Process Design Molding with Precision Hot Forging of One-Way Clutch Inner Race (원 웨이 클러치 이너 레이스의 정밀 열간 단조 공정설계에 관한 연구)

  • In this research, we developed a process design hot-forging technology that precisely forms an inner race. The inner race transmits power to a one-way clutch of an automatic transmission and minimizes the CNC machining allowance. For a multi-stage hollow shape (inner race), we proposed several shapes of blocker and finisher for the precision hot-forging process and analyzed the forging process using DEFORM. The hot-forging process was optimized for several parameters, such as metal flow pattern, forging defect, and forming load. Blockers and finisher dies in the hot-forging process were designed to select optimal shapes from finite element analysis, and experiments were conducted to optimize the hot-forging process.

  • 플런저(Plunger)의 부품 용도는 점화 플러그와 조립 되는 부품으로 연료 분사장치에 적용하여 연료 효율이 약 15~20% 개선됨이 일본에서 검증되어 일본은 상용화 되었다. 국내에서는 개발단계로 처음에 냉간단조로 개발하였다가 원가 및 생산성 문제로 프로그레시브금형(Progressive Die)로 개발 하려는 단계이다. 디젤기관에 사용되며 기관의 출력을 조절하기 위해 플런저를 이용하여 연료의 토출량을 조절할 때 사용이 된다. 이에 본 논문에서는 디젤 차량에 장착되는 플런저를 냉간단조방식이 아닌 원가 및 생산성을 확보할 수 있는 프로그레시브 금형에 적용하여 양산할 수 있는 스트립 레이아웃을 개발하고자 하였다.

UBET Analysis of Combined Forging of Non-Axisymmetric Shapes With Inclined Protrusion (경사진 돌출부가 있는 비축대칭 복합단조의 상계요소해석)

  • The study is concerned with the analysis of combined forging of non-axisymmetric shapes with inclined protrusions by UBET technique. Work hardening is considered for the given range of strain rate during the forging process. A complex shape with inclined cavities is analyzed by subdividing the workpiece into finite UBET elements for which simple velocity fields are applicable. An experimental set-up was designed and manufactured for the experiment, and experiments are carried out with lead billets. The devised set-up can be used for closed-die forging of complex shapes with protrusions in which the dies can be separated automatically for easy removal of the forged products. Based on the derived kinematically admissible velocity fields for corresponding UBET elements, general computer programs have been developed. Since the energy dissipation rate for each elemental region is provided by subprograms (Subroutine or Function), the developed program can be applied to the forging problems of various shapes. The present study has shown that the method developed can be effectively applied to forging of non-axisymmetric shapes with complicated protrusions.

  • 자동차 디젤 분사장치의 하우징인 튜브 인젝터는 부품의 특성상 내식성, 내산화성, 강도 등을 필요로 하는 STS소재를 주로 사용하는데, 기존의 제조방법은 절삭가공이 주류를 이루었다. 그러나 생산성증대 필요성과 소재 이용률향상 및 제품의 고급화를 위하여 정밀냉간단조를 이용한 소성가공 방법이 최근에 시도되고 있다. 본 논문은 최적 정밀냉간단조 성형을 위해 유한요소법을 이용함으로써 정밀냉간 단조 공정 및 금형설계의 기초자료를 제시하였다.

  • This paper describes some development of computer-aided system called "COLD-FORMING" and "DESIGN-DIE". "COLD-FORMING" is designed for the forming sequence and "DESIGN-DIE" for the die design of press forming rotationally symmetric parts. The computer program developed is used in interactive and written in BASIC. Design rules for process planning and die design are formulated from process limitations, plasticity theory and know-how of experience of the field. "COLD-FORMING" capabilities include (1) analysis of forming sequence and recognition of individual operation involved each step, (2) determination of intermediate shape and dimensions, (3) calculation of forming loads to perform each forming operation and (4) graphic out put for the operation sheet. "DESIGN-DIE" capabilities include (1) optimum die design corresponding to the output of "COLD-FORMING" and (2) graphic output for the die design.of "COLD-FORMING" and (2) graphic output for the die design.ie design.

  • In this paper, effects of major design parameters of cold forging dies on die mechanics are quantitatively investigated with emphasis on shrink fit using a thermoelastic finite element method. A ball-stud cold forging process found in a cold forging company is selected as a test process and the effects of die insert material, magnitude of shrink fit, dimension of shrink ring, number of shrink rings, partition of die insert and clamping force on effective stress and circumferential stress are analyzed. It has shown that the number of shrink rings, magnitude of shrink fit, and Young's modulus of die insert material have strong influence on compressive circumferential stress in die insert but that the influence of the other design parameters is relatively weak.

A Split Die Design for Forging of Hexagonal Bolt Head (육각볼트 헤드 단조를 위한 분할금형설계)

  • A split-die design for the cold forging of symmetric parts such as those having a hexagonal cross-section is presented in this paper. Parts with a hexagonal cross-section, such as bolt heads and nuts, should be forged with a die that has a hexagonal-shaped hole. A split type die is required to mitigate the buildup of stress concentrations located at the corners of the hexagonal hole. Generally, the insert of a hexagonal die is made by cutting each corner of a cylinder using a hexagonal hole and then combined with the die and shrink-fitted. However, split dies face problems when extruding material at the corners of the hexagonal split die. To address this problem, two types of split dies were evaluated: rounded hexagonal dies and angular hexagonal dies. The effects of the pre-stress ring on the dies were compared and analyzed and results show that using the angular split hexagonal die can extend the lifetime of forging dies.

The Technology to Control the Flow Velocity of Non-Symmetric Rib-Web Shape Hot Forged Part (비대칭 리브-웨브형상 열간 단조품의 변형 속도 제어 기술)

  • Precision forging technology that can control flow velocity of workpiece have been developed to minimize the amounts of machining. To get the uniform rib length, flow velocity distribution is needed to be estimated and controlled. Computer-aided design is known for very effective to estimate the deformation behavior and design the die for controlling the flow velocity. In this study, die design to control the deformation velocity are investigated using the DEFORM-2D about rib-web shape parts. Also we can get uniform rib length by enforcing the back pressure at end section of rib. The applied load of back pressure farming is lower than that of conventional forging. These results are analysed and confirmed by the experiment.
