaces of the pipe under the repeated internal pressure is performed by using FEA. To verify the process design, fatigue analysis for the autofrettaged pipe is performed.

  • During the compression molding process of the continuous fiber-reinforced polymeric composites, two main problems such as fiber-matrix separation and fiber orientation are produced by the difference of flow velocity. Molded parts are lead to be nonhomogeneous and anisotropic. As the mechanical property of the products are dependent on the separation and orientation, it is important to research the fiber mat structure and molding condition. If the fiber mat structure is changed by the increment of needling, the separation decreases and after compression molding the orientation is easily aligned. As it were, the compression moldability is good. But the defects as tears, thin thickness are produced in the products. Therefore, it is important to clarify the moldability in relation to the usage of products and the expenses of produce on the actual process. Therefore we must make the measurement methods that can define the moldability of products. In this research, the effects of the fiber mat structure(NP = 0, 5, 10, 25, 50 punches/$cm^2$) and the mold geometry($r_p$ = 1, 25, 50 mm) on the moldability of products were discussed. We investigated the case of one-dimensional flow in order to obtain the degree of nonhomogeneity and the fiber orientation function. In result, we could gain the correlation coefficient of the continuous fiber-reinforced polymeric composites. Also we experimented on the cup-type compression molding which was appeared the wrinkle on the flange part by the complex stress condition in order to gain the degree of nonhomogeneity and area ratio. In result, the moldability of products was expressed as the correlation coefficient and area ratio.

A Study on Insert Injection Molding for BLDC Motor Stator (BLDC 모터 고정자의 인서트 사출 성형에 관한 연구)

  • Insert injection molding is a process in which molten plastic is injected into a mold that contains a pre-placed insert. During the injection stage, the insert can be deformed by the pressure applied by the polymer melts. The deformation of the insert changes the width of the flow path around the insert, which can cause several defects such as short shots or warpages of the parts. In order to reduce the deformation of the insert, it is important to achieve successful design of gating system, insert geometry, and molding conditions. In the present study, the insert deformations that occured during the injection molding of the BLDC motor stator were investigated by numerical analyses. The gate location and the insert shape were modified to reduce the insert deformation. Finally, the injection molding with the modified designs was carried out, and it was confirmed that the insert deformation was reduced.

  • The thixoforming process become important for forming automobile parts. But, the thixoforming process cannot still prevent to forming defects such as pores and shrinkage which reduce mechanical properties of automobile parts. Therefore, it is necessary to analyze the correlation between forming defects and mechanical properties. However, it is difficult to get data about relations between mechanical properties and forming defects in thixoformed aluminum alloy parts. In this study, three parts of aluminum thixoformed knuckle have been analyzed using tensile test and computer tomography(CT scan). Experimental results showed that the elongation properties of thixoformed aluminum parts were significantly dependent on size and number of forming defects.

  • This study aimed at identifying and optimizing the heating-condition parameters that cause surface defects during the compression molding of chalcogenide glass (GeSbSe) lenses through thermal analysis. We derived the optimal heating conditions for molding chalcogenide glass lenses through thermal analysis and analyzed the surface defects. As a result, we observed a significant reduction in surface defects, which verified the analysis process.
