Effect of Initial (Reference) Welding Current for Adaptive Control and It's Optimization to Secure Proper Weld Properties in Resistance Spot Welding

  • Many automotive companies are endeavoring to improve the quality of resistance spot welding by updating body-in-white (BIW) production line with adaptive control spot welding system to compensate the process disturbances such as gap, electrode wear, oxidized surfaces, poor fit up and adhesive etc. Most of the commercial adaptive weld controllers require proper "Initial Welding Schedule" or "Reference weld" to achieve compensation in welding parameters during real time welding. In this study, the compensation of a commercial adaptive weld controller had been observed and analyzed thoroughly for various process disturbances to find optimal initial welding schedule. It was observed that 90 percent of the expulsion current in constant current control as reference welding schedule conferred the maximum button diameter in adaptive control welding. Finally, effects of each disturbance in combined field disturbances system with adaptive control had also been confirmed with the design of experiment (DOE) by minitab(R)16 for combined disturbances situation and suitability of optimum initial weld current had also established with real body part validation test.

  • Stainless steels is widely used in various industries due to its high strength and excellent corrosion resistance. However, in the case of fusion welding for stainless steel, chromium deficiency layer produced by chromium carbide precipitation during welding process causes corrosion-resistance to be lower and formation of intergranular corrosion. It requires a inevitable complex procedure such as pre-heating and post-heating process etc. to prevent such weld defects. From this viewpoint, the new welding process such as a solid state welding method is suited for welding of stainless steels due to its advantages over the fusion welding. Therefore this paper intends to investigate the research trend on friction stir welding, one of solid state welding processes for stainless steels.

  • Significant portion of the total manufacturing time for a pipe fabrication process is spent on the welding following primary machining and fit-up processes. To achieve a reliable weld bead appearance, automatic seam tracking and adaptive control to fill the groove are urgently needed. For the seam tracking in welding processes, the vision sensors have been successfully applied. However, the adaptive filling control of the multi-torches system for the appropriate welded area has not been implemented in the area of SAW(submerged arc welding) by now. The term adaptive control is often used to describe recent advances in welding process control by strictly this only applies to a system which is able to cope with dynamic changes in system performance. In welding applications, the term adaptive control may not imply the conventional control theory definition but may be used in the more descriptive sense to explain the need for the process to adapt to the changing welding conditions. This paper proposed various types of methodologies for obtaining a good bead appearance based on multi-torches welding system with the vision system in SAW. The methodologies for adaptive filling control used welding current/voltage, arc voltage/welding current/wire feed speed combination and welding speed by using vision sensor. It was shown that the algorithm for welding current/voltage combination and welding speed revealed sound weld bead appearance compared with that of voltage/current combination.

  • The weight reduction of the transportations has become an important technical subject Al and Al alloys, especially Al 5052 alloys have been being applied as door materials for automobile. One of the most widely known car weight-reduction methods is to use light and corrosion-resistant aluminum alloys. However, because of high electrical and thermal conductivity and a low melting point, it is difficult to obtain good weld quality when working with the aluminum alloys. Also, Pulse MIG welding is the typical aluminum welding process, but it is difficult to apply to the thin plate, because of melt-through and humping-bead. In order to enhance weld quality, welding parameters should be considered in optimizing the welding process. In this experiment, Al 5052 sheets were used as specimens, and these materials were welded by adopting new Cold Metal Transfer (CMT) pulse process. The proper welding conditions such as welding current, welding speed, torch angle $50^{\circ}$ and gap 0~1mm are determined by tensile test and bead shape. Through this study, range of welding current are confirmed from 100A to 120A. And, the range of welding speed is confirmed from 1.2m/min to 1.5m/min.

  • TEE Forming process for HDPE(High Density PolyEthylen) pipe has been analyzed by using rigid plastic finite element code, DEFORM-3D. TEE of HDPE pipes is necessary to connect main pipe with branch pipe and change the flow direction of hot water. A HDPE pipe is used as a insulator to maintain the temperature of hot water A butt welding process through TEE forming for a HDPE pipe is a updated process improving the strength of welding part compared to conventional extrusion welding process. The Experiment of Hot and Cold Forming have been performed. The design parameters such as a initial hole shape have been obtained through rigid-plastic finite element analysis, which is applied to the actual manufacturing process.

Hybrid (CNC+Laser) Process for Polymer Welding (하이브리드 방식 (CNC+Laser)을 이용한 폴리머용접공정)

  • Polycarbonate (PC) and Acrylonitrile Butadiene Styrene (ABS) were welded by a combination of a diode laser and a CNC machining center. Laser beam delivered through the transparent PC and was absorbed in an opaque ABS. Polymers were melted and joined by absorbed and conducted heat. Experiments were carried out by varying working distance from 44mm to 50mm for the focus spot diameter control, laser input power from 10W to 25W, and scanning speed from 100 to 400mm/min. The weld bead and cross-section were analyzed for weld quality, and tensile results were presented through the joint force measurement. With focus distance at 48mm, laser power with 20W, and welding speed at 300mm/min, experimental results showed the best welding quality which bead size was measured to be 3.75mm. The shear strength at the given condition was $22.8N/mm^2$. Considering tensile strength of ABS is $43N/mm^2$, shear strength was sufficient to hold two materials. A single process was possible in a CNC machining system, surface processing, hole machining and welding. As a result, the process cycle time was reduced to 25%. Compared to a typical process, specimens were fabricated in a single process, with high precision.

  • The horizontal continuous casting process with the heating mold was adopted for fabricating defect-free 4043 Al alloy rods of 3.2m dia. with mirror surfaces. These rods were drawn into 2.4mm dia. rods for GTAW welding. The GTAW welding tests were carried out by use of these welding rods with 6061 Al alloy as a base metal. After welding, the X-ray tests, tensile strength tests, bending tests, and microstructural analysis of welded zone and HAZ were carried out. The results represented that the welding rods with good surfaces and welding properties could be made by the horizontal continuous casting, and followed by the drawing process.

  • Because of the environmental problems, automotive companies are trying to reduce the weight of car body. Therefore, TRIP(TRansformation Induced Plasticity) steels, which have high strength and ductility have been developed. Welding process is a complex process; therefore deciding the optimal welding conditions on the basis of experimental data is an effective method. However, trial-and-error method to decide the optimal conditions requires too many experiments. To overcome these problems, response surface methodology was used. Response surface methodology is a collection of mathematical and statistical techniques that are used in the modeling and analysis of problems in which a response of interest is influenced by several variables and the objective is to optimize this response. This method was applied to the resistance spot welding process of the TRIP steel to optimize the welding parameters.

A Study on Seam Tracking and Weld Defects Detecting for Automated Pipe Welding by Using Double Vision Sensors (파이프 용접에서 다중 시각센서를 이용한 용접선 추적 및 용접결함 측정에 관한 연구)

  • At present. welding of most pipes with large diameter is carried out by the manual process. Automation of the welding process is necessary f3r the sake of consistent weld quality and improvement in productivity. In this study, two vision sensors, based on the optical triangulation, were used to obtain the information for seam tracking and detecting the weld defects. Through utilization of the vision sensors, noises were removed, images and 3D information obtained and positions of the feature points detected. The aforementioned process provided the seam and leg position data, calculated the magnitude of the gap, fillet area and leg length and judged the weld defects by ISO 5817. Noises in the images were removed by using the gradient values of the laser stripe's coordinates and various feature points were detected by using an algorithm based on the iterative polygon approximation method. Since the process time is very important, all the aforementioned processes should be conducted during welding.

  • In automotive company, a lot of researchers have investigated for the spatterless welding process during last two decades. A spatter influences on the product quality such as strength and surface states. In this paper, a hollow tip is proposed for spatterless process. An optimal size of electrode hole is obtained from a weldability evaluation of each hole diameter. Through the cross section analysis, a phenomenon that molten metal moves in the hole which located between two workpiece is observed, and this makes spatterless welding process even though current is higher. Finally, widely acceptable weld area in lobe curve is obtained by using hollow tip as compare with conventional no hollow tip. In this paper, spatterless resistance spot welding with improvement weldability and productivity is proposed by using hollow tip.
