  • In this paper, a new control strategy is proposed to improve the quality of the welding products. The conventional nonlinear power control system of spot welders is linearized using nonlinear feedback linearization technique based on differential geometry theory. An evolution strategy(ES) geometry is used to find optimal gain of PI controllers. It tries to find out the optimal control parameters by imitating the natural evolution. Some Simulation and experimental results show that the proposed variable power control system using ES algorithm has better dynamic performances than the conventional one.

  • It is well known that conventional welding techniques can result in welding defects due to the large groove angle of the weld. In this context, the narrow gap welding (NGW) technique is applied in the nuclear industry because of its inherent merits such as the reduction in welding time and the shrinkage of the weld, and the small deformation of the weld resulting from the small groove angle and welding bead width. In this paper, the distribution of welding residual stress and deformation behavior of the ER308L weld due to NGW are predicted through nonlinear two-dimensional finite element analysis, in which the actual NGW process is simulated in detail. In particular, the effects of the shape of weld, i.e., the width of the weld and the shape of the welding groove, on the residual stress are investigated. The present results can be used to assess the integrity of defective nuclear components and to improve the welding process.

  • This paper presents a fatigue design method for plug- and ring-type gas-welded joints, which takes into account the effects of welding residual stress. To develop this method, we simulated the gas-welding process by performing nonlinear finite element analysis (FEA) To validate the FEA results, numerically calculated residual stresses in the gas welds were then compared with experimental results obtained by the hole-drilling method. To evaluate the fatigue strength of plug- and ring-type gas-welded joints influenced by welding residual stresses, the use of stress amplitude $(\sigma_a)_R$, which includes the welding residual stress in gas welds, is proposed $(\sigma_a)_R$ on the basis of a modified Goodman equation that includes the residual stress effects. Using the stress amplitude $(\sigma_a)_R$ at the hot spot point of gas weld, the relations obtained as the fatigue test results for plug and ring type gas welded joints having various dimensions and shapes were systematically rearranged to obtain the $(\sigma_a)_R-N_f$ relationship. It was found that more systematic and accurate evaluation of the fatigue strength of plug- and ring-type gas-welded joints can be achieved by using $(\sigma_a)_R$.

  • The release of residual stress by mechanical loading and unloading is often performed in the fabrication of box structure fur steel bridge. The proper degree of loading and unloading is significant at release method of residual stress by mechanical loading because that degree is changed by material and geometric shape of welded structure. Therefore, the simulation model that could exactly analyze the release of residual stress by mechanical loading is to be necessary. In this study, the non-linear behavior of weldments under external loading and unloading, such as the decrease and increase of structure stiffness, was investigated by monitoring of nominal stress and strain. Tensile loading and unloading test and the proper degree of stress relaxation was measured by sectioning technique using strain gauge. Analysis model that is indispensable for the effective application of MSR method was established on the basis of test and measurement result.

  • The out-of-plane deformation in thin plate structure has been a serious qualify problem. It has been known that the out-of-plane deformation is caused by the angular deformation of welded joint. However, experimental results show that the conventional theory based on angular deformation is not appropriate for prediction of the out-of-plane deformation in thin plate structure. In this study, large deformation plate theory is introduced to clarify the effect of residual stress on the out-of-plane deformation. A simple equation is proposed to predict the out-of-plane deformation. The results by the proposed method show good agreement with the experimental results.

  • The thermal elasto-plastic analysis for the prediction of welding distortion of a 3 dimensional large-scaled ship structure is a very time-consuming work since the analysis is a nonlinear problem, and a lot of finite elements are needed to simulate the large ship hull block. Generally, 3-D finite elements have been used in the 3-D welding distortion problem to assess precisely the temperature gradient through the thickness direction of the welding plate. As a result of the adoption of 3-D element, degrees of freedom are rapidly increased in the problem to be solved. In this study, to improve the time efficiency of welding thermal elasto-plastic analysis, a layered shell element was proposed to simulate 3-D temperature gradient, and the results were compared with the experiment. The experiments were carried out for the type of bead-on-plate welding, and we found the measured data have a good agreement with the FEA results.

  • Space frame structures considering the components such as forms, layers, grids, etc. are possible to form a large space without interior columns. Here, steels having the yield strengths of 210 MPa to 450 MPa are generally used. The high strength steel (i.e., yield strength of 690 MPa) having suitable weldability, aseismicity and economics have been recently developed. In this paper, the high strength steel is applied to the space frame structures in order to analytically find out their transient responses considering the material and geometric nonlinearities. For various circular dome types of space frame structures, the modal analysis and nonlinear transient analysis are carried out using nonlinear three dimensional finite element analysis.

  • When a crack exists under a residual stress, for example in welds, the crack can be closed and it shows non symmetric behavior for tension and compression. Ultrasonic detection method for those nonlinear cracks has been developed recently. The method uses the higher order harmonics generating at the crack surface. In this study, parameter study was carried out for the analysis of the harmonics generation at a nonlinear contact interface as a preliminary study for general 3-dimensional cracks. One-dimensional problem with simple bilinear behavior for the contacting surface was considered. The amplitude of second harmonic to the fundamental wave was obtained for various stiffness ratios, incident frequencies, and the contacting layer thicknesses.

  • Pipe welding is used in various ranges such as civil engineering and ship building engineering. Until now, many technicians work for pipe welding manually under harmful, dangerous and difficult conditions. So it is necessary to install automation process. For automation pipe welding, relation between welding parameters & bead shape should be considered. Using this relation, bead shape could be expected from welding parameters. FCAW was used in this study. Instead of pipe workpiece, fillet joint plate is used, which were inclined 0,45,90,135,180 degree. By analyzing between welding parameters (current, welding speed, voltage) and bead shape parameters with non-linear multiple regression, bead shape parameters could be expected. Piecewise Cubic Hermite Interpolation was used to expect smooth curved bead shape with bead shape parameters. From these processes, bead shape could be expected from welding parameters.

  • The frame for automotive assembly can be deformed and remained on the residual stress due to high temperature thermal attacks when in welding. The frame deformation can be made to problems when in assembly with body and the residual stress can affect the negative effect on durability performance of the automobile. In order to analyze the frame deformation, the simplified test frame which had the similar shape (form) of the real automotive frame was fabricated. The contactless optical 3D scanner was used for the shape difference measurement of the frame between before and after the welding. The FE-model of the test frame was composed and the heat transfer and thermal stress simulation were performed. The simulated results were compared with the measured results for the reference of the frame design. The deformation shape of the frame by simulation was in good agreement with that by the experimental measurement.
