A Study of the FEM Method on the Clad Sheet Metal Formability (Clad Sheet(Mg-Al-SUS) 성형성에 관한 해석 기법의 연구)

  • The Clad sheet is made roll-bonding process of the one or more material with the different property. Good formability is an essential property in order to deform a clad metal sheet to a part or component. In this study, the mechanical properties and formability of a Mg-Al-SUS clad sheet are investigated. The clad sheet was deformed at elevated temperatures because of its poor formability at room temperature. Tensile tests of the each material and clad sheet were performed at various temperatures and at various strain rates. The limited draw ration (LDR) was obtained using a deep drawing test to measure the formability of the clad sheet. A finite element (FE) analysis was performed to predict formability of the cup drawing product, one_layer model and three_layer model.

  • Process optimization is carried out to determine process parameters which satisfy the given design requirement and constraint conditions in sheet metal forming processes. Sensitivity -based-approach is utilized for the optimum searching of process parameters in sheet metal forming precesses. The scheme incorporates an elasto-plastic finite element method with shell elements . Sensitivities of state variables are calculated from the direct differentiation of the governing equation for the finite element analysis. The algorithm developed is applied to design of the variablc blank holding force in deep drawing processes. Results show that determination of process parameters is well performed to control the major strain for preventing fracture by tearing or to decrease the amount of springback for improving the shape accuracy. Results demonstrate that design of process parameters with the present approach is applicable to real sheet metal forming processes.

  • The shell part is made of 2-layered blank because of functional requirements. To investigate the draw formability in this kind of part, the 2-layered sheet metal forming analysis process should be stipulated. First of all, treatment of contact with each blank must be considered to prevent the penetration on the each blank. Subsequently, applying the draw bead force is considered carefully because application of drawbead force for analysis is different with equivalent drawbead force. Formability as like crack, neck and wrinkles is estimated by FLD(Forming Limit Diagram) and thinning. A feasibility of the 2-layered sheet metal forming analysis process study is verified compare 2-layered sheet metal forming analysis with experimental results.

An Experimental Study On The Formability of Aluminum 1050 and 5052 Sheet Metal (Al 1050, 5020 판재의 성형성에 관한 실험적 고찰)

  • Sheet metal formabilities for aluminum 1050 and 5052 were experimentally investigated in this study. Deep drawability, bendability and stretch formability were measured at each process condition and correlated with tensile properties of sheet metal. To compare the formabilities of aluminum 1050 and 5052 sheets with those of steel sheets, deep drawing quality(DDQ) steel sheets are also tested at the same test conditions. Through the experimental studies, influential process variables for each forming process were obtained and correlated with the tensile properties. The comparisons of sheet metal formabilities with those of steed sheets showed that aluminum 1050 and 5052 is inherently deficient in formability than steel sheets but Al 5052 that has highter n and r value than al 1050 showed better formabilities.

  • The sheet metal forming process is one of the most important manufacturing processes in the modern industry. From the view point of mechanics involved, it is very difficult to predict whether a newly designed sheet metal part can be formed without defects such as fracture, wrinkling and surface unevenness, etc. In order to reduce the effort taken in the trial-and-error process and to control the process effectively, a systematic method for process modeling is to required. The aim of sheet forming simulation through the process modeling is to reduce the lead time for die disign and manufacture by process modeling is to reduce the lead time for die design and manufacture by means of investigating the deformation mechanics and the mutual interaction between the process parameters. In this paper, the necessity, the present status, and the future technology about CAE of sheet forming simulation have been discussed.

  • Background: There have been some concerns related to manual handling of large items in industry. Manual handling operations of large sheet metal may expose workers to risks related to efficiency as well as occupational safety and health. Large sheet metals are difficult to move and burdensome to lift/transfer, and handling the sharp sheet edges may result in contact stress and/or cut injuries on the workers. Methods: Through observation, interview, and immersive simulation activities, a few problems related to current handling of sheet metals were identified. A sheet metal trolley-lifter was then designed and fabricated to address these issues. A pilot study on the use of the developed trolley-lifter for handling sheet metals was conducted to compare between the new and traditional handling methods. Results: The pilot study of the trolley-lifter showed promising results in terms of improving the cycle time, manpower utilization, and working postures compared with the traditional handling method. Conclusion: The trolley-lifter offers an alternative solution to automation and a mechanized assistive device by providing a simple mechanism to assist the handling of sheet metals effectively and safely.

Study on Application of Flexible Die to Sheet Metal Forming Process (가변금형의 박판 성형공정 적용 연구)

  • Flexible forming process for sheet material using reconfigurable die is introduced based on numerical simulation. In general, this flexible forming process using the reconfigurable die has been utilized for manufacturing of curved thick plates used for hull structures, architectural structures and so on. In this study, numerical simulation of sheet metal forming process is carried out by using flexible dies model instead of conventional matched die set. The numerical simulation and experimental verification for sheet metal forming process using a flexible forming machine that is more suitable for thick plate forming process are carried out to confirm the appropriateness of the simulation process. As an elastic cushion, urethane pads are utilized using hyperelastic material model in the simulation for smoothing the forming surface which is discrete due to characteristics of the flexile die. In the flexible forming process for sheet metal, effect of a blank holder is also investigated according to blank holding methods. Formability in view of occurrence of dimples is compared with regard to the various punch sizes. Consequently, it is confirmed that the flexible forming for sheet material using urethane pad has enough capability and feasibility for manufacturing of smoothly curved surface instead of conventional die forming method.

  • in order to improve the quality of the sheared surface in cutting of sandwich sheet metals the cut-off operation is mainly investigated which is the typical shearing process in sheet metal forming technology. For experiments the cut-off die is made which can be easily adjusted by die design variables such as blankholding force, pad force, and clearance. The sheet metals chose as specimen are clad304(STS304-Al1050-STS304) and anti-vibration sheet metal. The shearing process is visualized by the computer vision system installed in front of the cut-off die and the sheared surface before and after cut-off operation is measured and quantitatively compared with the help of the optical microscope. From test results the good sheared surface was shown when the clearance gets small with large blankholding force.

On the Prediction of the Wrinkling Initiation in Sheet Metal Forming Processes (박판성형 공정에서 발생하는 주름의 예측에 관하여)

  • The finite element analyses of the wrinkling initiation and growth in the sheet metal forming process provide the detailed information about the wrinkling behavior of sheet metal. The direct analyses of the wrinkling initiation and growth, however, bring about a little difficulty in complex industrial problems because it needs large memory size and long computation time. For the description of wrinkling growth, the mesh elements should be sufficiently small and the size of finite element matrix becomes large. In the static implicit finite element method therefore, the direct analysis of wrinkling growth in a complex sheet metal forming process is rather difficult. From the industrial viewpoint of tooling design, the readily available information of possibility and location of wrinkling is sometimes more preferable to the detailed time-consuming information. In the present study, therefore, the wrinkling factor that shows locations and relative possibility of wrinkling initiation is proposed as a convenient tool of relative wrinkling estimation based on the energy criterion. The location and relative possibility of wrinkling initiation are predicted by calculating the wrinkling factor in various sheet metal forming processes such as cylindrical cup deep drawing, spherical cup deep drawing, and elliptical cup deep drawing. The wrinkling factor is also implemented in the analysis of the door inner stamping process to predict wrinkling.

Automatic Tool Selection in Numerically Controlled Sheet Metal Fabrication (NC 판금작업에서의 자동 공구선정)

  • In sheet metal fabrication using NCT(numerically controlled turret), the automatic tool selection for the NCT operation is the major problem to be solved first to improve its production performance. However, the punching tool selection has been done by human experts either manually or semi-automatically. In this paper, we have introduced the shape-index-set to handle the shape of sheet metal parts and developed an algorithm through which one can find easily the successive matching curves between two curve lists, one from the punching tool and the other from the boundaries of the sheet metal part. Based on this algorithm, we have also devised the method that can select automatically the tools to punch out the boundaries of sheet metal parts. The result of several computational experiments shows the successful tool selection without any fail.
