  • This study investigates the feasibility of the real time detection of tool breadage in face milling operation. The proposed methodology using an ART2 neural network overcomes a cumbersome task in terms of the learning or determining a threshold value. The features taken in the researchare the AR parameters modelled from a RLS, and those are proven to be good features for tool breakage from experiments. From the results of the off line application, we can conclude that an ART2 neural network can be well applied to the clustering of tool states in real time regardless of the unsupervised learning.

  • The modern CNC machine require increasingly an exact monitoring and control of cutting process. They are to make final taret which construct full automation factories as unmanned system. In this study, we decided that we develop new techique to monitor and detect tool breakage on the machining operation using face milling machine with multi-point throwaway tips. The technology in which the tool is illuminated by an beam of Laser is used by image of tool fracture through CCD camera.

  • An intelligent mulitiple monitoring system to monitor tool/machining states synthetically was proposed and developed. It consists of 2 fundamental subsystems : the multiple sensor detection unit and the intellignet integrated diagnosis unit. Three signals, that is, spindle motor current, Z-axis motor current, and machining sound were adopted to detect tool/machining states more reliably. Based on the multiple sensor information, the diagnosis unit judges either tool breakage or degree of tool wear state using fuzzy reasoning. Tool breakage is diagnosed by the level of spindle/z-axis motor current. Tool wear is diagnosed by both the result of fuzzy pattern recognition for motor currents and the result of pattern matching for machining sound. Fuzzy c-means algorithm was used for fuzzy pattern recognition. Experiments carried out for drill operation in the machining center have shown that the developed system monitors abnormal drill/states drilling very reliably.

  • High speed machining (HSM) can reduce machining time with the high metal removal rate by high speed spindle and feedrate. This paper supports HSM technology using the small size tool with the optimal tool path generation and modification of tool change. The optimum tool path is generated to reduce cutting length of cavity pattern and change the cutting tool for preventing the tool breakage by wear. The tool path is modified with the experiment data of tool wear and breakage to support tool change on reasonable time. The result can contribute to HSM technology of high hardness materials using the small size end-mill.

  • In order to make unmanned machining systems with satisfactory performances, it is necessary to incorporate appropriate condition monitoring systems in the machining workstations to provide the required intelligence of the expert. This paper deals with condition monitoring for tool wear and breakage during turning operation. Developing economic sensing and identification methods for turning processes, sound pressure measurement and digital signal processing technique are proposed. The validity of the proposed system is confirmed through the large number of cutting tests.

  • The in-process detection of drill wear and breakage is one of the most importnat technical problems in unmaned machining system. In this paper, the monitoring system is developed to monitor abnormal drilling states such as drill breakage, drill wear and unstable cutting using motor current. Drill breakage is detected by level monitoring. Tool wear is classified by fuzzy pattern recognition. The key feature for classification of tool wear is the estimated flank wear which is calculated by the proposed flank wear model. The characteristic of the model is not sensitive to the variation of cutting conditions but is sensitive to drill wear state. Unstable cutting states due to the unsmooth chip disposal and the overload are monitored by the variance/mean ratio of spindle motor current. Variance/mean ratio also includes the information about the prediction of drill wear and drill breakage. The evaluation experiments have shown that the developed system works very well.

  • A successful on-line monitoring system for conventional machining operations has the potential to reduce cost, guarantee consistency of product quality, improve productivity and provide a safer environment for the operator. In fee-shape machining, typical signs of tool problems such as vibration, noise, chip flow characteristics and visual signs are almost unnoticeable without the use of special equipment. These characteristics increase the importance of automatic monitoring in fine-shape machining; however, sensing and interpretation of signals are more complex. In addition, the shafts of the micro-tools break before the typical extensive cutting edge of the tool gets damaged. In this study, the existence of a relationship between the characteristics of the cutting force and tool usage was investigated, and tool breakage detection algorithm was developed and the fellowing results are obtained. In data analysis, didn't use a relative error compare which mainly used in established experiment and investigated tool breakage detection algorithm in time domain which can detect AE and cutting force signals more effective and accurate.

  • In terms of productivity, the speed of machining process has been increasing in most of engineering part. But the tapping process does not reach at enough level compared with other machining processes because of its complicate cutting mechanism. In the high speed tapping process, the one of important elements is tool monitoring system to prevent tool breakage. This paper describes tool monitoring system by acoustic emission(AE) in the tapping process. We used 2 types of AE sensors in this test. The one is commercial sensor which is used in other machining monitoring system like polishing and the other is a self-fabricated sensor for this test. In this test we purpose to find out the frequency of AE signal in tapping process and verify the possibility of applying AE sensor in in-process tapping monitoring system. Also grasp of characteristic of tapping process by AE signal is handled.

  • The optimization in the machining process has been a long-standing goal of the manufacturing community. The optimization is composed of two main subjects;one is to select an optimum cutting condition, and the other is to detect the emergency situation and take necessary actions in real-time base. This paper proposes a reliable and practical guide system whose purpose is the optimization of cutting conditions, and the detection of tool failure in the machining process. The optimal cutting conditions are determined through the estimation of tool wear rate and the establishment of access- ible field from the measured cutting temperature and force. Tool breakage is detected by the normal force component acting on minor flank face extracted from on-line sensed feed force and radial force. In experiments, the proposed guide system has proved availability for the decision of reliable cutting conditions for the given tool-work system and the detection of tool breakage in ordinary cutting environments.

Indirect Cutting Force Measurement by Using Servodrive Current Sensing and it's Application to Monitoring and Control of Machining Process (이송모터 전류 감지를 통한 절삭력의 간접측정과 절삭공정 감시 및 제어에의 응용)

  • This paper presents an indirect cutting force measuring system, which uses the current signals from the AC servo drive units of the horizontal machining center, with its applications to the adaptive regulation of the cutting forces in various milling processes and to the on-line monitoring of tool breakage. A typical model for the feed-drive control system of a horizontal machining center is developed to analyze cutting force measurement from the drive motor. The pulsating milling forces can be measured indirectly within the bandwidth of the current feedback control loop of the feed-drive system. It is shown that the indirectly measured cutting force signals can be used in the adaptive controller for cutting force regulation. The whole scheme has been embedded in the commercial machining center and a series of cutting experiments on the face cutting processes are performed. The adaptive controller reveals reliable cutting force regulating capability against the various cutting conditions. It is also shown that the tool breakage in milling can be detected within one spindle revolution by adaptively filtering the current signals. The effect of the cutter run-out has been considered for the reliable on-line detection of tool breakage.
