Direct Metal Laser Sintering-New Possibilities in Biomedical Part Manufacturing

  • Direct Metal Laser Sintering (DMLS) has been utilized for prototype manufacturing of functional metal components for years now. During this period the surface quality, mechanical properties, detail resolution and easiness of the process have been improved to the level suitable for direct production of complex metallic components for various applications. The paper will present the latest DMLS technology utilizing EOSINT M270 laser sintering machine and EOSTYLE support generation software for direct and rapid production of complex shaped metallic components for various purposes. The focus of the presentation will be in rapid manufacturing of customized biomedical implants and surgical devices of the latest stainless steel, titanium and cobalt-chromium-molybdenum alloys. In addition to biomedical applications, other application areas where complex metallic parts with stringent requirements are being needed will be presented.

Densification and rain Growth of Alumina Heated by Microwave (Microwave로 가열한 알루미나의 소결 및 입성장 거동)

  • As compared with conventional sintering, rapid heating in microwave system could enhance sinterability and final properties of alumina with a very short sintering time. In this study microwave sintering was performed using zirconia brick as a reaction chamber which was positioned in a 2.45 GHz(700 W) multimode microwave cavity. Microwave-sintered alumina showed high density and smaller grain size than conventionally sintered alumina because the ratio of densification rate/grain growth rate was increased by rapid heating.

  • In this paper rapid prototyping and precision casting technology have been developed for the manufacturing of inlet gear box of an airplane, Rapid prototyping is a new prototyping technology that produces complicated parts directly from three-dimensional CAD data with a high efficiency and has been extensively applied to various manufacturing processes. In the present work Selective Lase Sintering(SLS) system is utilized in order to manufacture prototype of the inlet gear box. Prototyping technology using SLS is also investigated from the viewpoint of accuracy. Using the SLS master the casting products are manufactured through several processes such as : vacuum casting lost wax shell casting and investment cast-ing. The shrinkage characteristics of wax and cast iron in the casting procedures are considered and then reflected to the design procedure so that the accuracy of the product is improved consequently.

  • Selective Laser Sintering (SLS) can produce three-dimensional objects directly from a CAD solid model without part-specific tooling. In this study, a simple rapid prototyping through selective laser sintering on brass powder is investigated using a Nd-YAG laser. Experiments are conducted to produce single lines on a powder-packed bed for various process parameters. Also, temperature distribution in the powder bed and the thickness of a melted line are predicted by finite element analysis. In the numerical analysis, the thermal conductivity of the brass powder which is obtained as a function of state and temperature is used.

  • It is known that powder characteristics including particle size and distribution, particle shape, and chemical composition are important parameters which influence direct laser sintering of metal powders. In this paper, we introduce a first order kinetics model for densification of steel powders during laser sintering. A densification coefficient (K) is defined which express the potential of different powders to be laser-sintered to a high density dependent on their particle characteristics.

Selective Laser Sintering by ${\CO_2}$ Laser (${\CO_2}$ 레이저에 의한 선택적 소결법)

  • A prototyping process based on the technique of selective ${\CO_2}$ laser sintering has been carried out using bronze powder. The integration of a ${\CO_2}$ laser and a working table to create the opto-mechanical system has been constructed for making the multi-layer sintering. Three dimensional rapid prototyping process which has used the 40W ${\CO_2}$ laser and bronze powder has been investigated experimentally The optimal scanning method has been found to minimize the deflection and distortion by using the thermal strain method which the laser scans in the x and v directions repeatedly. The method of spreading powder has been improved by using the rubber knife of which the flexibility causes less wave of spreading powder.

  • EAF(Electric Arc Furnace) Dust classified as special wastes containing heavy metal contaminants may cause to damage an environment such as underground water contamination if they were not treated properly. The possibility of producing the porous sintered body made from EAF Dust/clay composition system was studied. Mixing of EAF Dust and clay was carried out using wet-mixing process and two different sintering methods such as rapid and normal heat treatment were tried. By observing density, porosity and microstructure of sintered bodies, it was found that the bloating phenomenon depend on the contents of C, where the liquid phase occur or not during the sintering process. To obtain a light-aggregate of porous body due to bloating, the rapid heating was better than the normal heating at sintering process.

  • In this study, we have analyzed structural analysis and measured ferroelectric characteristics of PZT thin films prepared by sol gel process with different sintering conditions and different Zr/Ti mot%. When the Zr mot% of PZT thin film was increased, it was found that the remanent. polarization and coercive field were decreased and increased, respectively. Also, the maxium dielectric constant of PZT(50/50) thin film was 786.8. We got double hysteresis(anti-fcrroelectric) curve from PbZrO$_{3}$ thin film. As heating rate goes up, pyrochlore phase of PZT thin film was decreased and dielectric and ferroelectric characteristics were improved. As a result of variation of sintering temperature and time 500.deg. C-800.deg. C and 5 sec.-8 hours, respectively, we got optimal sintering temperature and time. The optimium sintering temperature and time of conventional furnace method and rapid thermal processing method were 650.deg. C-700.deg. C for 30-60 minutes and 700.deg. C/20 seconds-2 minutes, respectively.

  • By this time, a mold with nano size pattern was produced using a fabrication of X-ray lithography method and in a m icro size's case it was produced using fabrication of Deep UV lithography. In this paper, we produced mold with 400 $\mu{m}$depth pattern using a new technology of SLS(Selective Laser Sintering) Rapid Prototyping method. In addition to enhance strength and thermal stability, we produced Ni structure with a thickness of 300 $\mu{m}$ on a surface of mold using electro forming method.

  • The business of manufacturing is increasingly becoming time-compressing, precise and long-life oriented, owing to various needs from the consumers and harsh global competition. With the emergence of the layer laminate manufacturing method, it is possible to produce prototypes directly from 3D CAD and additive process, the production time and cost have shortened dramatically. However there are some problems like surface-step, dimensional deviation and warp. A newly developed powder casting is suitable for rapid-manufacturing metallic tools. Powder casting can serve as a promising rapid tooling method because of high density characteristics and low dimensional shrinkage below 0.1% during sintering and infiltration. By this process, we have realized significant time savings bypassing the wait for prototype tooling and cost savings eliminating the expense of conventional prototype tooling process.
