  • Continuous wave C $O_{2}$ laser beam welding and formability of zinc coated steel plates were investigated. First, the optimal welding condition could be obtained in lap configuration by using the data for heat input, gap size and fracture behaviour. The gap size for fully-penetrated bead could be predicted by the gap model by Akhter et al. AIso, it was found that the joining efficiency was constant. Secondly, the butt welding of dissimilar materials (zinc coated steel plate and cold rolled steel plate) with different thicknesses was investigated. In the thickness range of 0.8-2.0 mm, the maximum welding speed of 10m/min was obtained. In the butt welding of two plates with thickness 2.0 mm and l.6mm, the maximum, welding speed of 6m/min was obtained, Finally. the forming results of butt-welded plates showed that the joining design was important to apply the laser welded blank in the automotive production.

  • The weld quality of $CO_2$ arc welding is closely related to the arc stability. As the characteristics of the arc are excessively complex and nonlinear, it is not easy to make the arc model as mathematical form and to control the arc state to be stabilized. This paper was aimed to estimate the arc stability and to control for stabilizing the arc state in short circuit metal transfer mode of $CO_2$ arc welding. For these purposes, the behaviors of arc stability was investigated at different welding conditions using Mita's arc stability index, and the fuzzy control algorithm which uses the arc stability index as control imput and the arc voltage as control output was developed. In the control of the arc stability, the experiments of two cases were performed; the case of setting an initial welding voltage arbitrarily, the case of the step change in workpiece shape. Obtained results were as follows; Mita's arc stability index was able to be estimated qualitatively in the case of using the inverter type welding power source and the control performance for stabilizing the arc status was excellent in the case of existing step change disturbance.

  • The effect of welding condition on the microstructures of the weld metal in A7N01 welded by $CO_2$ laser was investigated. The number of ripples was increased with decreasing power and increasing welding speed. In the bead without ripple lines, the subgrain microstructures distribution from the fusion line toward the center of the bead were in the order of cellular, dendritic and equiaxed dendrite. However, in the bead with ripple lines, cellular and dendritic were formed between the fusion boundary and the ripple line. Inaddition, those structures were also observed between the ripple line. Equiaxed dendrites were formed only at the center line region. Cellular and dendritics formed near the ripple line were larger than those formed near the fusion boundary. The cooling rates estimated by the dendrite arm spacing were in the range of 200 to 1150oC/s. Cooling rate was increased with decreasing the power and increasing the welding speed. Mg and Zn segregated at the boundaries of cellulars and dendritics, Mg was segregated more than Zn. The segregation of Mg and Zn decreased with increasing cooling rate. Hardness of the weld metal was lower than that of the base metal in all welding conditions and increased as the cooling rate increased.

  • Formation of the weld defect, such as a blowhole and a pit in lap-jointed fillet arc welds has been a serious problem in arc welding of Zn-coated steel sheet. In this study, the relationship among welding conditions, welding materials and defect formation was investigated in order to minimize these defects in the CO₂ welds. In addition, the arc stability of the commercial welding wires was evaluated for revealing their effects on defect formation. Main conclusions obtained are as follows:1) There was no difference between shear tensile strength of the sound welds and that of the welds with blowholes whose diameters are less than 0.5mm. However, the welds with blowholes whose diameters are equal or larger than 0.5mm and pits exhibited tensile strength 10~20% and 30~40% lower than that of the sound welds respectively.2) The optimum welding condition to effectively prevent or reduce the weld defects formation are as follows:- The welding variables of 220A-23V-100cm/min and 120A-190V-30cm/min were recommended for minimizing the weld defects.- The gap between the two sheets at the lap-joint should be controlled to more than 0.2mm- Solid wire was less susceptible to the formation of the weld defects than the flux-cored wire.- The low welding current condition produced less weld defects than the hihg welding current condition.3) One of the reason why the amount of the defect was reduced at the low welding current was the gas discharging by the active agitation of the molten pool, due to an increasing in the number of the short circuit. • In the multi-pass welding of pressure vessels or ships, the mechanical touch sensor system is generally used together with a manipulator to measure the gap and depth of the narrow gap to perform seam tracking. Unfortunately, such mechanical touch sensors may commit measuring errors caused by the deterioration of the measuring device. An automation system of narrow gap multi-pass welding using a laser vision system which can track the seam line of narrow gap and which can control welding power has been developed. The joint profile of the narrow gap, with 250mm depth and 28mm width, can be captured by laser vision camera. The image is then processed for defining tracking positions of the torch during welding. Then, the real-time correction of lateral and vertical position of the torch can be done by the laser vision system. The adaptive control of welding conditions like welding currents and welding speeds, can also be performed by the laser vision system, which cannot be done by conventional mechanical touch systems. The developed automation system will be adopted to reduce the idle time of welders, which happens frequently in conventional long welding processes, and to improve the reliability of the weld quality as well.

  • The automatic $CO_2$ welding is a manufacturing process to produce high quality joints for metal and it could provide a capability of full automation to enhance productivity. Despite the widespread use in the various manufacturing industries, the full automation of the robotic $CO_2$ welding has not yet been achieved partly because the mathematical model for the process parameters of a given welding task is not fully understood and quantified. Several mathematical models to control welding quality, productivity, microstructure and weld properties in arc welding processes have been studied. However, it is not an easy task to apply them to the various practical situations because the relationship between the process parameters and the bead geometry is non-linear and also they are usually dependent on the specific experimental results. Practically, it is difficult, but important to know how to establish a mathematical model that can predict the result of the actual welding process and how to select the optimum welding condition under a certain constraint. In this research, an attempt has been made to develop an intelligent algorithm to predict the weld geometry (top-bead width, top-bead height, back-bead width and back-bead height) as a function of key process parameters in the robotic $CO_2$welding. A sensitivity analysis has been conducted and compared the relative impact of three process parameters on bead geometry in order to verify the measurement errors on the values of the uncertainty in estimated parameters.

  • In lap welding of zinc-coated steel, porosity formation is one of most significant weld defects, which is caused by zinc vapor generated between the steel sheets. Various solutions have been proposed in the past years but development of more effective method is a worthwhile subject to be investigated. In this study, autogenous laser welding and laser-TIG hybrid welding was applied to the lap welding of zinc-coated steel without gap, and weld pool behaviors were observed by using high speed camera and the porosity generation mechanism was analyzed. The weld defects were successfully eliminated by laser-TIG hybrid welding. This is because the leading TIG arc partially melted the upper sheet and vaporized/oxidized the coated zinc on the lapped surfaces prior to the trailing laser illuminating the specimen.
