Fabrication of Refractive/Diffractive Micro-Optical Elements Using Micro-Compression Molding (마이크로 압축성형 공정을 이용한 굴절/회절용 마이크로 광부품 성형)

  • Micromolding methods such as micro-injection molding and micro-compression molding are most suitable for mass production of plastic micro-optics with low cost. In this study, plastic micro-optical components, such as refractive microlenses and diffractive optical elements(DOEs) with various grating patterns, were fabricated using micro-compression molding process. The mold inserts were made by ultrapricision mechanical machining and silicon etching. A micro compression molding system was designed and developed. Polymer powders were used as molded materials. Various defects found during molding were analyzed and the process was optimized experimentally by controlling the governing process parameters such as histories of mold temperature and compression pressure. Mim lenses of hemispherical shape with $250{\mu}m$ diameter were fabricated. The blazed and 4 stepped DOEs with $24{\mu}m$ pitch and $5{\mu}m$ depth were also fabricated. Optical and geometrical properties of plastic molded parts were tested by interferometric technique.

  • Glass micro molding process is the most suitable process for fabricating high precision glass microlens amy at low cost. A new glass micro molding process was proposed. Tungsten carbide mold was fabricated by imprinting and sintering process to overcome the difficulties of the conventional process. In the glass micro molding process, process conditions such as processing temperature and compression force were changed. Geometrical properties of the replicated glass microlens array were measured and compared at variety process conditions. The condition of glass micro molding process was optimized. The experimental result showed that developed process was effective to produce a glass microlens array.

The Effects of Runner Core Pin on the Filling Imbalance Occurred in Multi Cavity Injection Mold (다수 캐비티 사출금형에서 러너 코어핀이 충전불균형에 미치는 영향)

  • For mass production, usually injection mold has multi-cavity which is filled through geometrical balanced runner system. Despite geometrical balanced runner system, filling imbalances between cavity to cavity have always been observed. These filling imbalances are one of the most significant factors to affect quality of plastic parts when molding plastic parts in multi-cavity injection mold. Filling imbalances are results from non-symmetrical shear rate distribution within melt as it flows through the runner system. It has been possible to decrease filling imbalance by optimizing processing conditions, but it has not completely eliminated this phenomenon during injection molding processing. This paper presents a solution of these filling imbalances through using 'runner core pin'. The runner core pin which is developed in this study creates a symmetrical shear distribution within runner. As a result of using runner core pin, a remarkable improvement in reducing filling imbalance was confirmed.

  • Most of numerical analyses for injection molding have been based on the Hele Shaw's approximation: two-dimensional flow analysis. In some cases, that approximation causes significant errors due to loss of geometrical information as well as simplification of the flow characteristics along the thickness direction. The present work covers numerical analyses of injection molding using three-dimensional solid elements. The accuracy of the analysis results has been verified through some numerical examples in comparison with the classical shell-based approach. The proposed approach are then applied to predict product defects and to improve flow characteristics for a precision electronics part. In addition, design of experiment has been utilized in order to find the optimal process conditions for better product quality.

  • Injection molding is used to manufacture various kinds of products including very thin plate like frames. One such product is Door video phone system Panel which is our present object of investigation. During the molding process, large deflection problems in the final product always provokes for the several trials for the accuracy. To solve the issue we use Moldflow6.2 which is injection molding simulation software. It simulates the product exactly the way it happens in actual manufacturing environment. Differences in the geometrical parameters such as thickness changes will lead to the large deformation problems in the frame. However in our present study we simulate it in a well defined condition under several trials. Interesting observations are made in minimizing the deformation of the frame during the injection molding process. This way of approach is very useful in further works if any changes have to be made in the product.

Fabrication of Microlens Array by UV-molding (UV 성형을 통한 마이크로 렌즈 어레이의 제작)

  • UV-molded microlens arrays with high replication quality were fabricated using a parametric design method. It is important to maximize the replication quality, because one can obtain the replicated micro-optical components with desired properties by accurate control of the shape. In the present study, nickel mold inserts for microlens arrays with lenses having diameters between $3\mu\textrm{m}$ and $230\mu\textrm{m}$ were fabricated by electroforming process. An UV-molding system was designed and constructed, a simple technique to avoid micro-air bubbles was first suggested, and the effects of the compression pressure and UV-curing dose on the replication quality of UV-molded microlens arrays with a diameter of $14\mu\textrm{m}$ were examined experimentally. Finally, geometrical and optical properties of the replicated microlens arrays were measured and analyzed.

  • This study aims to systematically research the various phenomena which arise from compression molding of fiber reinforced plastic composites. Long fiber reinforced plastic composites are rib type compression molded in order to measure the orientation in products, and the specimens are photographed with soft X-ray. The intensity of the photograph is applied by an image scanner, and the fiber orientation distribution of products is measured by using an image processing technique.

  • Polymeric multi-channel optical interconnection devices that are usually fabricated by transfer molding are indispensable for parallel interconnection in high speed, high capacity optical communication systems. This paper proposes a design technique considering the thermal behavior of materials, such as shrinkage and expansion during the molding process, to satisfy geometrical requirements that have less than 1 ${\mu}m$ tolerance. We also designed molds considering the thermal effects of the materials and fabricated multi-channel optical fiber connectors that have less than 1 ${\mu}m$ tolerance.
