Study of laser welding for differential case & ring gear (레이저 용접에 관한 디퍼렌셜 케이스와 링기어 구조에 관한 고찰)

  • 자동차는 코너 주행 시 In-corner와 Out-corner 의 바퀴 궤적이 달라지므로, 특별한 장치가 없이 좌우 구동 측의 바퀴가 같은 속도로 회전을 하게 되면 정상적인 주행이 불가능하다. 따라서 정상적인 코너 주행이 가능 하려면, 코너 안쪽 바퀴보다 바깥쪽 바퀴가 더 빨리 회전해야 하며 이러한 회전 차를 보상받지 못할 경우 바깥쪽 바퀴가 끌리는 현상이 발생하는데 이를 방지하기 위해 디퍼렌셜 기어가 필요하다. 현재 디퍼렌셜 기어는 디퍼렌셜 케이스와 링기어를 볼트로 체결하는 조립 공법을 통해 생산되고 있다. 하지만 볼트 체결 공법은 조립을 위한 볼트와 볼트 체결을 위한 플랜지와 볼팅을 위한 홀을 가공하는 공정이 필요하기 때문에 재료비 절감 및 생산 효율 향상에 매우 불리하고 볼트체결을 위한 부분 때문에 불필요한 무게가 증가하게 된다. 따라서 본 연구에서는 이러한 기계적 체결 방식을 레이저 용접 방식으로 대체하여 재료비를 절감하고 무게 저감을 통해 주행성능을 향상시키고자 하였다. 링기어의 소재는 침탄처리강(SCM420H)이며 디퍼렌셜 케이스의 소재는 주철(GCD500)을 사용하고 있다. 주철은 용접시 용접부와 열영향부에서 마르텐사이트 조직과 레데브라이트, 시멘타이트 조직이 생성되며 고탄소 모재의 탄소 확산으로 인한 부분 혼합영역에서 탄소 합금이 생성되어 균열이 발생하는 등 용접성이 매우 좋지 않은 것으로 알려져 있다. 이러한 주철의 난용접성을 해결하는 방법으로는 고탄소 모재 용접시 발생하는 탄소의 확산을 억제하거나 예열이나 후열 처리를 통한 냉각 속도의 제어하는 방법과 오스테나이트 안정화 원소를 첨가한 필러와이어를 사용하여 용접시 마르텐사이트와 시멘타이트의 성장을 방해하는 방법 등이 이용되고 있다. 본 연구에서는 예열처리나 후열처리를 통한 주철의 용접법은 대량 생산을 통한 원가절감을 노리는 자동차 업계의 특성에 비추어 볼 때 비용이나 프로세스 구성 면에서 적용하는 것이 어려울 것이라 판단하여 Ni-base filler metal을 통한 주철의 용접법을 선택하였고 그 결과 실차에 적용하기 위한 비틀림 강성 테스트나 내구 테스트는 통과하였으나 NVH 테스트 결과 볼팅 체결 방식에 비하여 소음이 커지는 문제가 발생하고 링기어의 HAZ부가 고경화 되는 문제가 발생하였다. 때문에 용입깊이를 초기 시제품인 5mm에서 4mm로 변경시켜 입열량 감소 및 용접변형을 줄여 소음 문제를 해결하고자 하였으며 링기어의 침탄층을 1mm 절삭하여 링기어 HAZ부의 고경화 문제를 해결하고자 하였다. 이러한 용접 구조 변경이 용접변형 및 강성과 피로에 미치는 영향력을 알아보고자 용접 및 열처리 상용 소프트웨어인 SYSWELD, 구조해석 상용소프트웨어인 NX_NASTRAN, 피로 해석 상용 소프트웨어인 FEMFAT을 이용하여 시뮬레이션 하였고 실제 구조 변경한 용접 시제품과 비교, 분석하였다.

Preparation and Characterization of Tungsten Carbide Using Products of Hard Metal Sludge Recycling Process (초경합금 슬러지 재활용 공정 산물을 활용한 텅스텐 탄화물 제조 및 특성 평가)

  • In this study, tungsten carbide (WC) powder was prepared using a novel recycling process for hard metal sludge that does not use ammonium paratungstate. Instead of ammonia, acid was used to remove the sodium and crystallized tungstate, resulting in the formation of tungstic acid (H2WO4). The WC powder was successfully synthesized by the carbothermal reduction of tungstic acid through H2O decomposition, reduction of WO3 to W, and formation of WC. The carbon content and holding time at the carbothermal reduction temperature were optimized to remove free carbon from the WC powder. As a result, most of the free carbon in the WC powder prepared from sludge was removed, and the content of free carbon in the synthesized WC powder was lower than that in commercial WC powder. Moreover, the crystallite size of WC prepared from H2WO4 was much smaller than that of commercial micron-sized WC powder produced from APT. The small crystallite size of WC induces grain growth during the sintering of the WC-Co composite; thus, a WC-Co composite with large WC grains was fabricated using the WC powder prepared from H2WO4. The large WC grains affected the mechanical properties of the WC-Co composite. Further, due to the large grain size, the WC-Co composite fabricated from H2WO4 exhibited a higher toughness than that of the WC-Co composite prepared from commercial WC powder.

Removal Torque and Histomorphometric Investigation of Surface Modified Commercial Implants: An Experimental Study in the Rabbit Tibia (상용화된 치과용 임플란트의 뒤틀림 제거력 및 조직학적 분석 연구: 가토 경골에서의 연구)

  • The methods of surface modification of commercial implants were various according to the manufacturer. Surface modification of implant may produce diverse physical and chemical surface characteristics resulted from the treatment method and treatment condition. As a result, the bone response might be different. Even though surface modified implants have been used clinically, most researches are focusing on the bone response of surface modified implants comparing to machined implants rather than surface modified commercial implants. This study compare and analyze bone responses of 4 surface modified commercial implants with different shapes and surfaces. Eighty surface modified commercial implants with 4 different surface characteristics were installed in the tibia of white Newzealand rabbits. Biomechanical stability tests and histomorphometric evaluation were done. The results were as follows: 1. Surface modified commercial implants showed stable osseointegration at 6 weeks after installation. 2. Histomorphometric evaluation showed that there was no significant differences in bone to implant contact among 4 different commercial titanium implants. In comparing the implants with different shape the measurement of bone growth in subcortical area would be more reliable than entire bone to implant contact length. 3. Resonance Frequency Analysis showed that there was no significant differences among 4 types of implants, even though they were significantly different in installation. 4. There was significant differences in interfacial shear strength among 4 type of implants. 5. It is difficult to observe accurate bone to implant interface using Micro-CT. However, it is possible to measure the entire contact length of the implant to the bone.

Mechanical Properties and Sound Absorption Capability of Shipbuilding Plywood Waste (조선산업 폐합판의 강도적 성질과 흡음성능)

  • Sound absorption capability and bending strength of laminated ship-building plywood waste of maple and melanti wood were estimated. Sound absorption coefficients of wood had been measured by the two microphone transfer function method and bending strength examined by three point loading. The maximum strength in bending of laminated ship-building plywood waste of maple and melanti wood were 534 and 414 kgf/$cm^2$, respectively. The sound absorption coefficients of laminated ship-building plywood waste were higher than mongolian oak and fiber board, well used construction material. Especially, in the case of laminated ship-building plywood waste of melanti wood, average sound absorption coefficient was about 0.25. It was surmised that the laminated ship-building plywood waste can be used as interior materials because of its good mechanical and sound absorption properties.

  • The Discrete Element Method (DEM) has been widely used in civil engineering as well as various industrial fields to simulate granular materials. In this study, DEM was adopted to predict the performance of the face plate-type earth pressure balance (EPB) shield TBM (Tunnel Boring Machine). An analysis of the TBM excavation performance was conducted according to two pre-defined excavation conditions with the different rotation speeds per minute (RPM) of the cutterhead. The TBM model which was used in this study has a 6.64 m of diameter and six spokes. Also, 37 precutters and 98 scrapers at an each spoke were modeled with a real-scale specification. From the analysis, compressive forces at the cutterhead face, shield and cutting tools, resistant torques at the cutterhead face, muck discharge rate and accumulated muck discharge by the screw auger were measured and compared.

Ingot Casting with Ferro-Titanium Pretreatment Process using Ti Scrap (타이타늄 스크랩을 활용한 페로 -타이타늄 전처리 공정 적용 모합금 주조)

  • A type of titanium alloy, ferro-titanium, is the main material used to manufacture steel and stainless steel. Considering economic aspects, ferro-titanium ingots are intended to be manufactured using low-cost titanium scrap, and the best pretreatment process for removing impurities from recycled titanium scrap surfaces was studied here. Instead of ordinary acid or organic solvents, ecofriendly methods were researched and applied, and chip scrap materials were used. A high-quality ferro-titanium ingot was manufactured from titanium scrap after a pretreatment process was applied, and the impurities and properties were analyzed and compared with commercial material standards through a component analysis.

Osseointegration of zirconia implant in the tibia of pigs (돼지의 경골에 식립된 지르코니아 임플란트의 골유착에 관한 연구)

  • Purpose: The purposes of this study were to investigate osseointegration around zirconia implants which had machined or alumina sandblasted surface, and to compare the results with titanium implants. Materials and methods: The study was performed on the tibia of 6 pigs. Three types of implants were investigated: group T-titanium implant, group Z-machined zirconia implant, group ZS-alumina sandblasting treated zirconia implant. Zirconia implants were manufactured from yttria-stabilized tetragonal zirconia polycrystalline (Acucera Inc., Pocheon, Korea). A total of 36 implants were installed in pigs' tibias. After 1, 4 and 12 weeks of healing period, the periotest and the histomorphometric analysis were performed. The data were analyzed using one-way ANOVA and significance was assessed by the Scheffe test (${\alpha}=.05$). Results: In the measurement of surface roughness, highest Ra value was measured in group T with significant difference. No significant differences were found among groups regarding Periotest values. After 1 week, in comparison of bone to implant contact (BIC), group Z showed higher value with significant difference. In comparison of bone area (BA), group T and group Z showed higher value with significant difference than group ZS. After 4 weeks, in comparison of BIC, group T showed higher value with significant difference. Comparison of BA showed no significant difference among each implant. After 12 weeks, the highest mean BIC values were found in group T with significant difference. Group ZS showed higher BIC value with significant difference than group Z. In comparison of BA, group T and group ZS showed higher value with significant difference than group Z. Conclusion: Zirconia implant showed low levels of osseointegration in this experiment. Modification of surface structure should be taken into consideration in designing zirconia implants to improve the success rate.

A study of the tensile bond strength between Polyetherketoneketone (PEKK) and various veneered denture base resin (Polyetherketoneketone (PEKK)과 다양한 의치상용 전장 레진 간의 인장결합강도에 관한 연구)

  • Purpose. This study aimed to investigate the effect of different veneering methods on the tensile bond strength between polyetherketoneketone (PEKK) and denture base resins. Materials and methods. A total of 80 PEKK T-shaped specimens were fabricated and the primer (Visio.link) was applied after airborne-particle abrasion with 110 ㎛ alumina oxide powder. According to the veneering method, the specimens were divided into four groups (n = 20) to be veneered with the gingival colored packable photopolymerized composite resin (SR Adoro); flowable photopolymerized composite resin, (Crea.lign); heat-polymerized resin (Vertex); and self-polymerized resin (ProBase Cold). Each group was divided into two subgroups (n = 10) according to the artificial thermal aging. After the tensile bond strength measurement via universal testing machine, the fracture sections of all specimens were observed. Two-way ANOVA and Tukey's HSD post hoc test were used for the statistical analysis (α = .05). Results. The results of the two-way ANOVA showed statistically significant differences in the tensile bond strength according to the veneering method and artificial thermal aging of denture base resins (P<.001). The highest tensile bond strength showed in the packable photopolymerized resin group before and after the artificial thermal aging. The lowest tensile bond strength showed in the heat-polymerized resin group. The mixed and adhesive fracture showed in all groups. Conclusion. The veneering method and artificial thermal aging can influence in the tensile bond strength between the resin and PEKK. The artificial thermal aging can reduce the tensile bond strength.

Development of Outer Support Ring using Complex Forging Processes (복합단조 공정을 적용한 Outer Support Ring 개발)

  • In this study, the complex forging process of an outer support ring was developed and the prototype was manufactured. The current process, hot forging and MCT machining, has a disadvantage of excessive material removal rates and longer machining hours. To overcome this disadvantage, a general shape is given through hot forging and the precision is achieved through cold forging. The complex forging process was developed with the minimal machining process. Forging analysis was carried out to design a forging process using the commercial program, Deform-3D. The hot and cold forging processes were set up based on the analyzed result. The mold and prototype were manufactured. Hardness, surface roughness, internal defect, the grain low line of the prototype were evaluated. The results showed no particular problems, and there were no problems in mass production. Using complex forging, the material was reduced by approximately 27 % compared to the process using hot forging and MCT machining. In addition, the production speed was improved 2.15 fold compared to that of hot forging and MCT machining. Through this study, a cost-effective process and mold design technology were established, which is expected to have positive effects on other related automotive parts production.
