박판 성형에서의 스프링백 해석과 산업적 응용 (Springback Analyses in Sheet Metal Stamping Processes and Industrial Applications)

  • The explicit and implicit time integration methods are applied effectively to analyze sheet metal stamping processes, which include the forming stage and the springback stage consecutively. The explicit time integration method has better merits in the forming stage including highly complicated three-dimensional contact conditions. By contrary, the implicit time integration method is better for analyzing springback since the complicated contact conditions are removed and the computing time to get the final static state is short. In this work, brief descriptions of the formulation and the factor study for springack simulations are presented. Further, the simulated results for the S-rail and the roof panel stamping processes are shown and discussed.

  • Simulation of 3 dimensional large irregularly shaped stamping process by a dynamic approach, based on an explicit time integration scheme, has been shown to be highly efficient and robust in comparison to traditional, implicit, quasi-static ones. The objective of the work is to evaluate the results from explicit code in application to deep drawing of rectangular cup and stamping of automotive front fender, in which deformation, force, thickness distribution are calculated. The method of predicting spring back and formability by and explicit code are suggested and applied to the processes.

  • In order to reduce trial-and-errors in the die design and production, CAE systems for analysis of stamping tools have been introduced at the initial design stage recently. For optimal design, the CAE engineers may need to correct the meshes generated by automatic mesh generation programs. However, they may need help of CAD engineers as they are usually not skilled in manipulation of CAD systems. In order to get around these problems, automatic shell mesh modification method is proposed, which utilizes existing CAD/CAE package (in this study, I-DEAS) without user interaction. The developed method and optimization techniques are applied to a stamping die rounding optimization problem. The optimization results show that the manpower and the time required at virtual tryout can be reduced by using the developed systems.

  • A fracture was generated by change of clearance and deterioration of material properties on the sheet metal through temperature. This paper describes the results of a prediction about the temperature of the sheet metal during continuous stamping process, because the temperature increase of the sheet metal has a detrimental effect on formability. To analyze the temperature increase of the sheet metal during continuous stamping process, tensile and friction tests were performed from room temperature to 300$^{\circ}C$ at warm condition in this study. As temperature increase, tensile strength, elongation, strain hardening exponent and anisotropy coefficient for each specimens were decreased. On the other hand, friction coefficients were increased. From the FE-simulation results, temperature upward tendency was identified on dies and sheet metal. These observations are rationalized on the basis of the material properties, friction coefficient vs. temperature relationship for the sheet.

Studies on the Forming Process for the Bipolar Plate of Fuel Cells

  • Stamping process and rubber pad forming process were performed to manufacture the bipolar plate for fuel cells. For that, a vacuum die casting process and a semi-solid forming process wherein liquid-state materials were used were adopted. After preparing the blank with the stainless steel thin plate having a thickness of 0.1 mm, the bipolar plate channel was formed with the stamping process and rubber pad forming process. The depth of the bipolar plate channel prepared by the stamping method was 0.45 mm and the depth of the bipolar plate channel prepared by the rubber pad forming process was 0.41 mm. Meanwhile, with the vacuum die casting and semi solid forming, the bipolar plate having a channel depth of 0.3 mm, same as the size of the die, could be formed.

  • In the automotive industry, TWB hot stamping process is broadly adapted to reduce weight of the car and improve fuel efficiency. However, the process faces a problem of weakened strength of the welded zone after hot stamping process, due to the fact that Al-Si elements of the coating layer penetrating the welded zone. In this study, filler wires with high percentages of carbon and manganese is adapted during laser welding process to secure the strength of the fusion zone. In addition, wire feeding speed and laser welding speed are optimized by sample test.

  • Computer simulations and test trials were carried out to obtain the optimal stamping conditions of the die design of the laser welded automotive body. The stamping process including gravity deflection bead calibration binder wrap, forming and spring back was simulated and compared with the results obtained from test trials. The production variables were determined from a preliminary operation and they were investigated in the simulation and the test trials. The formability was tested under the various conditions, such as the initial position of blank, blank holding force, corner radius and the shape of drawbead. Sound products without fracture, wrinkling and excessive weldline movement were produced by applying results obtained this investigation.

  • The influence of material properties and process parameters on the strain distribution of stamping parts was studied by finite element method. For the parametric study, the investigation of variation of material properties was carried out with tensile test for a dozens of different steel sheets. The friction test for each surface and lubricants conditions are also carried out because the frictional characteristic is important parameter fur sheet metal forming. The geometry of stamping parts was measured by 3D scanner to build the tool model fer the FE analysis. As a result of analysis the major process parameter fer each automotive parts was investigated.
