We apply a closed die forging technology to a large crankshaft of which forging weight amounts to 850kg. 40ton counter-blow hammer forging machine is used. The forging process is optimized to reduce the forming load using finite element simulation. AFDEX 3D is used for forging simulation. The experiment is compared with finite element prediction and a good agreement is observed. The successful development of a large crankshaft by the closed die forging technology will contribute to opening a new area of closed-die forging application and to enhancing competitiveness of national machinery industries especially including ship part and power generation industries.
Al forged parts are many cases with rib-web section which is difficult to manufacture precisely. Therefore, process conditions must be optimized for precision forging of Al alloys. In this study, various process parameters such as die design, lubricant, ram speed, forging temperature have been investigated using the experiment, upper bound theory and F.E.M. simulation to develop the precision forging technology for rib-web shape component. When lubricant is applied to both material and die, shear friction factor is 0.1 which shows best effect of lubricant. It is specific corner radius of die that minimized forging load regarding process conditions, especially according to the ratio of the width of rib and web. In conclusion, optimum corner radius is 2~3mm when the width of rib and web is 3mm and 20mm respectively.
Simulations of warm and hot forming processes need reliable expressions of flow stress at high temperatures. To get flow stress of the materials usually tension, compression and torsion tests are conducted. In this study, hot compression tests were adopted to get flow stress of medium carbon steel. Experiments have been conducted under both isothermal, near constant strain rate in the temperature ranges 650~100$0^{\circ}C$. Phase transformation takes place by temperature changes for steels in hot and warm forging stage. So Constitutive equation are formulated as the function of strain, strain rate and temperature for isothermal conditions and phase transformation.
Precision forging technology that can control flow velocity of workpiece have been developed to minimize the amounts of machining. To get the uniform rib length, flow velocity distribution is needed to be estimated and controlled. Computer-aided design is known for very effective to estimate the deformation behavior and design the die for controlling the flow velocity. In this study, die design to control the deformation velocity are investigated using the DEFORM-2D about rib-web shape parts. Also we can get uniform rib length by enforcing the back pressure at end section of rib. The applied load of back pressure farming is lower than that of conventional forging. These results are analysed and confirmed by the experiment.
The rigid-plastic finite element analysis was performed for analysis of ofhot forging and cold sizing of a bevel gear. Two dimensional analysis was carried out to investigate the defect occurrence on vertical symmetric planes during hot forging and three dimensional analysis was to understand the filling behavior on horizontal planes during cold sizing. The involute curve of a tooth was approximated by a circle for convenience in the present analysis. In order to estimate the elastic deformation of the gear and dies during cold sizing, linear elastic finite element analysis was performed. Results of the analysis can be used to predict grain flows and strength distributions in the forged gear, and to design dies and an appropriate preform for the cold sizing.
본 논문에서는 소방용 스프링쿨러 분기관의 새로운 설계와 이의 제조 공정 기술을 제시한다. 기존의 세조각 분기관이 냉간단조 기술의 적용으로 한 조각의 분기관으로 개선되었다. 새로운 분기관의 냉간단조 공정은 강소성 유한요소법에 바탕을 둔 단조시뮬레이션 기술을 이용하여 최적화되었다. 적용연구를 통하여 제안된 시스템이 훨씬 경제적이고 구조적으로 안전함이 입증되었다.
형태 변환이란 컴퓨터 그래픽스의 중요한 기본 연산중의 하나로, 하나의 그림이나 물체로부터 또 다른 그림이나 물체로 그 모양이 변화하는 과정을 연속적으로 보여주는 연산이다. 일반적으로 이 연산을 두 그림 사이의 대응이 되는 점들을 지정하고 각 점들이 변화하는 과정을 표현하기 위해 필요한 중간 단계를 생성하기 위해서 복잡한 함수를 계산하는 방법을 사용하여왔다. 이러한 방법은 많은 양의 계산이 요구된다. 본 논문에서는 수학적인 계산이 아니라 자료구조를 사용한 연산(operation)을 이용하는 새로운 형태 변환 알고리즘을 제안한다. 여기서 제안하는 알고리즘은 2차원 단순 다각형을 그보다 단순한 위상을 갖는 단조 다각형으로 분할하고, 각 단조 다각형을 삼각 분할하여 얻어진 듀얼 트리를 이용하여 형태를 변환하는 알고리즘이다. 사실적인 효과를 극대화하기 위해서는 될 수 있는 한 많은 중간 단계를 생성해야 하는데, 기존의 함수 계산이 아닌 트리를 이용한 연산을 함으로써 그 과정을 단순화 할 수 있다는 것이 본 알고리즘의 가장 큰 특징이다.
본 연구에서는 고온 고압 배관용 단조밸브 용접부의 품질확보를 위하여 단조밸브 제작현장에서 활용할 용접후열처리의 유지시간 및 유지온도를 연구했다. ASTM A182 F92 재료를 단조밸브의 용접부에 해당되는 밸브 끝단부 및 누설방지용접부와 동일한 형상의 두께 1 inch 쿠폰으로 가공하고, 쿠폰을 가스 텅스텐 아크용접(GTAW: Gas Tungsten Arc Welding) 방법으로 완전용입 용접하여 시편을 제작했다. 용접부 호칭두께가 1 inch인 시편을 $705^{\circ}C$, $735^{\circ}C$, $750^{\circ}C$, $765^{\circ}C$, $795^{\circ}C$ 및 $825^{\circ}C$에서 1시간 유지하여 용접후열처리를 실시(Group 1)하였다. 그리고 용접부 호칭두께가 1 inch인 시편 3개를 $735^{\circ}C$에서 30분, 1시간 및 2시간으로 달리 유지(Group 2)하여 용접후열처리를 실시하였다. 다른 유지시간과 유지온도에 따른 경도의 변화를 관찰하기 위하여 모재부, 열영향부 및 용착금속부에서 경도를 측정하였다. 본 실험의 결과에 따라, 1 inch당 1시간 온도를 유지할 경우는 용접후열처리가 $750^{\circ}C{\sim}765^{\circ}C$에서 수행되어야 바람직한 것으로 확인되었다. 단조밸브 제작규격에서 요구하는 최소 유지온도 보다 $5^{\circ}C$가 높은 $735^{\circ}C$에서 1 inch당 1시간 유지할 경우에 요구된 경도 값을 만족하지 못하여, 요건보다 긴 시간인 1 inch당 2시간 용접후열처리 시 경도 값을 만족하는 것으로 확인되었다. 또한 용착금속부의 조직은 템퍼드-마르텐사이트 조직으로 확인되었다.
본 논문은 비단조적으로 변동하는 시계열자료를 단조적으로 변화하는 구간으로 분할하여 경향성을 분석함으로써 자료의 시변동에 대한 동질성을 향상시키고 그에 따라 경향성 분석기법의 탐지력을 향상시킬 수 있다는 가설을 전제로 하고 있다. 이를 검토하기 위한 기법으로서 시계열자료의 변동경향을 파악하기 위한 필터링 방법으로 LOWESS smoothing을 적용하였고, 시계열자료의 경향성분석은 seasonal Kendall test를 적용하였다. 인위적으로 발생시킨 시계열자료와 대청호의 수온, 유량, 기온, 일사량 등의 시계열자료를 대상으로 검토한 결과 비단조적인 변화를 보이는 시계열자료를 단조적인 변화구간으로 분할하여 경향성을 분석함으로써 자료의 변동 경향성과 기울기 판정의 정확도를 높일 수 있었다. 그리고, 자료의 시변동에 대한 동질성 향상은 계절 변동성의 동질성에 대한 변화를 보다 정확하게 분석하는데 도움을 주는 것으로 보였으며 이것은 자연현상에 대한 인간활동의 영향을 고찰할 수 있는 자료로서 앞으로 이에 대한 연구가 더 필요할 것으로 보인다. 본 논문에서 제시한 방법은 시계열자료의 단조적인 경향성을 분석하는 기법들에 대해 적용 가능하며, 이를 통하여 환경변화의 경향성에 대한 보다 정확한 분석과 판단이 가능해질 것으로 기대한다.
본 연구에서는 냉간단조공정에서 성형하중과 금형내 응력집중 감소를 위해 자동차 엔진 밸브 스프링 리테이너 제품의 형상최적화를 위한 금형형상 최적설계를 수행하였다. 기존 생산에 사용되는 각 성형공정별 냉간단조 금형에 대한 유한요소해석 시뮬레이션을 통해 절단공정을 포함해 총 6공정으로 구성되어 있는 냉간단조공정 별 단조 프리폼의 성형 시에 발생하는 성형하중과 성형유동 특성을 분석하였으며, 이를 통해 금형 내 응력집중이 발생하는 주요 설계인자를 확인하였다. 상형금형과 하형금형부의 챔퍼(chamfer) 및 에지필렛(edge fillet) 형상을 대상으로 4인자 3수준 설계인자 및 변수 수준을 설정하고, 성형해석 시뮬레이션과 다구찌법을 활용하여 설계인자별 영향도를 분석하여 최적의 최적설계인자를 결정하였다. 본 연구를 통해 얻어진 최적설계변수를 적용하여 엔진밸브 스프링 리테이너의 최적설계 시뮬레이션 결과, 각 프리폼 성형공정별로 최대 36 %, 전체 공정 평균 20 %의 성형하중 감소 효과를 얻을 수 있었다. 엔진의 고효율, 고출력, 고성능화 목표가 지속적으로 높아짐에 따라 고강도 소재의 활용이 많아지게 되어 이에 대응할 수 있는 성형공정 및 금형설계의 최적화가 필요하며, 향후 연구 결과를 활용하여 현업에 적용하여 제품단조성형성 개선 및 금형수명관리를 위한 기술자료로 활용하고자 한다.
