Finite Element Analysis and Experimental Investigation of Non-isothermal Forming Processes for Aluminum-Alloy Sheet Metals. (Part 1. Experiment) (알루미늄 합금박판 비등온 성형공정의 유한요소해석 및 실험적 연구(제1부. 실험))

  • This study is to investigate the effects of warm deep drawing with aluminum sheets of A1050-H16 and A5052-H32 for improving deep drawability. Experiments for procucing circular cups and square cups were carried out for various working conditions, such as forming temperature and blank shape. The limit drawing ratio(LDR) of 2.63 in warm deep drawing of circular cups in case of A5052-H32 sheet, whereas LDR of A1050-H16 is 2.25, could be obtained and the former was 8 times higher than the value at room temperature. The maximum relative drawing depth for square cups of A5052-H32 material was also about 2 times deeper than the depth drawn at room temperature. The effects of blank shape, and temperature on drawability of aluminum materials as well as thickness distribution of drawn cups were examined and discussed.

  • In the automotive industry hydroforming of sheet metal pairs have received special attention because materials for various sheet metal components of vehicles have changed into the high strength steel, aluminum, and titanium blank having low formability. Uniform deformation over the whole region is a main advantage in the sheet hydroforming process. Because upper and lower parts could be produced simultaneously with one tool, hydroforming of sheet metal pairs is competitive in reducing the lead-time and development cost. In this paper, the multi-stage hydroforming process of sheet pair is proposed in order to increase the formability of a structural part like the oil pan shape. The upper die for forming oil pan shape is divided into two parts which can move separately. By the finite element simulation, the design parameters such as geometry of the tool and detailed specification of hydraulic pump were calculated and verified. For the strict comparison of the proposed process, the blank holding force is kept to a constant value during deformation by hydraulic valve. The deformed shape and strain distribution of the manufactured parts with the proposed process are compared with the results of simulation. In the multi-stage hydroforming process, maximum thickness strain was improved by more than 30 percent.

  • Nowadays, Exhaust Gas Recirculation(EGR) Cooler is one of the most favorite systems for reducing the generation amount of $NO_x$ and other particle materials from vehicles burning diesel as fuel. Efficiency of the system is mainly dependent on its heat transfer efficiency and this ability is affected by net heat transferring area of the system. For that reason, several types of heat transfer tube such as dimple, wrinkle and spiral types that have large net area are used. However, it is difficult to manufacture the rectangular tube with dimpled type structure because it experiences too much strain around the rectangular tube surface during the forming process. For that reason, in this study, numerical simulation for forming process of non-symmetric dimple shape on a thin sheet metal was carried out. Furthermore, theoretical forming limit curves(forming limit diagram, forming limit stress diagram) were proposed as criteria of formability evaluation. From the results of finite element simulation in view of stress and strain distribution, it is found that the designed process has robustness and feasibility to safely manufacture the dimpled rectangular tube.

On the effective analysis method of micro pattern forming on the thin sheet metal (마이크로 박판 미세 패턴 성형공정에 대한 해석 효율성 연구)

  • Roll forming process is one of important metal processing technology because the process is simple and economical. These days, roll forming process is tried to be employed in manufacturing the circuit board, barrier ribs and solar cell plate for productivity. However, it is difficult to apply to the forming of micro scale or sub-micro scale pattern. In this study, the roll forming processing for the micro scale is designed and analyzed. In this study, the forming of micro pattern for solar cell plate by incremental roll forming process is analyzed. The solar cell plate may have thousands of patterns, and the analysis of forming considering all the patterns is impossible due to the computational costs. In this study, analyses are carried out for various numbers of patterns and the results are compared. It is shown that the analyses results with four row patterns and twelve row patterns are same. So, it is considered that the analysis can be carried out for only four rows of pattern for the design of incremental roll forming process.

Effects of Blank Holding Force on Friction Behavior in Sheet Metal Forming (박판성형 마찰거동에 미치는 블랭크 홀딩력의 영향)

  • In this study, in order to see effect of the blank holding force on the friction behavior in the sheet metal forming, a sheet metal friction tester is designed and manufactured, which can measure friction forces in various forming conditions, such are lubrication, die roughness, drawing speed, radius of die corner, blank holding force, etc., and performed the friction test in which friction coefficients in various blank holding forces and pulling speeds are calculated using Coulomb's friction law. The friction test reveals that friction coefficient decreases maximum 30% as the blank holding force and the drawing speed are increased to 2.5kN and 1500mm/min, respectively.

  • Design sensitivity is calculated in the sheet metal forming process with an elasto-plastic finite element analysis and a direct differentiation method The sensitivity analysis is concerned with the time integration the constitutive relation considering planar anisotropy, shell elements and the contact scheme. The present result is compared with the result obtained with the finite difference approach in deep drawing processes. The obtained sensitivity information is applied to the simple optimization process for the sheet metal forming process.

  • An analysis system for sheet metal forming(SAT_STAMP) has been developed to improve the design and tryout process by predicting the deformation behavior more precisely. This analysis system consists of forming analysis, springback analysis and post processor modules. The more accurate prediction of stress history can be achieved due to the improved contact algorithm. Continuous simulation of sequential processes can be carried out conveniently without interruption by the improved data management of the developed system. The error of data transfer between forming analysis and springback analysis is minimized using the proper shell element. Several benchmark test results and practical results are presented to show the effectiveness and reliability of this program.

  • The explicit and implicit time integration methods are applied effectively to analyze sheet metal stamping processes, which include the forming stage and the springback stage consecutively. The explicit time integration method has better merits in the forming stage including highly complicated three-dimensional contact conditions. By contrary, the implicit time integration method is better for analyzing springback since the complicated contact conditions are removed and the computing time to get the final static state is short. In this work, brief descriptions of the formulation and the factor study for springack simulations are presented. Further, the simulated results for the S-rail and the roof panel stamping processes are shown and discussed.

  • The paper is concerned with an improved scheme for application of the blank holding force in order to take account of the thickness distribution in the sheet material of the flange region. The scheme incorporates with a modified membrane finite element method for planar anisotropic materials. The new scheme proposed two coefficients α and βto calculate the compressive stress in the sheet metal due to the blank holding force, which should be determined properly for accurate analysis. The effect of αand βon the blank holding force distribution and the deformed shape is investigated with simulation of rectangular cup deep drawing processes by changing parameter values.

Springback in Warm Forming of Aluminum Alloy Sheets (알루미늄 합금박판 온간 성형의 스프링백)

  • In order to examine the springback of aluminum alloy sheets, AL1050 and AL5052, in the warm forming which forms the sheet above room temperature, the stretch bending and draw bending tests in various working temperatures were carried out. While the springbacks of AL5052 and AL1050 are tremendously reduced over 150$^{\circ}C$ in the stretch bending test, the springbacks in the draw bending test are rapidly reduced in 150$^{\circ}C$-200$^{\circ}C$ for AL5052 and 200$^{\circ}C$-250$^{\circ}C$ for AL1050. Using the FEM program, the forming and springback processes are analyzed. Though springback amounts of analysis result are slightly bigger than those of experiment, they showed the same trend in the decreasing springback as the forming temperature increases.
