The laser welding in the automotive industries has been used widely for the butt joint of blank sheets rather than the lap joint of automotive body panels. But as a substitute far the spot welding of automotive body panels, the so called three dimensional laser welding will be important far the body panel engineers. Specially the laser welding of body panels with a smooth weld line is applied increasingly, for example, to the side panels. So far, some criteria of the laser weld quality was suggested by in-house regulations or national standards from experiences and/or rule of thumbs. In the manufacturing places, a go or no-go criterion is adopted because of the simplicity or a lack of rational criteria. It is true specially for the selection of the process parameters, which gives the basic causes for the good quality of laser welds. In this study, the effects of joint combination, gap and welding speed on the lap joint $CO_2$ laser welding of two mild steel sheets with different thicknesses are obtained through a $2{\times}3{\times}7$ factorial experiment. The results of the weld quality are statistically analysed using analysis of variance (ANOVA) and compared between two characteristic zones, which are separated by the type of sectional shapes and the level of input energy per volume. The thickness combinations are 0.8mm/1.2mm, 1.2mm/0.8mm of mild steel sheets. The welding speed covers from the deep penetration to the partial penetration. The gap size has three levels of no-gap, 0.16m, and 0.26mm. The bead width, penetration depth and input energy per volume are measured and used as the weld quality criteria.
The Rapid Prototyping and Tooling technology has been developed. However, most commercial ones currently use resins or waxes as the raw materials. These days. the direct metal deposition methods are researched as a true rapid prototyping and tooling technology. A fundamental study on rapid prototyping and tooling with wire welding technology using $CO_2$ laser radiation was carried out in this paper. The main focus is to develop a simple commercial rapid prototyping and tooling system with the exiting laser welding technology. The process is investigated as a function of laser parameters and process variables. Basic parts were fabricated as out-put and their microstructure, hardness and tensile strength are examined for the reliability. In addition, Its advantages and disadvantages are discussed as a rapid prototyping and tooling system.
In this study, fundamental experiment was conducted with various strength of UHSS (Ultra High Strength Steel) by $CO_2$ laser. And then, butt and lap joint laser welding with boron alloyed steel and Al-Si coated boron alloy steel have been done by changing laser beam feature, existence of gap and existence of coating layer to know welding characteristics of those materials. As a result, in case of fundamental experiment with various strength steel, hardening was found in the weld metal of all tested materials and softening was found at the heat affected zone of SGAFC 1180. In case of laser butt welding of UHSS, mechanical properties was improved by using small laser beam diameter and Al-Si coating layer caused fracture of weld metal. In case of laser lap welding of UHSS, Al-Si coating layer resulted in formation of intermetallic compound at the fusion boundary where fracture occurred. Al-Si coating layer caused lowering mechanical properties of weld metal.
The laser strengthening of $35kgf/\textrm{mm}^2$ grade steel sheet is investigated by using $CO_2$ laser beam irradiation. The increase of tensile strength is dominated by the number of fully penetrated melting lines. Also, the optimal laser irradiation pattern is obtained by 3-point bending test. Local laser strengthening clay be effective for the weight reduction of automobile components where the tailored welded blank can not be applied.
Recently the application of laser welding technology has been considered to shipbuilding structure. However, when this technology is applied to primer coated steel, good quality weld beads are not easily obtained. Because the primer-coated layer caused the spatter, humping bead and porosity which are main part of the welding defect attributed to the powerful vaporizing pressure of zinc. So we performed experiment with objectives of understanding spatter and porosity formation mechanism and producing sound weld beads in 6mmt primer coated steels by a $CO_2$ CW laser. The effects of welding parameters; defocused distance, welding speed, coated thickness and coated position; were investigated in the bead shape and penetration depth on bead and lap welding. Alternative idea was suggested to suspend the welding defect by giving a reasonable gap clearance for primer coated thickness. The zinc of primer has a boiling point that is lower than melting point of steel. Zinc vapor builds up at the interface between the two sheets and this tends to deteriorate the quality of the weld by ejecting weld material from lap position or leaving porosity. Significant effects of primer coated position was lap side rather than surface. Therefore introducing a small gap clearance in the lap position, the zinc vapor could escape through it and sound weld beads can be acquired. In conclusion, formation and suspension mechanism of the welding defects was suggested by controling the factors.
The laser welding and its analysis of thin-sheet carbon steels were carried out with high power $CO_{2}$ laser. The main factor of weld quality of laser welding is gap and edge quality. This work was preformed to focus on the gap tolerance problem during laser welding. First, bead on plate welding of thin sheet was examined to investigate the effect of laser welding variables, and to obtain optimum welding condition. Butt welding was also carried out to show the effect of gap on the laser weldability of thin sheet. In order to investigate the effect of gap on formability of welded thin sheet, LDH test was caried out. At high welding speed, the partial penetration was obtained by low heat input. Otherwise, porosity was formed in the bead at low weld speed because of too much heat input. The optimum welding condition of welding was derived from bead width, penetration and hardness property. The maximum gap tolerance on laser welding was observed to be about 0.2mm. This gap size has good relationship with beam size of laser spot(about 0.3mm). The formability of welded sheet was about $80{\%}$ value of base metal and the gap size has not affected on the formability, although weld quality is dependent on the gap size.
Magnesium alloys have gained increased attention in recent years as the structural materials, because of their attractive properties such as good specific strength, excellent sound damping capability. However, to expand their applications, a reliable joining process is absolutely necessary. In this study, a CW fiber laser was used to investigate the lap weldability of sand casting and wrought magnesium alloys. The effect of defocused distance on lap weldability was examined, and it was found that spatters always generated at the around focused distance because of the high power density of the laser beam. Thus, defocused distance was required to obtain sound welds. In addition, the application of fillet welding was evaluated for minimizing the affect of sand casting magnesium alloy that have relatively poor weldability. As a result of this study, we could confirm good weldability without weld defects.
Optimal process and system to produce the laser welded tube for one body formed bumper beam are studied. The calculated size of tube is a thickness of 1.4mm, diameter of 105.4mm and length of 2000mm. The tube is shaped from a cold rolled high strength steel sheet(tensile strength: 60kgf/$\textrm{mm}^2$ grade). Two roll bending method is the optimal tube shaping process compared to UO-bending, bending on press brake, multi-step continuous roll forming and 3 roll bending methods. Weld quality monitoring and seam tracking along the butt-joint lengthwise to the tube axis are also studied. The longitudinal butt-joint is welded by the $CO_2$ laser welding system equipped with a seam tracker and plasma sensor. The constructed $CO_2$laser tube welding system can be used for the precision seam tracking and the real-time monitoring of weld quality. Finally, the obtained laser welded tube can be used for one-body formed automobile bumper beam.
Deep and narrow welds can be produced by laser welding at high welding speeds with a narrow heat-affected zone (HAZ) and little distortion of the workpiece. This study aims to evaluate the usefulness of laser welding at automobile component manufacture. Microstructure observation, hardness test, tensile test and fatigue life test are performed by using the fiber laser welded SPFC590 steel sheets which is used widely in the manufacture of automotive seat frame. Three kinds of specimens are only a SPFC590 steel plate, quasi-butt joint plate and lap joint plate by laser welding. The following results that will be helpful to understand the static strength, fatigue crack initiation and growth mechanism were obtained. (1) The tensile strength of quasi butt joint specimens nearly equal to base metal specimens, but lap joint specimens fractured in shear area of weld metal. (2) The fatigue strength of quasi-butt joint specimen was approximately 8 percent lower than that of the base metal specimens. Furthermore, the lap joint specimens were less than 86 percent of the base metal specimens. (3) The lap joint fatigue specimens fractured at shear area in high level stress amplitude, while fractured at normal area in low level stress amplitude. From these results, the applicability of the laser welding to the automobile component is discussed.
In this paper, laser vision sensor is used to detect some defects any $co_{2}$ welded specimen in hardware. But, as the best expression of defects of welded specimen, the concept of segment splitting method and mean distance are introduced in software. The developed GUI software is used for deriding whether any welded specimen makes as proper shape or detects in real time. The criteria are based upon ISO 5817 as limits of imperfections in metallic fusion welds.
