Recent Trends in the Manufacture of Composites by Friction Stir Processing (마찰교반처리법을 이용한 복합재료 제조의 최근 동향)

  • In various manufacturing industries including automotive industries, the use of lightweight materials is rapidly increasing. In the use of lightweight materials, it is obvious that enhancing their mechanical or material properties without significant weight increase is extremely beneficial. One method to enhance material properties of a lightweight material while maintaining its light weight is fabricating metal matrix composites (MMC) by adding reinforcements to the material. In the present study, recent trends in the manufacture of MMC by friction stir processing are briefly reviewed.

  • Friction stir processing (FSP), developed based on the basic principles of friction stir welding(FSW), a solid-state joining process originally developed for various metal alloys, is an emergingmetalworking technique that can provide localized modification and control of microstructures in near-surface layers of processed metallic components. The FSP causes intense plastic deformation, material mixing, and thermal exposure, resulting in significant microstructural refinement, densification, and homogeneity of the processed zone. The FSP technique has been successfully used for producing the fine-grained structure and surface composite, modifying the microstructure of materials, and synthesizing the composite and intermetallic compound in situ. In this review article, the current state of the understanding and development of FSP is addressed.

A Study on Friction stir welding Properties of Extruded Aluminum Panels for Rolling Stock (철도차량용 알루미늄 압출 패널의 마찰교반용접 특성에 관한 연구)

  • Extruded aluminium panels have been widely used for railway vehicle structures because of their light specific weight and other merit. In the past, GMAW (Gas Metal Arc Welding) and GTAW (Gas Tungsten Arc Welding) were mainly used to join aluminium panels. But recently friction stir welding (FSW) is widely used. due to its lots of advantage. In this study aluminium A6005-T6 which are used for car body structures was chosen. The influence of main parameters such as : pin rotating speed, welding speed, shoulder diameter, pin length and tilting angle on mechanical properties was examined. Optical microscope observation, micro hardness test and tensile test were carried out. Tensile strength of the stir welded plates is 74% of that of the base material.

  • As demand regarding a recent energy-saving rises, the using ratio of the aluminum plate in manufacturing of a railroad vehicle has been increasing. The aluminum structure to be applied to a railroad vehicle is divided to single skin and double skin, and the main aluminum product is mainly Al 6005 extrude and Al 5083 rolled in domestic market. The Al 6005 alloy is applied heat treatment in order to improve the strength of material. Therefore there is the disadvantage that the strength of welding zone decreases compare with base material's if you apply to fusion welding like MIG(metal inert gas) welding. In this paper we tried to apply friction stir welding to solve these problems. In this study we investigated how tensile strength and fatigue strength were changed in case of changing the shoulder diameter of thread tool.

Experimental Formability Investigation for FSW Sheets with Respect to Base Material's Directional Combination (모재의 방향성에 따른 마찰교반용접 판재의 성형성에 관한 실험적 연구)

  • In order to investigate the formability of friction stir welded(FSW) tailor welded blanks(TWB) with respect to the base material's directional combination, aluminum alloy AA6111-T4 sheets were welded with three different conjoining types: RD-RD, TD-RD and TD-TD. Here, RD and TD represent rolling and transverse directions, respectively. For experimental formability study, three tests with gradual complexity were performed: the simple tension test with various weld line directions for uni-axial elongation, the hemisphere dome stretching test for biaxial stretching and the cylindrical cup deep drawing test. As a result, all three forming tests showed that RD-RD type samples exhibited the best formability, while TD-TD type sheets showed the least formability performance.

  • Thermo-mechanical simulation of the Friction Stir Spot Welding (FSSW) processes was performed for the AA5083-H18 sheets, utilizing commercial Finite Element Method (FEM) and Finite Volume Method (FVM) which are based on Lagrangian and Eulerian formulations, respectively. The Lagrangian explicit dynamic FEM code, PAM-CRASH, and the Eulerian Computational Fluid Dynamics (CFD) FVM code, STAR-CD, were utilized to understand the effect of pin geometry on weld strength and material flow under the unsteady state condition. Using FVM code, material flow pattern near the tool boundary was analyzed to explain the weld strength difference between the weld by cylindrical pin and the weld by triangular pin, while the frictional energy concept using the FEM code had limitation to explain the weld strength difference.

  • Al-alloy is utilized widely as a light-weight material to an automobile, a vessel and many kind of equipment, due to the light-weight and its characteristics that is a good tensile strength, elongation and tenacity for bearing heavy load and weight. Al-alloy has the good property of hot working, cold working and corrosion-resistant. But the exiting fusion welding by using Al has some economical and technical problems, but on the other hand, Friction Stir Welding (FSW) that is new joining method can settle the disadvantages that occur to the fusion welding and Is being applied and extended into the various industry fields. On this study, To analyze accurately the mechanical properties of joining area by FSW in Al 6061 alloy by using finite analysis program with finite element method. The size of HAZ and the thermal distribution is simulated and the mechanical properties around the FSW joining area to the Al-alloy 6061 is examined.

  • There are so many difficulties of melt bonding mainly applied for hull construction of a aluminum alloy small boat. For resolving this problem, Friction stir welding(FSW) in non-melting solid state welding Process generally is applied in the transport industry. This paper is studied the joining strength characteristics and macrostructure according to dissimilar aluminium 5000/6000 alloy joining for a small boat applied for this FSW technology. It is reported that difference of joining strength in accordance with the direction of rotation in case of friction stir welding between dissimilar metals(Al/Cu, Al/Fe) is also highly large. In this study, Test is carried out by making the specimen according to the direction of rotation of dissimilar aluminium alloy joining.

  • Aluminum alloys have been considered for substantial use in these industries. This ensues from their attractive strength to weight ratio, superb formability, apposite weldability and acceptable corrosion resistance. Depending on the specific application, corrosion behavior is a significant factor of a welded joint. In this study, recent researches in the view of corrosion resistance of friction stir welded aluminum alloys are briefly reviewed.

  • The Friction Stir Weld (FSW) has been prevailing in the rolling stock manufacturers now a day especially in Europe and Japan, that will be an inevitable welding method in Korean domestic railway industry in the near future. The Welding Institute (TWI) in United Kingdom (UK), who has the right of international patents, invented FSW. To meet the recommendation of Cullen's Report for Ladbroke Grove Rail Inquiry (LGRI) in UK, the FSW is considering for the only alternative welding method to improve the aluminium welding quality, i.e. for improve unzipping defect and crashworthiness on car body in Europe Railways within Railway Safety Research Program.
